The amplitudes of strong pull-in current and hold-on current passing through the high speed solenoid valve were regulated accurately by using hysteresis control to realize pulse width modulation of the voltage of fast solenoid valve, the duty cycle of the current pulse passing through the high speed solenoid valve was controlled by variable frequency control with variable duty cycle, and the protection functions of input overvoltage, input undervoltage and output short circuit were designed. A high speed solenoid valve control instrument was designed based on hysteresis control method. By using the proposed high speed solenoid valve control instrument during the maintenance of aeroengine high speed solenoid valve and main fuel control accessories, the fault of main fuel system of aeroengine caused by unstable input signal of controller was eliminated. Benefited from strong anti-interference ability of the proposed instrument, instrument damage caused by misoperation in the maintenance process was prevent, maintenance quality of high speed solenoid valve has been improved.

使用滞环控制方法实现快速电磁阀两端电压的脉宽调制,精确控制流过快速电磁阀的强激电流和维持电流的幅值,使用变频变占空比的方法控制流过快速电磁阀电流脉冲的占空比,具备输入过压、输入欠压和输出短路保护功能,设计了一款基于滞环控制的快速电磁阀控制仪。该快速电磁阀控制仪已经在航空发动机快速电磁阀及其主燃油控制附件的维修过程批量使用,杜绝了因控制器输入信号不稳定导致的航空发动机主燃油系统故障,且抗干扰能力强,能够预防维修过程人为差错,起到了提高航空快速电磁阀维修质量的作用。

The amplitudes of strong pull-in current and hold-on current passing through the high speed solenoid valve were regulated accurately by using hysteresis control to realize pulse width modulation of the voltage of fast solenoid valve, the duty cycle of the current pulse passing through the high speed solenoid valve was controlled by variable frequency control with variable duty cycle, and the protection functions of input overvoltage, input undervoltage and output short circuit were designed. A high speed solenoid valve control instrument was designed based on hysteresis control method. By using the proposed high speed solenoid valve control instrument during the maintenance of aeroengine high speed solenoid valve and main fuel control accessories, the fault of main fuel system of aeroengine caused by unstable input signal of controller was eliminated. Benefited from strong anti-interference ability of the proposed instrument, instrument damage caused by misoperation in the maintenance process was prevent, maintenance quality of high speed solenoid valve has been improved.

