A quasi-resonant Flyback(QR-Flyback) converter with 65 W output was designed. The valley switching principle and the switching loss reduction mechanism of QR-Flyback were analyzed,the frequency and loss characteristics of the system under different working conditions were compared,and the advantages and disadvantages of frequency conversion control were summarized. Combined with the frequency hopping control function of the NCP1380 controller,the hardware circuit parameters of each part of the system were designed and the efficiency of the system was effectively improved. Finally,the feasibility of theoretical analysis and parameter design were verified by simulation and experiment.

A quasi-resonant Flyback(QR-Flyback) converter with 65 W output was designed. The valley switching principle and the switching loss reduction mechanism of QR-Flyback were analyzed,the frequency and loss characteristics of the system under different working conditions were compared,and the advantages and disadvantages of frequency conversion control were summarized. Combined with the frequency hopping control function of the NCP1380 controller,the hardware circuit parameters of each part of the system were designed and the efficiency of the system was effectively improved. Finally,the feasibility of theoretical analysis and parameter design were verified by simulation and experiment.

随着移动互联网的普及,各种电子设备层出不穷,其供电电源的需求也在不断上升,而反激变换器(Flyback)因其结构简单且可提供电气隔离的特点,在此类小功率场合获得了广泛应用。
早期的Flyback多工作于45~65 kHz,且输出功率多为5 W,由于电子设备的耗电量不断提升,为满足使用需求,适配器的输出功率也需随之提升,同时考虑到设备小型化的趋势,变换器开关频率的提升不可避免。由于自身物理特性限制,功率场效应管(metal oxide semiconductor field effect transistor,MOSFET)在进行高速开关动作时,会产生一定的开关损耗,且特定封装下的开关管功率耗散能力有限,故该损耗在很大程度上限制了开关频率的提升,为解决这一问题,各种致力于减小开关损耗的方法层出不穷[1-4]
与传统硬开关Flyback相比,准谐振反激变换器(quasi-resonant Flyback,QR-Flyback)可在开关管漏源电压振荡至较低值时使其开通,有助于减小开关管的开通损耗,且其开通电压较小的特点也有助于改善变换器的电磁兼容特性(electro- magnetic compatibility,EMC)[5]。而由于QR-Flyback需满足谷底开通条件,导致在不同工况下其开关频率不固定,故需采用变频控制,且随着负载的减轻或输入电压的增大,开关频率均会上升。当变换器运行在轻载条件下时,其开关频率很高,相较于满载工况会产生更大的开关损耗,同时引发严重的电磁干扰(electromagnetic interference,EMI)问题,对整机效率的提升与EMI滤波器的设计均存在不利影响[5-6]
本文通过对QR-Flyback谷底开通机制的理论分析,总结了缩小频率范围对于电磁干扰与轻载效率问题的改善作用,并借助具备限制最大开关频率能力的控制芯片,根据工况条件适当调整开关频率,使得变换器在整个功率段处于多种工作模式,有效提高了系统整机效率。文章在第1节对QR-Flyback的工作过程进行了详细介绍,分析了谷底开通的优点以及变频控制所带来的损耗与噪声问题,同时明确了缩小频率范围对于系统设计的重要性。第2节对一台输出功率65 W的QR-Flyback进行了具体设计,并以具有跳频功能的NCP1380芯片作为主控制器,介绍了变压器与环路补偿参数的设计过程。第3节以Simplis为软件平台,搭建仿真模型,分别从控制方式、压控振荡模式(voltage controlled oscillator,VCO)、谷底开通、环路响应4个方面验证了设计结果。第4节通过搭建并调试实验样机,验证了理论分析与参数设计的可行性。
图1为QR-Flyback的主电路,变压器副边采用二极管进行整流,其结构与传统Flyback主电路并无差异。
图1中, L p为变压器的原边电感; L s为变压器的副边电感; L m为变压器的励磁电感; L k为变压器的漏感;n∶1为变压器的原、副边匝数比; S 1为原边开关管; C o s s为开关管的输出电容; C c l a m p R c l a m p D c l分别为钳位电路的钳位电容、耗散电阻以及钳位二极管;D为变压器副边的整流二极管; V i n V o分别为变换器的输入和输出电压; C i n为输入滤波电容; C o u t为输出滤波电容;R为负载电阻。
由于QR-Flyback通常工作在临界导通模式(boundary conduction mode,BCM)或断续导通模式(discontinuous conduction mode,DCM),副边整流管电流自然过零关断,不存在二极管的反向恢复损耗。对于主开关管 S 1,变换器利用变压器副边电流下降为零后原边电感 L p与电路中所有寄生电容之和 C p a r a s i t i c之间的振荡实现“谷底开通”,以减小开通损耗。 C p a r a s i t i c值为

