In this paper, the high-voltage and high-power electrical connection methods of more- electric engines are reviewed. Firstly, the technical challenges of electrical connection faced by more-electric engines due to high-power motor components, high-voltage systems, and new control modes are analyzed. Secondly, the key technology analysis is carried out from the aspects of high-current connectors, transmission cables, laminated busbars, partial discharge, and electromagnetic compatibility. The design measures such as contact clearance, creepage distance, interface sealing, contact sealing and interlocking function of joining and separating are proposed for high-voltage and high-current connectors. The electrical transmission capacity of three transmission cables, such as copper power cables, lightweight power cables and superconducting cables, is analyzed. The busbar connection technology with high voltage and high working temperature is studied. The mechanism and solution measures of high-altitude partial discharge are analyzed. A combination of simulation and test solution is proposed for electromagnetic interference. Finally, it is pointed out that multi-dimensional optimization design should be carried out in the design process of more-electric engine to achieve the optimal electrical connection. The work of this paper can provide reference for the current design of lightweight electrical system of more-electric engine.

面向当前航空电气化高压大功率的演进发展趋势,本文综述了多电发动机高压大功率电气连接技术。首先,分析多电发动机由于大功率电机部件、高电压体制、新的控制模式而面临的电气连接技术挑战;其次,从大电流连接器、传输线缆、层压母线排、局部放电、电磁兼容五个方面展开关键技术分析,给出高压大电流连接器的接触件间隙、爬电距离、界面密封、接触件密封及接合与分离联锁功能的设计方向,分析铜质功率电缆、轻质功率电缆、超导电缆三种传输线缆的电气传输能力,总结高压、高工作温度下的母线排连接技术,分析高空局部放电的产生机理及解决措施,给出仿真和测试相结合的方案解决电磁干扰问题;最后,指出应开展多维度优化设计,实现多电发动机系统的最优电气连接。本文研究可为当前多电发动机轻量化电气系统设计提供参考。

面向当前航空电气化高压大功率的演进发展趋势,本文综述了多电发动机高压大功率电气连接技术。首先,分析多电发动机由于大功率电机部件、高电压体制、新的控制模式而面临的电气连接技术挑战;其次,从大电流连接器、传输线缆、层压母线排、局部放电、电磁兼容五个方面展开关键技术分析,给出高压大电流连接器的接触件间隙、爬电距离、界面密封、接触件密封及接合与分离联锁功能的设计方向,分析铜质功率电缆、轻质功率电缆、超导电缆三种传输线缆的电气传输能力,总结高压、高工作温度下的母线排连接技术,分析高空局部放电的产生机理及解决措施,给出仿真和测试相结合的方案解决电磁干扰问题;最后,指出应开展多维度优化设计,实现多电发动机系统的最优电气连接。本文研究可为当前多电发动机轻量化电气系统设计提供参考。

In this paper, the high-voltage and high-power electrical connection methods of more- electric engines are reviewed. Firstly, the technical challenges of electrical connection faced by more-electric engines due to high-power motor components, high-voltage systems, and new control modes are analyzed. Secondly, the key technology analysis is carried out from the aspects of high-current connectors, transmission cables, laminated busbars, partial discharge, and electromagnetic compatibility. The design measures such as contact clearance, creepage distance, interface sealing, contact sealing and interlocking function of joining and separating are proposed for high-voltage and high-current connectors. The electrical transmission capacity of three transmission cables, such as copper power cables, lightweight power cables and superconducting cables, is analyzed. The busbar connection technology with high voltage and high working temperature is studied. The mechanism and solution measures of high-altitude partial discharge are analyzed. A combination of simulation and test solution is proposed for electromagnetic interference. Finally, it is pointed out that multi-dimensional optimization design should be carried out in the design process of more-electric engine to achieve the optimal electrical connection. The work of this paper can provide reference for the current design of lightweight electrical system of more-electric engine.

