As the core connecting equipment between the generator and the power system, generator circuit breaker is commonly installed in various power stations. Its main function is to quickly cut off the fault current in case of a fault to ensure system safety. Taking the fault of the operating mechanism during the closing of a generator circuit breaker as an example, this article clarifies the cause of the operating mechanism fault through disassembly inspection, trace analysis, and design data inspection of the faulty part, and proposes relevant preventive measures. The analysis results have important reference significance for the optimization design and operation maintenance of the operating mechanism of the generator circuit breaker.

发电机出口断路器作为发电机与电力系统之间的核心连接设备,在各水力发电站中普遍设置,其核心功能为故障时迅速切断故障电流,以保障发电机的安全。本文以某水轮发电机出口断路器操动机构故障为例,通过对故障部位的解体检查、痕迹分析,以及查看设计资料,明确了操动机构故障原因,并基于此提出预防措施。本文分析结果可为发电机出口断路器操动机构的优化设计和运行维护提供参考。

As the core connecting equipment between the generator and the power system, generator circuit breaker is commonly installed in various power stations. Its main function is to quickly cut off the fault current in case of a fault to ensure system safety. Taking the fault of the operating mechanism during the closing of a generator circuit breaker as an example, this article clarifies the cause of the operating mechanism fault through disassembly inspection, trace analysis, and design data inspection of the faulty part, and proposes relevant preventive measures. The analysis results have important reference significance for the optimization design and operation maintenance of the operating mechanism of the generator circuit breaker.