电磁阀是一种通过对磁铁线圈通电以后带动电磁铁移动从而控制阀体开启或关闭不同排油孔的一种装置[1-3]。普通的电磁阀响应特性较慢,但是航空用的快速电磁阀体积小、重量轻、响应速度快、稳定性好、控制精度高[4-7]。随着航空电子技术的发展,快速电磁阀已经成为航空发动机控制系统的电-液转换装置的关键执行元件,广泛应用于航空发动机的燃油控制领域[8-11]。为确保航空发动机的使用可靠性,需要对其关键部件开展定时或视情维修。准确、可靠的驱动信号决定了快速电磁阀维修质量,某型航空发动机因控制仪提供驱动信号模拟实际使用工况程度差、抗干扰能力弱,导致内外场出现多起严重质量问题,甚至威胁航空发动机在役使用安全。为提高快速电磁阀维修试验结果的准确性和产品质量,基于问题导向,研发能够模拟实际使用工况的精确、可靠的航空发动机快速电磁阀控制仪迫在眉睫[12-15]
快速电磁阀需要通过脉冲宽度调制方法控制流过电磁阀电流脉冲的占空比来调节阀口开通与关断的时间,从而实现对燃油流量的精确控制[16]。在电磁阀开通时,电磁阀衔铁需要克服机械惯性,需要给予电磁阀强激电流来使其开通,在吸合后如果仍然保持原有的强激电流,不仅造成电能的浪费,还会因电磁铁线圈长期流过大电流,使其发热,影响电磁阀的使用寿命。因此,当电磁阀开通以后,为了减小损耗,提高效率和使用寿命,可以降低流过电磁阀的电流,使其流过较小的电流维持电磁阀的导通状态,即维持电流来维持其导通[17-21]
滞环控制也称为Bang-Bang控制,具有设计简单、易于实现、稳定性和瞬态性能好等优点,常用于控制开关电源的输出电压或输出电流[22-23],但是鲜有将滞环控制用于快速电磁阀控制的文献。本文通过使用滞环控制实现快速电磁阀两端电压的脉冲宽度调制,精确控制流过快速电磁阀的强激电流和维持电流的波形,使用变频变占空比的方法控制流过快速电磁阀电流脉冲的占空比,设计了一款基于滞环控制的快速电磁阀控制仪,并分析了其主电路和控制策略的原理。为了防止测试现场由于误操作造成电磁阀控制仪损坏,设计了输入过压、输入欠压和输出短路3个保护电路,提升了控制仪的可靠性。通过测试该电磁阀控制仪的稳态和各种异常工作情况的波形,验证理论分析和电路设计的符合性。
为实现较快的动态响应,航空发动机电磁阀主要采用变频变占空比控制方法来控制流过电磁阀的电流脉冲占空比,电磁阀电流脉冲的频率与占空比的关系如下式[15]所示:

式中:fV为流过电磁阀电流脉冲的频率;DV为流过电磁阀电流脉冲的高电平对应的占空比,0≤DV≤1。
快速电磁阀开始通电的时刻,电磁阀线圈的电流需要尽快达到强激电流峰值,以提高电磁阀的响应速度。电磁阀闭合后,仅仅需要保持较小的维持电流,这样可以降低电磁阀线圈的能量消耗,减少发热量,而且能减小电磁阀断开所需的时间,提高电磁阀的关阀响应速度。为了快速、可靠地驱动快速电磁阀,快速电磁阀的驱动电流采用阶梯波叠加三角颤振波的形式,阶梯波形可以在保持可靠驱动的前提下,降低电磁阀线圈的损耗,提高效率并减少温升;三角颤振波可以减小电磁铁的摩擦滞环,从而提高响应速度和控制精度[13-16]。快速电磁阀的驱动电流需符合图1所示的理想波形。
图1所示,为了快速开启电磁阀,需要一个强激电流Ipeak输入电磁阀使电磁阀衔铁上的电磁力大于弹簧预紧力,使衔铁克服弹簧预紧力开始运动,ΔIx为强激电流过程中叠加的三角颤振波的电流波动。当电磁阀完全开启后,驱动电流从强激电流Ipeak下降至维持电流Ihold,此时电磁阀仍然完全开启,电磁力大于弹簧预紧力,ΔIy为维持电流过程中叠加的三角颤振波的电流波动。当驱动电流完全下降至零时,衔铁上的电磁力消失,衔铁在弹簧预紧力的作用下开始复位,完全复位后电磁阀处于关闭状态。图中,Ton为电磁阀每个周期的开通时间,TS为流过电磁阀的电流脉冲的周期,电流脉冲的占空比DV=Ton/TS,改变电磁阀的电流脉冲的占空比,可以调节通过电磁阀的燃油流量[13-16]
快速电磁阀控制仪的主电路如图2所示。该控制仪输入电压为直流27 V,驱动的电磁阀型号为主燃油调节器中的快速电磁阀,27 V输入电压经过主功率电路变换后,形成满足式(1)的电流脉冲流过电磁阀线圈。