式中: C o s s为开关管输出电容值; C d _ r e f为副边二极管等效到原边的寄生电容值; C w i n d i n g为变压器绕组间的寄生电容值; C Q p a c k a g e为开关管封装寄生电容值; C h e a t为散热器寄生电容值。
由于 C p a r a s i t i c决定着原边开关管的谐振周期,而在实际应用中,其容值通常不能精确获取,因此开关管往往不能在谐振谷值处精确开通,会存在一定的误差。一般采用开关管的输出电容 C o s s替代线路总寄生电容 C p a r a s i t i c以进行理论分析。
图2为QR-Flyback在1个周期内的稳态工作波形。
根据图2波形可将1个工作周期分为3个阶段,各阶段的工作过程分析如下:
阶段1(t0-t1):如图3所示, t 0时刻开关管 S 1开通,原边电感 L p承受输入电压 V i n,电感电流 i p线性上升,副边二极管 D因承受反压而截止,变压器副边无电流流过,负载 R所需的能量由输出电容 C o u t提供。
Flyback的变压器不存在原、副边同时流过电流的情况,当原边电感电流 i p到达峰值 I p e a k后,开关管 S 1关断,第1个阶段结束。原边电感在此阶段储能,其电流峰值 I p e a k如下式所示:

阶段2(t1-t2):如图4所示, t 1时刻开关管 S 1关断,其输出电容 C o s s开始充电,当开关管漏源电压 v d s上升至 V i n + n V o时,副边整流二极管 D导通,变压器开始向副边传递能量,副边电感电流 i s开始下降,对输出电容 C o u t进行充电,同时向负载 R供给能量,直到 t 2时刻副边电流下降至零,第2个阶段结束。
此阶段副边电感电流 i s、原边开关管漏源电压最大值 V d s _ m a x的表达式分别如下式所示:

式中: V f o r w a r d为副边整流二极管的正向压降; t o f f为原边开关管的关断时长; V k为变压器原边漏感上的电压降。
此阶段内,副边电感被输出电压 V o与二极管导通压降 V D之和钳位,由变压器特性可知,原边电感 L p此时也被钳位,而漏感 L k和开关管输出电容 C o s s发生谐振,谐振频率 f r e s 1如下式所示:

此谐振作用导致开关管 S 1的漏源电压 v d s产生尖峰,使其存在被击穿的风险,同时产生一定损耗,因此在实际应用中需对此电压尖峰进行抑制,以确保开关管安全运行。由于实际电路中存在线路电阻等寄生参数,其阻尼作用会使得漏感产生的电压尖峰不断衰减,如图2所示。
阶段3(t2-t3):如图5所示, t 2时刻副边电感电流 i s下降至零,副边整流管 D自然关断,变压器能量传递结束,负载 R所需的能量由输出电容 C o u t提供。
此时变压器原边电感 L p失去电压钳位,与开关管输出电容 C o s s形成一个新的谐振回路,谐振频率 f r e s 2、漏源电压 v d s分别如下式所示:

