Inverter products have been developing towards higher power density and more compact structure. To enhance the power density of inverter systems within a limited structural space, several prototypes need to be made and a large number of experiments conducted during the research and development process. To shorten the development cycle and reduce the number of prototypes and experiments, a thermal simulation method was proposed for the power unit of the inverter. Through this method, the system steady-state temperature rise of each scheme and the temperature rise of core components can be simulated during the research and development stage. It is possible to compare the advantages and disadvantages of different schemes without making prototypes or conducting experiments. Experimental results verify that the thermal simulation method has relatively accurate prediction of the cooling capacity of the thermal system. This method can effectively improve engineers' ability to control system thermal characteristics during the power unit design stage, quickly compare the advantages and disadvantages of different cooling solutions. It can also reduce the number of prototypes and experimental times, increase the first-time design yield, and reduce research and development costs.

逆变器产品一直向更高功率密度、结构更紧凑的方向发展。为提升有限结构空间内逆变器系统的功率密度,在研发过程中需要经常制作若干样机并开展大量实验。为缩短开发周期,降低样机制作数量和实验次数,提出一种针对逆变器功率部分的热仿真方法。通过该方法,可在研发设计阶段将各个方案的系统稳态温升情况以及核心器件的温升情况通过仿真呈现出来,无需制作样机和开展实验也能对比出各个方案的优劣。最后,实验结果证实热仿真分析方法对热系统散热能力的预估相对准确。通过该方法,可以有效提高工程师在功率单元设计阶段对系统热特性的把控能力,快速对比不同系统散热方案的优劣,减少样机数量和实验次数,提高一次设计合格率,降低研发成本。

逆变器产品一直向更高功率密度、结构更紧凑的方向发展。为提升有限结构空间内逆变器系统的功率密度,在研发过程中需要经常制作若干样机并开展大量实验。为缩短开发周期,降低样机制作数量和实验次数,提出一种针对逆变器功率部分的热仿真方法。通过该方法,可在研发设计阶段将各个方案的系统稳态温升情况以及核心器件的温升情况通过仿真呈现出来,无需制作样机和开展实验也能对比出各个方案的优劣。最后,实验结果证实热仿真分析方法对热系统散热能力的预估相对准确。通过该方法,可以有效提高工程师在功率单元设计阶段对系统热特性的把控能力,快速对比不同系统散热方案的优劣,减少样机数量和实验次数,提高一次设计合格率,降低研发成本。

Inverter products have been developing towards higher power density and more compact structure. To enhance the power density of inverter systems within a limited structural space, several prototypes need to be made and a large number of experiments conducted during the research and development process. To shorten the development cycle and reduce the number of prototypes and experiments, a thermal simulation method was proposed for the power unit of the inverter. Through this method, the system steady-state temperature rise of each scheme and the temperature rise of core components can be simulated during the research and development stage. It is possible to compare the advantages and disadvantages of different schemes without making prototypes or conducting experiments. Experimental results verify that the thermal simulation method has relatively accurate prediction of the cooling capacity of the thermal system. This method can effectively improve engineers' ability to control system thermal characteristics during the power unit design stage, quickly compare the advantages and disadvantages of different cooling solutions. It can also reduce the number of prototypes and experimental times, increase the first-time design yield, and reduce research and development costs.