航空电气化改变了飞机能源利用与全机动力体系,显著提升了能量转换效率与技术战术性能,电气化是现代航空技术的演进方向,也是实现绿色航空的有效途径。鉴于电子信息技术的高速发展和航空产业绿色运行的迫切需求,以电能作为主体推进动力的多电/全电飞机是当前国内外研究的重点,特别是多电发动机(more electric engine, MEE)的设计对进一步优化飞机结构、减少碳排放和提高飞行安全性具有极其重要的意义。多电发动机能够为机载电气设备提供电能,用于提供飞行推力的涡扇、涡喷发动机,以及飞机辅助动力系统(auxiliary power unit, APU)涡轴发动机均可采用MEE技术。相比传统的燃气涡轮发动机,多电发动机采用全新的能源体系架构、电力电子变换器拓扑结构、协同控制方法和能量管理技术,主要特点有:关键控制部件电气化、能耗高效化、飞/发接口简单化、维修可视化等[1-3]
目前,多电发动机系统有3种基本类别:全电、涡轮电推进和混合动力。全电推进系统将能量储存在电池中或使用其他储能机制;涡轮电推进设计使用涡轮机驱动发电机;混合动力依赖涡轮发动机、电动机和存储在电池中的能量的组合[4]。涡轮电动分布式推进(turbo-electric distributed propulsion, TeDP)概念适用于中远程飞行,包括1 600km到洲际的飞行。为了在多电发动机及飞机上传输各种电源,根据设计功率、电压不同,需要使用大电流连接器、电缆或母线排组成的电气系统。这些电气系统的损耗高达400kW,若不进行合理设计,极易导致绝缘材料严重损坏、电源传输功能失效。因此,必须使用具有可靠导体或绝缘设计的母线排,以便在苛刻的飞行条件下安全运行[5-6]
本文在国内外现有多电发动机高压大功率电气连接技术研究的基础上,分析多电发动机高压大功率电气关键连接技术,通过介绍高压大电流连接器、传输线缆、母线排、局部放电(partial discharge, PD)、电磁兼容的关键技术,为多电发动机控制系统的电气特性优化提供参考。
MEE的开发是航空电气化演进的关键技术。MEE概念的重点是用电气等效系统取代燃油泵、滑油泵、液压作动机构等机械驱动的发动机附件,典型多电发动机组成如图1所示[7],其优点包括减少了系统整体质量和尺寸,优化了发动机能量的利用,提高了效率和可维护性。然而,大功率电机部件、高电压体制、新的控制模式给电气连接技术带来了一系列挑战。
1)供电电压提高带来的挑战。传统航空发动机通过提高液压压力及介质流量进行功率传输,而多电发动机通过提高系统工作电压和工作电流实现大功率能量传输。为了进一步提高飞机、发动机供电系统容量,优化飞机能量利用,未来多电发动机供电系统电压将提升到几千伏,这对电气连接的耐压等级提出了更高要求。SAE-AIR-7052标准提出航空电压等级划分[8]表1,包含正常与负载瞬态变化引起的电压波动。目前,NASA已经研究了1 000V高压电机样机,正在朝2 000V、3 000V高压方向开展深入研究,但高压大功率传输对电气连接提出了更苛刻的要求[9-10]
2)供电功率提高带来的挑战。多电发动机起动发电机实现了内置化,以往通过附件机匣机械传动的大功率部件如燃油泵、伺服泵、增压泵实现了电动化,结合飞机的用电需求,多电发动机整个系统容量达到甚至超过MW级,如何保证大功率传输过程的低损耗、低温升,是多电发动机长期可靠运行的基础和前提。
3)空中飞行局部放电带来的挑战。商用和军用飞机通常在3 000~30 000m的高度飞行,承受的气压变化范围很大,在均匀电场下空气的介电强度随气压的降低而下降。在低气压环境下,高电压、高频及温湿度、油污、振动使局部放电加剧了电气绝缘材料的老化和失效,局部放电防护设计成为高电压大功率下电气安全运行的难点。