式中:α为振荡衰减系数; R p为线路等效电阻。
由式(7)、式(8)可知,此阶段漏源电压 v d s ( V i n - n V o ) ~ ( V i n + n V o )之间振荡,如果在漏源电压为 V i n - n V o时开通开关管 S 1,即可减小开关损耗。
在整个谐振周期中, v d s的最小谷值 V i n - n V o出现在第1个谐振周期,此时向 S 1发送驱动信号,其开通损耗最小。若以检测到第1个谐振谷底为开通条件,那么不同工况下变换器的开关周期是不相等的,故QR-Flyback需采用变频控制。
保持其他条件不变,增大输入电压或减轻输出端负载,变压器向副边传递能量的时间都会缩短,开关管漏源电压 v d s的第一个谐振谷底也更早出现,故开关频率会随之上升。当变换器运行在最大输入电压且轻载工况时,其开关频率会非常高,不利于减小系统的开关损耗,同时也会带来严重的EMI问题[6-7]
综上所述,QR-Flyback的谷底开通与变频控制特点使其开关频率范围很大,对变换器效率的提升与EMI滤波器的设计均会产生不利影响,因此在设计过程中,应尽可能缩小其频率调节范围,以实现变换器效率与功率密度的最大化。
本次设计要求输出功率 P o = 65   W,输入 D C电压 V i n = 110 ~ 240   V,输出电压 V o = 20   V,开关频率范围控制在55~120 kHz,输出电压稳态误差 δ 3 %,输出电压纹波 Δ V o 5 %,整机效率 η 85 %。根据以上指标对系统各部分参数进行设计。
选择性能优良的主控制器对于提升系统的效率与功率密度至关重要,NCP1380是一款由安森美公司生产的8引脚高性能电流模式QR-Flyback控制器,其引脚分布如图6所示。
随着变换器负载不断变轻,NCP1380可根据反馈电压跳谷底控制,最多能够跳至第4个“谷底”发出驱动信号,减小系统的开关频率范围。当变换器轻载时,控制器可进入VCO模式,以进一步减小全负载调节下的开关频率范围。
本次设计即选用NCP1380作为主控制器。
对于QR-Flyback而言,最低开关频率发生在最低输入电压且满载工况下,本次设计选取该频率为55 kHz。由于在低压满载且最低开关频率下,变压器磁芯更易发生饱和,故以此为最恶劣条件计算励磁电感:

式中: P o为输出电压; η为变换器效率; f s _ m i n为最低工作频率; I p e a k为变压器的原边峰值电流。
结合开关器件耐压等级确定原、副边匝数比,参考功率等级并采用面积乘积(area product,AP)法确定磁芯型号,同时考虑高频下集肤效应与邻近效应的影响,结合ANSYS仿真软件对绕组线径进行优化设计,最终确定变压器参数如下:励磁电感285.3 μH,原、副边匝数比5∶1,磁芯型号(材料)PQ35/35 (PC40),原边匝数25,副边匝数5,原边线径0.64 mm,副边线径(两股并绕)0.1 mm。
为保证变换器在各类扰动下仍能稳定运行,需对系统环路进行补偿设计。补偿前系统的开环传递函数Bode图如图7所示。观察图7可知,系统补偿前的穿越频率为200 Hz,相位裕度为155°,此时系统虽然稳定,但穿越频率较低,响应速度较慢,故需通过补偿器提升系统响应的快速性。
考虑输出电压纹波的指标要求为