随着国内发电技术特别是水力发电技术的迅猛发展,向家坝、乌东德、白鹤滩等特大型水电站成功并网发电,标志着我国单台1 000MW机组已跃升至全球领先地位。水力发电技术的发展不仅极大地增强了国内水电站的发电效能和能源供应稳定性,也对发电站内部的核心设备——发电机出口断路器(generator circuit breaker, GCB)的可靠性提出了更严苛的要求[1-8]
发电机出口断路器作为连接发电机与电力系统的关键节点,承担着在故障情况下迅速切断故障电流、保护发电机及电网安全稳定运行的重任。若GCB存在安全隐患,不仅可能导致发电机等站内设备受损,还可能引发大规模停电事故,对区域经济与社会生活造成严重影响。因此,加强GCB的运维管理及隐患排查尤为重要[9-12]
本文以某大容量水力发电机组用GCB操动机构故障为例,深入分析故障原因并提出相关预防措施。通过定期检测、预防性维护及在线监测等手 段[1-2,13 -14],确保GCB处于良好的工作状态,为发电站的安全运行和能源结构的稳定性提供保障。
某水电站总装机容量设计为6 300MW,一期安装7台单机容量700MW混流式水轮发电机,于2008年12月全部投产发电,二期计划为2台700MW混流式水轮发电机机组,目前为安装阶段。故障GCB为国外某厂家设计制造的HCE—8型断路器,为国内首台700MW发电机组用GCB,GCB电气参数见表1,操动机构结构如图1所示。
故障发电机出口断路器为7号GCB,18:50:13,上位机执行7号机807发电操作,18:50:40,监控报“7号机GCB合闸回路故障”;18:50:41,监控报“7号机GCB合闸回路故障复归”;18:52:25,监控报“断路器合闸失败,流程退出”;19:03:33,上位机执行7号机停机操作;19:04:40,监控报“发电机出口断路器同期失败,流程失败退出”。7号机组起机失败。
将GCB退出后进行检查,发现故障部位为7号GCB A相操动机构(GCB为三相分体式)。下面对操动机构进行解体检查。
为进一步明确故障原因,做好预防措施,防止同批次6台GCB再次出现类似故障,对GCB操动机构进行解体检查。该型号GCB操动机构为模块组装,可细分为打压模块、监测模块、控制模块、防慢分机构、储能模块和工作模块6个模块[8-12]。已拆除外壳体的操动机构如图2所示。
解体前对操动机构进行检查,发现异常主要为操动机构两器件脱落:①操动机构主轴活塞杆导轨及其两颗固定螺栓脱落,检查螺栓本身及导轨螺栓孔无滑丝、压痕等异常,导轨螺栓孔内有少量紧固剂痕迹;②主轴活塞杆耦合件损坏,一侧卡齿断裂脱落,已脱落卡齿上存在沿对角线的1条压痕,其他未发现异常。操动机构导轨及其固定螺栓如图3所示,主轴活塞杆耦合件损坏一侧卡齿断裂掉落如图4所示。
对GCB操动机构进行解体检查,对操动机构打压模块、监测模块、控制模块、防慢分机构、储能模块和工作模块的检查结果如下。
1)对于操动机构打压模块、监测模块、控制模块和防慢分机构,经仔细检查,其动作及控制状态正常,未发现明显异常。
2)对操动机构储能模块进行保压检查,分别对3个储能模块进行合闸、分闸状态下的保压试验,24h内保压过程中储能电动机未起动,保压试验合格,储能模块正常。
进一步对储能模块进行解体检查,3个储能模块活塞缸内壁、活塞杆密封件均存在细微划痕,划痕数量及深度不一。储能模块活塞缸内壁存在划痕如图5所示。
3)对工作模块进行解体检查,发现主轴工作活塞杆有一处磕碰痕迹,如图6所示,距顶端11.5mm,磕碰痕迹位于过低压缸第一道密封,未过第二道密封。同时,检查发现升高座内侧存在6处磕碰划伤痕迹,升高座内存在大量金属碎屑,如图7所示。
至此,对操动机构解体检查完毕,主要异常为:①操动机构主轴活塞杆导轨及两颗固定螺栓均已脱落;②主轴活塞杆耦合件损坏,一侧卡齿断裂掉落;③操动机构主轴工作活塞杆有一处磕碰痕迹,距顶端11.5mm,痕迹位于过低压缸第一道密封,未过第二道密封;④主轴活塞杆法兰升高座内侧存在6处磕碰划伤痕迹及金属碎屑;⑤储能模块3个活塞缸内壁、活塞杆密封件存在细微划痕。
通过对操动机构的初步解体检查分析可知,导轨、活塞耦合件、活塞杆磕碰、升高座磕碰痕迹4项异常均与操动机构故障存在直接关系,而活塞缸内壁划痕与操动机构故障无直接联系。
根据解体检查结果、断路器设计原理和断路器工作原理,对操动机构故障进行原因分析。
操动机构出现的主轴活塞杆耦合件卡齿断裂、主轴工作活塞杆磕碰痕迹、主轴活塞杆法兰升高座内磕碰划伤痕迹及金属碎屑,是由操动机构运行过程中导轨脱落后,导轨在升高座内的系列撞击形成。其演变过程为:首先导轨及固定螺栓脱落,导轨偏离原位置,在进行合闸操作时,操作杆耦合件一侧卡齿在合闸过程中撞击到已偏离原位置的导轨,撞击时位置关系如图8(a)所示;正常运行工况下,整个导轨在操作杆耦合件卡齿之间,导轨一直处于完全固定,卡齿始终卡着导轨进行一个方向上的移动,不会发生卡齿断裂、磕碰等情况,正常工作时位置关系如图8(b)所示;当导轨脱落时,操作杆耦合件卡齿撞击到导轨,使耦合件卡齿脱落,同时导轨在法兰升高座内产生一系列碰撞,进而使耦合件一侧卡齿断裂并在主轴活塞杆、主轴活塞杆连轴器、主轴活塞杆法兰升高座中造成磕碰点和划痕。
查找操动机构主轴活塞杆导轨及固定螺栓脱落原因,查看导轨的固定螺栓及螺栓孔,其螺栓及导轨螺栓孔无滑丝、压痕等异常痕迹,同时导轨螺栓孔有少量防松剂(紧固剂)痕迹。因此,导轨及其固定螺栓的脱落并非由外界瞬时作用力导致,应为长期运行中螺栓逐渐脱落,可能原因有:①操动机构导轨固定螺栓的安装过程未严格执行安装工艺,存在防松剂量不足或螺栓未紧固到位的情况;②操动机构导轨固定螺栓因长期运行过程中的多次操作振动而逐步松动,最终在重力作用下脱落。
储能模块3个活塞缸的内壁划痕为操动机构在多年打压活塞运行过程中,密封圈逐步老化,空气中杂质进入而造成的正常磨损,与本次故障不具有相关性。
结合操动机构内主轴活塞杆、主轴活塞杆连轴器、主轴活塞杆法兰升高座中多处磕碰点和划痕,分析认为其并非一次操作形成,在导轨脱落后,断路器仍有数次分、合闸操作,在此过程中耦合件卡齿并未撞击到导轨,导轨在联轴器的撞击下在升高座内产生了多次磕碰。在最后一次合闸过程中,耦合件卡齿撞击到导轨而脱落。因此,操动机构的异常在最后一次操作之前就已经出现。
综上所述,7号GCB A相操动机构故障的根本原因为设备本身缺陷,GCB厂家对GCB操动机构导轨的设计和安装工艺均存在不足。对于操动机构而言,导轨脱落与导轨固定螺栓的安装固定工艺存在直接关系。
一是设计问题。对于国内首台700MW水力发电机组用GCB,其操动机构的设计存在不足,尤其是核心部位——操动机构中导轨的固定方式。对于水力发电厂而言,GCB的年平均动作次数远大于火电、核电等,多次分合闸操作使操动机构的机械缺陷加速暴露,最终发展为故障。
二是安装工艺问题。操动机构中的导轨采取螺栓紧固加紧固剂(防松剂)的方式固定,操动机构导轨后期发生脱落,说明该固定方式的具体工艺存在缺陷:首先是未对紧固剂进行量化使用;其次是未采取有效的检测手段对已完成安装的设备进行检测,无法保证出厂质量,导致导轨固定失效,发生脱落,进而造成故障。
综合GCB操动机构拆解及故障原因分析可知,GCB操动机构故障的根本原因为设备本身缺陷,GCB厂家在设计、安装及出厂检验方面均存在不足。对此,本文提出如下建议,为同类型GCB运维管理工作提供参考。
1)定期检查排除隐患。建议每年夏季大负荷前、冬季检修期进行两次专项检查,重点关注GCB操动机构导轨及其固定螺栓是否存在异常。拆除操动机构外壳后,在工作模块升高座外部导轨螺栓孔处进行检查,对螺栓做好松动标记线,避免隐蔽缺陷扩大造成非停或更大事故。
2)加装在线监测装置。通过加装可视摄像头、断路器行程在线监测系统、振动在线监测系统等对操动机构进行状态评估。可视摄像头固定于工作模块升高座处,用于观察内部导轨松动情况;断路器行程在线监测系统布置于操动机构主轴与断路器灭弧室本体段传动杆处,用于观察传动杆历次动作行程-时间关系有无异常;振动在线监测系统布置于操动机构外壳分合闸指示位处,用于观察操作过程中的振动变化情况。