4)电磁兼容带来的挑战。多电发动机系统相比传统发动机控制带宽更宽,高压大功率机电设备所使用的大量宽禁带电子器件在工作中的高dV/dt会产生更多无意干扰,伴随着先进电力电子技术的高速演进,高密异构集成的电力电子架构会给多电发动机系统集成化、大宽带、高性能和多域耦合的电磁兼容技术带来巨大的挑战。
高压电连接器和线缆将多电发动机控制系统中各部件连接到一起,实现能量传输及控制目的。多电发动机控制系统中电动泵、伺服泵等用电电压达到540V甚至更高,工作电流高达300A,需要采用大电流连接器,如图2所示。高压大电流连接器与传统连接器对比如图3所示,相比传统的航空电连接器,高压大电流连接器在接触件间隙、爬电距离、界面密封形式、接触件密封等方面发生了改变,同时由于大电流安全防护,还需要增加接合与分离的联锁功能,以减少带电插拔造成的电弧危害。
高压大电流连接器核心的高压大电流接触件如图4所示,目前主要有双曲线网笼结构和冠簧类接触件两大类,工作电流可达250A以上。
近年来,大电流接触件技术根据多电发动机需求不断进行优化,在保持导体尺寸的同时,提高了电流容量。随着多电发动机控制系统电压体制不断提高,材料和几何形状等改进结合载流、温度、质量等多维度的设计能够安全地扩展连接器的电压范围,满足高空环境下的寿命需求[11-13]
在高压防护方面,额定工作电压达到1 080V以上。
在载流能力方面,需要根据飞机飞行高度、环境温度进行降额设计,应不低于额定电流的1.5倍,温升裕度不低于20K。大电流连接器多维度优化设计如图5所示。
在接触电阻方面,大电流传输过程中,在热应力作用下,接触件的发热量与电流的平方成反比,与导电路径成正比。高压大电流连接器典型直径接触件温度-电流曲线[11]图6所示。
在密封方面,考虑多电发动机电动泵等电机一般为湿式,采用燃油冷却,连接器需要具有密封能力,采用玻璃或陶瓷烧结的方式实现,压接端子如图7所示,这种大电流连接方式在NASA X—57中得到了应用[9]。NASA X—57大电流连接器如图8所示。
以上方面的研究可提高大电流连接器的可用功率,同时避免电气系统整体质量和尺寸显著增加。
多电发动机由于电功率急剧增加,导致发动机的功率线缆大量增加,对高功率传输线缆提出了挑战。输电线路应能承受多电发动机的独特环境,同时提供MW级甚至更高功率的电源。目前,关于高压交流、变频电缆的研究非常少,并且由于在较高电压和频率下,电弧和发热更为普遍,因此形成了特殊的电气绝缘挑战。识别和开发在高电压和高频率条件下保持介电性能的电气绝缘材料至关重要。
目前,多电发动机线缆技术集中在3类:铜质功率电缆、轻质功率电缆和超导电缆。由于铜(Cu)导体的电阻和质量与功率损耗有关,因此需要设计高导电性轻质导体材料,以减少电机绕组、低压信号电缆和传输电缆等组件质量,进而提高整体能源效率。
1)铜质功率电缆
典型铜质功率电缆及其结构如图9所示,重点针对绝缘进行优化设计,层状聚酰亚胺(polyimide, PI)/聚四氟乙烯(polytetrafluoroethylene, PTFE)是航空系统中最先进的绝缘材料,NASA通过加强微多层多功能电气绝缘(micro-multilayer multifunctional electrical insulation, MMEI)技术,有效降低了绝缘厚度[14]。在当前工业条件下,多层绝缘材料具有良好的电弧电痕电阻、介电强度和机械韧性,以及高工作温度范围,性能优异。上述绝缘材料不仅具有足够的机械韧性,而且在损坏时具有进行热诱导自我修复的能力。通过控制交联密度,改性乙烯-辛烯共聚物(ethylene-octene copolymers, EOC)能够保持自愈能力,同时,能够在高于原始未改性聚合物的温度下使用。具体而言,与0.25%质量过氧化二异丙苯交联的EOC具有回收61%临界断裂能的材料能力,该值与热塑性EOC相似[14-16]