进而估算系统补偿的目标穿越频率为

设定目标相位裕度为
P M = 60 °
补偿前系统在1.3 kHz处,开环传递函数相位为 -89.192°,增益为-16.512 dB,故需补偿器在1.3 kHz处提供71.192°的相位提升与16.512 dB的增益补偿。
图8为Type2型补偿器结构,可提供最大90°的相位提升,满足补偿要求。
根据补偿目标设计Type2补偿器参数,补偿后系统的开环传递Bode图如图9所示。
观察图9可知,补偿后系统穿越频率由200 Hz提升至1.3 kHz,响应速度大幅提升,且相位裕度为61°,系统具有较好的快速性与稳定性,说明补偿器设计合理。
根据前述设计,以Simplis为软件平台搭建仿真模型,对设计结果进行验证。
为验证控制器能否在轻载下有效限制开关频率,在10%负载下运行仿真模型,观测其开关管漏源电压 v d s、原边电流 i p r i以及输出电压 V o波形,得到仿真结果如图10所示。
分析图10所示波形,在10%负载下,输出电压 V o = 20   V,且漏源电压 v d s波形显示系统进入轻载VCO模式,开关频率 f s = 35   k H z,漏源开通电压 V d s = 160   V,未实现谷底开通,但限制了变换器的开关频率。此时系统损耗中占比较大的是开关管的开通损耗,而非导通损耗,这也是Flyback轻载效率较低的原因,仿真结果与理论分析相符。
为验证非轻载条件下,变换器能否实现跳谷底开通,在不同负载条件下观察其工作状态。
首先在50%负载下运行仿真模型,得到仿真结果如图11所示。
观察图11所示波形可知,在50%负载下,输出电压 V o = 20   V,漏源电压 v d s波形显示变换器工作在准谐振模式,实现了谷底开通,由于此工况不属于重载范围,为减小开关频率,控制器在第3个谷底驱动开关管开通,此时开关频率 f s = 100   k H z S 1的漏源开通电压 V d s = 60   V,相较于硬开关下 V d s = 140   V,有效减小了开通损耗。
进一步加重负载,在满载(输出功率65 W)下运行仿真模型,得到仿真结果如图12所示。
分析图12所示波形可知,在100%负载下,输出电压 V o = 20   V,变换器此时工作在准谐振模式,实现了谷底开通。对比50%负载下的开通情况,满载时在第1个谷底驱动开关管开通,此时开关频率fs=80 kHz, S 1漏源开通电压 V d s = 40   V,相较于硬开关下 V d s = 140   V,有效减小了开通损耗。
对比10%负载、50%负载以及100%负载情况下的输出电压波形可知,全负载范围内,变换器输出电压均能稳定在额定范围内,说明系统的带负载能力满足使用需求。变换器在轻载下工作于VCO模式,其余工况均实现了谷底开通,且随负载加重,开通时刻不断后延,开关频率不断减小,实现了跳频控制并限制了轻载下最大开关频率,仿真结果与理论分析相吻合。
为验证环路响应的快速性,模拟负载突变进行仿真。系统启动后以10%负载稳定运行,30 ms时变换器突然加至满载,稳定运行至36 ms时又突然减至10%负载,仿真结果如图13所示。
分析图13所示波形可知,系统在30 ms时突增负载,输出电压 V o由19.95 V跌至19.82 V,并在33 ms时重新回到额定值,此过程总时长为3 ms,在负载突减时,系统调节时间为2 ms,均具有较快的调节速度,说明环路响应特性良好。
基于以上设计搭建QR-Flyback实验样机,样机实物如图14所示。
图14中,原边开关管型号为IPA65R650CE,副边整流二极管型号为MBR20200CT,钳位二极管型号为FR207G,光电耦合器型号为LTV-817-A。以此样机为调试平台,对设计结果进行验证。
首先验证变换器轻载VCO模式,在额定输入 V i n = 150   V,6%负载工况下测试输出电压 V o与开关管漏源电压 v d s波形,实验结果如图15所示。
分析图15所示实验波形可知,变换器在额定电压输入且轻载工况下,输出电压 V o = 19.6   V,稳态误差 δ = 2 %,满足设计要求。漏源电压 v d s显示开关管未在谷底处开通,此时开关频率 f s = 25   k H z,说明控制器进入VCO模式,有效限制了轻载频率,实验结果与理论分析相吻合。
保持最低直流输入 V i n _ m i n = 110   V不变,分别在输出25%负载、40%负载、70%负载以及100%负载工况下测试变换器输出电压 V o u t与开关管漏源电压 v d s波形,实验结果如图16所示。对图16所示实验结果进行总结,如表1所示。
分析表1所示结果,变换器在不同工况下输出电压精度均满足 δ 1.5 %的设计要求。在输入电压恒定时,逐渐加重负载,开关管依次实现了从第4至第1个谷底的开通,控制器跳频驱动,有效限制了系统的最大开关频率,且漏源开通电压逐渐减小,这是由于线路中存在寄生电阻,开关管漏源电压呈现振荡衰减的趋势,故电压振荡谷值的最小值出现在第1个谷底处,实验结果与理论分析相吻合。
为验证变换器的工作效率,在最低直流输入 V i n _ m i n = 110   V下,分别测试10%负载、20%负载、30%负载、50%负载以及100%负载等5个工况下的整机效率,所得效率曲线如图17所示。
分析图17所示效率曲线可知,变换器在轻载(10%负载)时,整机效率为91%,在全负载范围内处于较高水平,说明控制器的VCO工作模式能够有效提高变换器轻载效率。
在20%~100%负载范围内,系统效率整体呈上升水平,这是由于随负载增加,变换器输出功率上升,同时伴随着开关频率的减小,开关损耗及其他损耗占输入功率的比例不断减小。在满载工况下,由于变换器输出电流较大,开关管与整流管等器件的导通损耗也有所增大,故整机效率略有降低,且全范围内系统效率均大于85%,实验结果与理论分析相吻合,验证了系统参数设计的可行性。
本文设计了一台基于NCP1380控制芯片的QR-Flyback变换器,利用其谷底开通机制减小了开关管的开通损耗,采用跳频控制并结合轻载VCO模式,缩小了变换器的频率调节范围,解决了变频控制所带来的损耗与噪声问题,有效提升了变换器的整机效率。对系统硬件参数的设计过程进行了详细的阐述,通过建立仿真模型并搭建实验样机,验证了所提理论分析与参数设计的可行性。