交流电机和交流传动系统以其能耗较低、效率高、维护成本低等特点,近年来逐步在冶金领域,尤其是普碳钢、不锈钢以及有色金属领域广泛应用。同时,随着国产逆变器产品在技术水平上逐渐成熟,以及相对进口品牌较低的价格和相对稳定的产品性能,已经逐步成为越来越多冶金企业新建产线和产线升级的首选方案。近年来,高端逆变器的国产化已经成为趋势。更小的体积、更高的功率输出能有效降低产品成本和成套成本,这是逆变器产品的一个重要研发方向。在研发设计中,常规的方式需要将不同的功率设计方案均做成实物样机,通过一系列实验确定系统的实际功率输出能力与散热能力,研发周期较长,企业研发成本较高。而热仿真设计对研发设计具有极大的辅助作用,没有实物和样机也能进行热可靠分析和实验。通过建模,减少了打样试错次数,节约了时间和样机成本,缩短了项目周期;同时还可以查看产品不同环境和工况条件下的散热情况,而且几乎没有成本。
本文介绍了一种热仿真设计方法,在逆变器开发过程中,首先确定逆变器功率部分各个组件的参数,然后利用仿真软件,得出功率部分在设计输出下的系统温升和器件温升,对比不同方案的仿真结果,判定各个方案的优劣,直接选用最优方案。最后通过实物样机的实验,证明了此方法的有效性,缩短了产品开发周期,降低了开发成本。
本文以常规逆变器产品为例进行分析,其系统结构图如图1所示。图中逆变器由主回路直流进线、主回路三相出线、逆变模块、控制部分、风机部分、控制电源、主接触器控制、电源端子、风机进线、控制电源进线、安全停车控制等几个部分组成[1]。本文的研究对象为逆变器的主回路功率部分,如图2所示,功率部分由IGBT、散热器、风道和风机组成。在逆变器工作过程中,IGBT负责变换电能,其依据开关频率和电流的大小,散发出不同的热量。热量通过热传导,传递到散热器基板,进而传递到散热器齿片。由风机吹出的风流经齿片将热量通过辐射传导到环境中。最终整个系统达到一个热平衡,实现系统的稳定运行[2]
开展仿真的一般流程为:首先确定系统中各部分的参数,包括IGBT模块的热功耗、散热器的导热系数及外形尺寸、导热硅的参数、风机的性能参数;其次在仿真软件中建立模型,并将上述参数代入到相应模型中;然后在系统中设置测温点;最后划分网格,求解计算。仿真完成后,可以得出各个测温点的最大温升,推导出IGBT模块温升,结合IGBT模块和各个器件的失效温度,判定整个系统的设计是否能达到设计的性能要求和稳定性要求。
IGBT是整个系统的核心部件,也是整个系统中的热源。其热功耗主要由IGBT损耗和续流二极管损耗组成,与其调制模式和占空比相关,计算方法有很多。文献[3-4]分别提出了两种IGBT功耗的计算方法。
如今,IGBT器件的热功耗基本无需手动计算,各个品牌的供应商都会提供其产品的热功耗计算工具。本文以富士IGBT作为仿真对象,采用富士公司提供的FUJI IGBT Simulator仿真软件来计算IGBT器件的热功耗。以型号为2MBI6-00XNG120-50的IGBT为例,在软件界面中依次填入外壳固定温度Tc、模块的并联支路数量、输出频率F0、输出电流I0、载波频率Fsw、功率因数、调制指数、DC母线电压、T1栅极电阻(ON)、T1栅极电阻(OFF),即可计算出热功耗为618.1 W,如图3所示。
散热器是系统热量的主要承载和耗散部件,需要确定导热系数与其散热方向的横截面积。一般散热器的产品手册上会标注其产品的导热系数与截面积。有些定制散热器需要由设计人员与厂家共同确定。本仿真方法中用到的散热器,厂家提供的导热系数为209 W/(m·K),其截面积如图4所示。
当把IGBT模块安装在散热器平坦的金属表面上时,由于这两个接触面并不是绝对的平滑,因此会在模块和散热器之间产生一个间隙。因为空气的热传导率lair≈ 0.03 W/(m·K),是属于不良热传导介质[5],所以这个间隙必须用更好的导热材料来填充,文献[6]也通过实验进行了验证。工业上一般选用导热硅脂作为IGBT和散热器之间填充的导热介质,对系统导热能力有较为明显的改善,同时兼顾了经济性。导热硅脂的导热率lpaste应在 0.5~6 W/(m·K)的范围内(约是空气的20倍到200倍)。模块-散热器连接热传输示意图如图5所示。
本次仿真使用的是在工业产品应用中性价比较高的导热硅脂。其参数为:密度2 350 kg/m3,导热系数1.2 W/(m·K)。
风机作为强迫风冷的风源,其性能对于整个系统效率和冷却效果影响较大。一般而言,对于无狭窄风道、空间较大工况,风压较低,需要的风量较大,尽量采用轴流式风机;如遇风道较为狭长且风阻较大的工况,则推荐选用离心式风机。逆变器产品风道内一般都有散热器,部分产品还有电容组,风道风阻较大,要求风机具备较强的风压,以便克服风道内风阻[7]