2)轻质功率电缆
NASA研究制造了金属化碳纳米管复合导体,测量了电导率和强度,并模拟此类复合材料的电导率和均流。NASA研究的碳纳米管轻质大功率导线结构如图11所示。对加工后的复合导体电缆进行拉伸试验,利用声发射、电阻率及电导率参数确定电缆相关失效应力机制。第5批退火Cu/CNT样品的电导率平均值比理论预测值高出9.8%,比纯退火铜的电导率高出4.8%,并且具有相当的极限抗拉强度,与目前最先进的铜线缆相比,样品的质量减轻了13.5%[17-19]
3)超导电缆
超导体可以承载比室温铜线高一个数量级的电流,并且交流损耗可以降低两个数量级。通过近年来的研究,超导体中交流损耗的可用模型发生了重大变化。高温超导线材(工作绝对温度Tc接近40K)的制造已经取得进展,典型高温超导线缆如图12所示,与十年前相比,生产线材的细丝更细、捻度更紧密。此外,国内外加大了对MgB2线缆的研究,室温铜的损耗是当前MgB2损耗的100倍,是未来MgB2预期损耗的300倍[20]。在当前的研制中,超导线缆的冷却介质和冷却结构复杂,不利于多电发电机的长航时、轻量化应用,长期可靠性和成本效益仍有待进一步研究。
多电发动机控制系统内部空间狭小,加之大电流连接需求,需要能够在恶劣环境和高压(包括高温)下运行的配电系统,需要能够有效应对高压、高工作温度(高达240℃)和可控寿命挑战的母线排连接技术。母线排设计需要考虑介电材料类型、增强材料、应用(数字、模拟、电源、微波等)电子元件安装技术、电路板结构(柔性、刚柔性等)和设计复杂性(高密度、可制造性)[21]。传统的母线排绝缘系统多选择聚酰亚胺或环氧树脂电介质,近年来安费诺艾克塞公司(Amphenol Auxel)联合法国电工系统与环境实验室(laboratoire systèmes eectrotechniques et environnement, LSEE)开发出的清漆和浸渍层压母线排(varnished & isolated laminated busbar, VILB)技术最为关键,该技术通过研究阳极氧化铝带的介电特性及带有微纳米填料的新型清漆绝缘技术,实现基于层压母线(laminated busbar, LBB)(配电系统的一个组成部分)的全新绝缘策略,清漆和浸渍层压母线排如图13所示。VILB用加热机取代绝缘膜、胶水和复杂的组装过程,并采用介电树脂浸渍技术。该过程使LBB能够适应更高的温度(240℃)和局部放电(在绝缘阶段出现微小的短路并加速系统老化)[22]。VILB借鉴广泛用于电机绝缘的已完全成熟的技术和产品,工艺风险低,可以实现高效制备。与传统的热黏合绝缘膜加热压力机工艺相比,这种简化工艺不仅节能(-80%),而且具有更高的生产效率(X5)和更低的生产成本(约从-10%到-30%)[23]
提升供电容量的方式主要是提高电流或电压。提高电流要求导体直径更粗,会增加飞机的飞行质量,增加能源消耗,因此目前多电发动机主要采用提高电压的方式提升供电容量。商用和军用飞机通常在3 000~30 000m高度飞行,承受的气压变化范围很大,气隙或未绝缘导体之间的局部放电变得更加普遍。电压低至327V会导致气隙中的电晕放电和电弧事件,局部放电示意图如图14所示。在较高的频率下,该最小电压会进一步降低。巴申(Paschen)定律如图15所示,给出了击穿电压与气体压力、间隙之间的关系[24],其中1Torr=133.322Pa。
局部放电是一种复杂的物理过程,除了伴随着电荷的转移和电能的损耗之外,还会产生电磁辐射、超声波、光、热及新的生成物等。局部放电在电气连接部件绝缘介质上产生重复性击穿和熄灭,初期放电量很小且不会影响绝缘介质的绝缘能力,但随着长时间的运行,在局部不均匀的电场作用下,局部放电会逐渐增强并开始损坏绝缘介质,大大缩短电气连接绝缘介质的使用寿命[25-27]