图2所示的主功率电路中,VIN为27 V直流输入电压;PWM+和PWM-为电磁阀控制仪的输出端口,分别连接电磁阀线圈的两端;通过控制Gate信号的高、低电平实现电磁阀线圈的电流波形的精确控制;由CS采样流过电磁阀线圈的电流;由SD端输出的高、低电平来使能控制仪,控制仪正常工作时,SD为低电平,Q3关断,D3为12 V稳压二极管,Q1的栅极被D3恒定在12 V高电平,Q1导通,控制仪正常工作;SD为高电平时,Q3导通,Q1的栅极为低电平,Q1关断,控制仪关闭。
该快速电磁阀控制仪功率电路主要由NMOS Q1,PMOS Q2、二极管D1,D2和D4、电阻R1,R2和R3组成。由于二极管的单向导电特性,主电路中的二极管D1实现了控制仪输入电源的防反接功能;二极管D2用于钳位PWM-的正向电压,且在控制仪关闭时给电磁阀线圈提供放电通路;二极管D4用于在Q2关断期间给电磁阀线圈提供放电通路。R1与电磁阀线圈串联,R1两端的电压用于设备检验时检测电磁阀的电流;Q1导通时,R2两端的电压CS信号代表电磁阀的电流信息,CS信号用于电磁阀电流控制。控制仪正常工作时,当Gate信号为低电平时,Q2导通,电流从输入电源VIN依次流过D1,Q2、电磁阀(PWM+到PWM-),R1,Q1和R2,电磁阀线圈储能,电磁阀电流上升;当Gate信号为高电平时,Q2关断,由于电磁阀为电感性负载,流过电磁阀线圈的电流将保持原来的方向,依次流过电磁阀、R1,Q1,R2,R3和D4,电磁阀线圈通过R3耗能,电磁阀电流下降。
根据电磁阀测试需求,该电磁阀控制仪需要提供峰值电流为1 A的强激电流,强激电流叠加的三角颤振波的电流波动ΔIx为0.16 A,强激电流三角颤振4次;维持电流平均值Ihold为0.65 A,维持电流叠加的三角颤振波的电流波动ΔIy为0.13 A;电流脉冲占空比和频率的关系符合式(1)。
本文使用滞环控制策略精确控制强激电流和维持电流的波形,其滞环控制的原理框图如图3所示。图中主要包含3个比较器和2个二极管,比较器UA和UB分别控制强激电流与维持电流的三角颤振波的波峰和波谷。CS为电磁阀线圈电流采样信号,VRef_PVRef_H分别为单片机控制单元给定的强激电流和维持电流的基准信号,PWM为STM32F103RCT6微控制器根据式(1)计算出的脉冲信号,Gate为滞环控制模块输出的用于控制Q2的控制信号。
根据滞环控制电路的工作原理,近似可得:

式中:VCS_PHVCS_PL分别为强激电流叠加三角颤振波波峰和波谷对应的CS的电压;VCS_HHVCS_HL分别为维持电流叠加三角颤振波波峰和波谷对应的CS的电压。
根据电磁阀测试对强激电流和维持电流的要求,VCS_PHVCS_PLVCS_HHVCS_HL分别为1 V,0.84 V,0.715 V和0.585 V,设定R11R12为100 kΩ,R13为20 kΩ,根据式(2)~式(5),可以计算出可调电阻RP1RP2应该分别设置为0.71 kΩ和0.58 kΩ,强激电流和维持电流的基准信号VRef_PVRef_H应该分别被设定为0.99 V和0.71 V。
该控制仪采用STM32F103RCT6微控制器作为主控单元的控制核心,其电路图设计如图4所示。控制仪通过按键设定电磁阀的导通占空比,主控单元根据式(1)计算对应的频率,通过PWM输出运算出的对应占空比和频率的脉冲,与滞环控制电路一起控制Q2,从而控制流过电磁阀的电流波形。
输入电压过高或者过低都会影响电磁阀的测量结果,该控制仪使用分压电阻来采样输入电压。将输入电压采样信息UVOP_sense送入微控制器,使用微控制器判断输入电压,当输入电压高于30 V,控制仪发生输入电压过压保护;当输入电压低于21 V,控制仪发生输入电压欠压保护。发生保护时,通过微控制器置高SD和Gate,关闭Q1和Q2,断开电磁阀的电流通路。
当输入电压高于30 V后,虽然通过SD和Gate信号关闭了Q1和Q2,但是如果输入电压继续升高,会导致控制仪的控制电路损坏。为了避免操作人员误接入大于标称输入电压的电源损坏控制仪或电磁阀,该控制仪基于高电压浪涌抑制芯片LTC4366-1设计了高电压抑制电路,其电路图如图5所示。高电压浪涌抑制芯片LTC4366-1通过R23和R25采样高压抑制电路的输出电压VDC,通过LTC4366-1控制外部NMOS Q4的栅极,在输入电压变高的过程中调节Q4的漏源极电压,从而抑制VDC电压,VDC电压作为电磁阀驱动电路和控制电路的输入电压,避免电磁阀控制仪输入电压过高,损坏内部控制电路。与LTC4366-1的Timer管脚相联的电容C22用于设定计时器过压维持时间,当过压故障持续时间超过该时间后才为电路提供保护,可以防止电路误动作。
在实际的快速电磁阀试验工序过程中,曾多次发生操作人员人为差错损坏控制仪。原因是在安装电磁阀过程中,发生电磁阀线圈两端短接,短路后失去电磁阀线圈对控制仪主功率电路回路电流的阻碍和限制,主功率电路产生大电流,损坏主功率电路的器件。该控制仪设计了如图6所示的短路保护电路,U32使用TL431产生2.5 V基准电压,当CS超过TL431提供的2.5 V基准,比较器U31将输出高电平,OC_sense将该高电平信号输入主控单元的微控制器,控制仪将在当前周期内关闭Q1和Q2,当主控单元在连续4个采样周期内都检测到短路状态,则关闭控制仪的Q1和Q2,进入短路保护状态,直至控制仪重新上电复位后开始工作。