风机在选型时需要考虑如下3个因素:1)风机是否自带外壳,外壳形状决定风机在其曲线上的工作点位置,同时决定风机出口处的风速和风压。如选用的风机无外壳,则需要先确定外壳尺寸和形状,通过仿真或实验确定风机带壳后的工作特性后再进行仿真;2)风机尺寸。风机作为整个系统的一部分,其外形尺寸如果过大,将影响整个系统的体积,导致装置经济性下降;3)风机参数及曲线,包括功率、最大静压、最大流速等。一般来说,初始流速越大,从风道口逸出的风速越大,至少满足出风口风速大于7 m/s的最低要求。仿真时选用的风机最大外形尺寸为120 mm,厚度38 mm,最大静压710 Pa,最大流速为2 300   m 3/h。仿真中用到的离心式风机的结构外形图见图2图6图7分别为风机外形尺寸和流速曲线图。
系统模型建立的有效性对仿真的效率和结果有一定影响。在模型建立时以模型简化为根本原则,不影响散热的部件或者特征均可忽略或者简化。按上述原则建立仿真模型,IGBT基板以cuboid方式建模,材料为纯铜;散热器以cuboid方式建模,材料为铝;导热硅脂也采用cuboid建模,厚度为0.2 mm(实际厚度小于0.2 mm);风机以外壳和风机组合搭建,离心风机输入风机曲线,风机外壳进/出风口按选用风机实际进/出风口尺寸设置。
整体模型按装置结构形式组合,如图8a所示,构造分为4部分,自上而下分别是:最上部分为IGBT部分,由散热器+IGBT+风道组成;中间部分为电容部分,由电容+风道组成;最下部分为风机风道部分,由风机+风机壳+风道组成;最后加上材质为铁的2 mm外壳。整体模型的外形如图8b所示。
在软件中,对系统参数做如下设置:求解区域为360(W)×1 350(H)×630(S),单位mm;湿度为干燥空气;环境温度17 ℃;大气压强1标准大气压;散热方式为强迫散热;重力系数9.81 m/s2。对热源参数做如下设置:IGBT为618 W/个;其他项暂不考虑。对材料做如下设置:外壳采用钢材料;IGBT基板材料为纯铜。
完成参数设定后,在系统中划定求解域,并进行系统网格划分:垂直方向网格宽度1 mm,横向网格宽度10 mm,网格最大长宽比约为10,总网格数为1 840 516个[8]
将外界环境温度定为17 ℃。在每个IGBT与散热器接触面的几何中心处,设置共计6个监控点,然后开始求解,系统运行30 min后,监控点温度在计算迭代到405步后不再变化,残差曲线趋近1,求解结束[9]。求解结果如图9所示,各个测温点的温度情况如表1所示。
通过仿真得出:在环境温度为17 ℃时,各个监控点温度最大值在A2监控点处,最大温度为66.481 4 ℃。
仿真完成后,将各个部件通过结构件连接,做成实物部件,通过实验验证系统在设计功率输出情况下的温升。具体实验方法如下:将被测逆变器输出侧UVW三相输出,通过电抗器分别与陪测逆变器输出侧UVW三相输出相连接。分别控制陪测逆变器和被测逆变器输出的交流电压,调节加在电抗器两端的电压值,从而控制流过陪测逆变器的电流大小,通过调节开关频率来实现对逆变器不同运行工况的模拟。在被测逆变器每一个IGBT的铜基板下方开槽并埋一个热电偶,热电偶另一端连接至测温记录仪,测温记录仪将电讯号转变为温度值。IGBT出力到590 A,运行2 h后,系统达到稳态温度,不再变化,而后记录各个测温点数据,得到数据如表2所示。
根据IGBT器件手册的要求,管芯临界温度小于150 ℃才符合器件使用条件。数据表中温升最大值为59 ℃,按实际工况最高环境温度45 ℃推算,器件结温为129 ℃,符合器件应用条件,该结构基本满足要求。
根据差值一栏看出仿真数据和实验数据存在差别,温度差值在-1~7 ℃之间。因IGBT采用cuboid模型创建,与实际IGBT构造有差距,且受环境温度、实际风阻等方面的影响,仿真结果与实际测试结果会存在一定偏差,通过大量测试数据统计,得出仿真温度与实际温度误差在±15%(据文献[10]介绍,此误差一般在20%以内),可以接受。所以认为仿真方法合理,结果有效。
本文结合逆变器的功率单元结构,提出一种热仿真方法,通过简化模型,给出各组成部分的功能特点以及仿真参数的取值方式。对逆变器功率单元进行了研发阶段的热设计仿真,得出当前方案下,实现设计功率、主要部件和系统的温度数值。在逆变器产品开展样机生产前,对整个系统的发热情况进行了预估和判定。仿真结果作为此类产品开发阶段的设计参考,通过对多个系统方案发热仿真情况的对比,可以大致判定各个方案组合系统的热性能的优劣。选择最优方案开展样机制造和实验,可有效减少样机制造次数和实验次数,提高一次设计合格率,降低研发成本。