高空环境下多电发动机中脉宽调制驱动器的高压脉冲叠加在电机的交流电压上,由于绝缘层内空隙或小气隙中的局部放电,绝缘层会快速发生电老化。这会导致通过绝缘层的电树、绝缘层表面的电印迹,以及臭氧和硝酸,臭氧和硝酸会快速侵蚀金属和绝缘部件[28]。在具有高功率密度要求的飞机电机中,绝缘退化会迅速发生。由于高海拔地区的气压低,局部放电引起的故障风险增加,特别是脉宽调制驱动器引起的较高工作电压和高达100kV/μs的dV/dt脉冲[29-30]
局部放电对电树和表面印迹的影响在很大程度上取决于所使用的绝缘材料及运行高度。广泛应用于电气元件的有机绝缘材料,如电气线路互连系统(electrical wiring interconnect system, EWIS),在与PD和表面跟踪相关的电子和离子的轰击下很容易降解[31]。此外,无机绝缘材料,例如用于电机绕组绝缘的云母,对PD引起的降解具有抵抗力。与大多数有机绝缘材料相比,无机绝缘材料可以承受导致电树状和表面电印迹的PD。然而,许多如玻璃、陶瓷等无机绝缘材料的力学性能并不适合制造电缆、绕组和模制部件,可以采用无机绝缘材料与有机绝缘材料相结合的方式提高整体绝缘性能[32]
高压电机控制系统中的电磁干扰主要来自功率变换器(如逆变器)、电机控制器及电机本身。逆变器中的大电流绝缘栅双极型晶体管(insulated gate bipolar transistor, IGBT)在高压下以20~50kHz的频率快速开关,产生瞬态电流和电压,高达100kV/μs的dV/dt极易引发强电磁干扰。电磁干扰可以分为传导干扰和辐射干扰。传导干扰通过电源线缆、接地条和控制信号线缆传播,辐射干扰则通过孔、缝、设备表面等传播[33]。电磁干扰不仅影响多电发动机控制系统自身的稳定性和可靠性,还可能干扰其他机载电子设备的正常工作,如通信、导航、飞控等,进而影响飞机性能和安全性[34-35]
为了在早期发现和解决电磁干扰问题,可以采用CST、ANSYS、COMSOL等仿真软件构建多电发动机控制系统电磁兼容模型,可根据时域问题和频域问题的不同进行网格剖分,通过求解算法获得电磁特性分析结果,从而实现电磁干扰源定位并制定抑制方案。值得注意的是,由于电磁兼容涉及的指标、关联要素比较多,仿真精度很难保证,最好通过仿真和测试相结合的方式来解决复杂的电磁兼容问题[36]
本文梳理了多电发动机发展在高压大电流连接器、线缆、母线排、局部放电、电磁兼容方面面临的新挑战,分析了相应的关键技术,主要研究结论 如下:
1)高压大电流连接器在接触件间隙、爬电距离、界面密封形式、接触件密封等方面需要进一步研究,以在有限的尺寸与质量下提高连接能力和可靠性。
2)线缆方面应进行降低铜质导线绝缘质量的研究,同时应加大力度研究高温超导线缆在多电发动机中的应用。
3)母线排是多电发动机中一种新型电气连接部件,为高压电子器件提供结构承载和电气连接,如何实现母线排的轻量化及快速制备是当前研究热点。
4)局部放电在多电发动机的应用中难以避免,低气压环境下的局部放电机制及其抑制方式有待进一步研究。
5)电磁兼容是航空装备安全运行的必要条件,高dV/dt或di/dt产生的电磁干扰特性及传播路径尚不清晰。
MW级功率的传输需要大直径的铜线缆,且有严重的质量损失,因此亟需比铜电导率更高的新材料。近年来,碳纳米管(carbon nanotube, CNT)为国内外研究热点。碳纳米管,又名巴基管,是一种具有特殊结构的一维量子材料,其径向尺寸为nm级,轴向尺寸为μm级,碳纳米管材料结构如图10所示。碳纳米管主要是由呈六边形排列的碳原子构成数层到数十层的同轴圆管,层与层之间保持固定距离,约0.34nm,直径一般为2~20nm。碳纳米管的结构与石墨的片层结构相同,所以表现出良好的导电性,电导率通常可达铜电导率的1万倍。