图7为系统软件流程图。接通电源后,系统自动进行初始化,程序会自动进行开机检测,检测电路是否有输出短路、输入欠压或者输入过压故障。若检测通过,系统会输出默认占空比波形;若检测不通过,则停止占空比输出,并显示故障类型且发出声光报警,当故障被排除后需重新开机恢复正常后继续运行。系统运行过程中,程序会一直检测是否有按键按下,是否有短路或者过、欠压故障。若发现故障,系统会自动终止并重复上述过程;若无故障,则检测按键值是否改变,当按键值改变时输出波形占空比及频率将按照式(1)相应改变,若按键值没有改变,电路也没有发生故障,那么程序会一直循环检测。按键分为粗调加、减按键和细调加、减按键,当按下粗调加、减按键时,占空比对应增加或减少10%,若细调加、减按键被按下时,占空比对应增加或减少1%,占空比最大输出为100%,最小输出为0%。
为了验证基于滞环控制的快速电磁阀控制仪的电路设计及其理论分析的结果符合性,本文对实验样机进行了实验验证。该样机的Q1,Q2和Q4分别采用IRF540NSTRLPBF,IRF9540NS-TRLPBF,FDB075N15A;D1采用RHRP8120,D2和 D4采用MBRS360T3G;R1R2为1 Ω,R3为20 Ω。
图8为该快速电磁阀控制仪的照片,该控制仪由控制板、主电路板和接口板组成。控制板包括按键、显示屏、主控单元微处理器等;主电路板由主功率电路、保护电路、通信模块、供电电路等组成;接口板将设备的外部接线转接至控制板和主电路板。
当输入电压为27 V时,快速电磁阀控制仪在不同占空比下的测试波形如图9所示,图中分别展示了占空比为10%和50%时的电磁阀线圈的电压和电流波形。
图9可知,随着占空比增加,电磁阀导通时间占整个周期的比例越来越大,流过电磁阀线圈的强激电流和维持电流波形符合规格要求,占空比为10%和50%的周期分别为69.4 ms和25 ms,符合式(1)的要求,其电流波形占空比也与设定的占空比保持一致,符合规范。
图10为传统快速电磁阀控制仪和本文所提快速电磁阀控制仪在主燃油控制附件测试台的波形对比。主燃油控制附件测试台包含电动机、变频器等强干扰源。由图10a可见,传统快速电磁阀控制仪流过电磁阀的电流有很大的干扰波形;如图10b所示,在同样环境下,本文所设计的快速电磁阀控制仪的电流波形非常稳定,由此可见本文所设计的控制仪具有较强的抗干扰能力。
在飞机发动机系统中,快速电磁阀的驱动脉冲由飞机发动机综合电子调节器提供,为了验证本文所设计的快速电磁阀控制仪的性能,在主燃油控制附件实验台上分别使用综合电子调节器、本文设计的电磁阀控制仪和传统电磁阀控制仪对比测试不同占空比下的摆轮腔压力,表1所示为详细测试数据。由表1测试数据可得,在占空比从35%变化至60%过程中,对比航空发动机综合电子调节器对应的摆轮腔压力,本文设计的电磁阀控制仪对应的摆轮腔压力偏差在0.7%以内,而传统电磁阀控制仪对应的摆轮腔压力偏差高达5.52%,可见本文设计的电磁阀控制仪能够准确模拟综合电子调节器输出的电磁阀控制脉冲,从而实现维修过程中电磁阀驱动信号准确模拟航空发动机实际使用工况,提高了电磁阀的维修质量。
图11a为输入电压欠压保护的测试波形,当输入电压从27 V降到20 V后,控制仪关闭了流过电磁阀线圈的电流;当输入电压从20 V升高至27 V,控制仪重新正常工作。图11b为输入电压过压保护的测试波形,当输入电压从27 V升高至31 V,控制仪关闭;当输入电压从31 V降至27 V,控制仪重新正常工作;当输入电压从27 V升高至35 V,控制仪关闭,直至输入电压关闭再重新开启,控制仪恢复正常工作。图11c为控制仪输出短路保护的测试波形,控制仪输出短路后,控制仪输出电流瞬间上升,控制仪检测到短路状态,当前周期内关闭开关信号,连续4个周期内都检测到短路状态,控制仪进入到短路保护状态,保持关闭电磁阀。输入欠压、输入过压和输出短路的保护有效地解决了测试现场人为误操作造成电磁阀控制仪的损坏,提升了控制仪的可靠性,从而减少了电磁阀控制仪在故障状态下用于维修的可能性,提高了快速电磁阀的维修质量。
本文通过使用滞环控制和变频变占空比的方法精确控制流过快速电磁阀的电流幅值和电流脉冲的频率、占空比,使用STM32F103RCT6微控制器设计了一款基于滞环控制的快速电磁阀控制仪,并介绍了该控制仪的主功率电路工作原理、滞环控制原理及其参数设计、主控单元参数设计、保护电路设计、系统软件设计等,测量了不同占空比下的输出波形,测试了输入欠压保护、输入过压保护、输出短路保护波形,验证了理论分析和电路设计的符合性。本文设计的快速电磁阀控制仪已经在某型航空发动机快速电磁阀及主燃油控制附件的维修过程批量使用,与该型航空发动机电子调节器对比测量摆轮腔压力,差值在0.7%以内,杜绝了因控制器输入信号不稳定导致的航空发动机主燃油系统故障;且抗干扰能力强,能够预防维修过程人为差错,起到了提高快速电磁阀维修质量的作用,具有良好的军事和经济效益。
