The process automation control system L2 of an aluminum zinc plating production line was explored.In response to potential production faults on the production line,a process data control module of the process automation control system was provided. Through the analysis of process data,the fault location of the strip steel or production line was analyzed. Finally,a quick method for finding the fault location was provided. The actual operation shows that this method is stable,reliable,and meets the control needs of actual production.

探讨了某带钢镀铝锌生产线自主研发的过程自动化控制系统L2,针对生产线可能出现的生产故障,自主研发了过程自动化控制系统的过程数据控制模块,并通过过程数据资料,分析了带钢或生产线的故障位置,最后给出了快速查找故障位置的方法。实际运行表明,该自主研发方法稳定、可靠,满足实际生产的控制需要。

The process automation control system L2 of an aluminum zinc plating production line was explored.In response to potential production faults on the production line,a process data control module of the process automation control system was provided. Through the analysis of process data,the fault location of the strip steel or production line was analyzed. Finally,a quick method for finding the fault location was provided. The actual operation shows that this method is stable,reliable,and meets the control needs of actual production.

某带钢镀铝锌机组自动化过程控制系统L2作为重要的生产层级,将生产计划和生产顺序进行有效整合与集成,以便高效地实施自动化生产过程[1]
二级系统根据来料的主要原始数据形成的生产计划,对生产工艺过程进行数据跟踪控制。生产计划通常由三级管理系统、集合销售情况和工艺过程顺序(工作计划)进行优化来安排和组织[2]。通过以太网TCP/IP模式,L2可以接收上级下发的生产计划,同时也可将产出的生产实绩回抛上级。
镀锌机组过程控制系统是由过程计算机及基础自动化系统两级组成。过程控制系统既要支持生产管理,也要支持生产操作。包括生产运行支持、质量保证、生产数据收集与处理、过程数据(过程状态、设定计算结果、设定值与实际值等)显示及支持技术人员通过完整的工艺参数档案文件做技术改进等[3]。其中,生产数据的收集由自动化一级系统通过通信程序发送到二级,工艺参数设定值等信息由二级系统通过通信程序发送到一级。本机组信息化生产结构图如图1所示。
本机组二级过程控制系统通过以太网及TCP/IP协议Socket通信方式与上级计算机L3通信,负责接收三级下发的带钢生产计划数据,发送钢卷生产实绩成品数据等,同时以TCP/IP协议Socket通信方式与基础自动化L1进行通信,负责发送设定数据,接收一级过程数据信息等。本机组二级自动化系统网络拓扑图如图2所示。
自动化L2和三级L3通过套接字Socket通信方式进行电文之间的传输,电文类型分为逻辑电文及心跳电文。逻辑电文包括接收三级下发的带钢生产计划数据、发送钢卷生产实绩成品数据、发送钢卷回退数据等关乎生产线逻辑的电文;心跳电文包括二级和三级之间防止长时间停止收发数据造成的Socket连接断开。
自动化L2和一级L1通过套接字Socket通信方式进行电文之间的传输,电文类型分为逻辑电文及过程数据电文。逻辑电文包括下发一级带钢生产计划数据、工艺参数设定、接收一级收集的钢卷生产实绩成品数据等关乎生产线逻辑的电文;过程数据电文包括一级在生产线中各机组收集的包括张力、电流等各工艺段在生产过程中产生的过程数据。
本过程自动化控制系统为C/S结构,功能组成包括实现和L1级中的设备数据接口和通信、提供和L3级的数据接口、生产计划模块、显示原始PDI数据及原料信息、钢卷的工艺参数数据管理、生产线的班组管理、自动化控制系统的用户管理、生产线的过程数据控制管理。二级系统软件功能框图如图3所示。本文着重探讨过程自动化控制系统中的过程数据控制管理模块。
在过程数据控制管理模块中,保存着由自动化一级发送的实时过程数据。自动化一级的数据采集主要采集两种数据:一种是模拟量数据,包括物理测量值如温度、电机电流、速度等;一种是开关量数据,属于逻辑状态,比如设备的使用与否和状态是否正常、操作人员在操作台中输入的带钢缺陷及质量判定是否合格等信息。一级跟踪系统通过对以上数据进行分类处理后通过Socket通信方式将数据发送到过程自动化二级控制系统,由二级系统做进一步处理[4]
过程数据管理是管理产品相关的生产过程数据,包括数据收集、数据统计和数据存档功能。实际生产数据由基础自动化系统通过数据通信的方式传送给机组过程计算机。机组过程计算机系统接收报文,分解出每个测量值项目[5],按要求对这些测量值进行收集和统计再处理。需要收集的过程数据包括:机组的开卷机、分切剪、称重设备的生产数据及机组工艺段速度、张力、各炉段温度、带钢检查质量数据等。
过程数据控制管理模块包括带钢的成品数据、带钢在不同工艺段的相关过程数据,图4为带钢在生产线中开卷、入口活套、清洗段等工艺段的张力数据,由二级系统进行数据集合和处理,最后以表格数据形式展示,二级系统过程数据模块还包括清洗、钝化、加热炉等工艺段的过程数据集合。
图4中来料钢卷表示已完成的钢卷成品信息,包括钢卷编号及此钢卷完成生产的时间。用户可通过双击生产时间或钢卷编号选择查看某钢卷的过程数据,过程数据分为张力、加热炉、涂油、拉矫、锌锅等,例如张力选项卡包含钢卷在不同工艺段的张力数据集合,供现场操作人员查看。
由于过程数据的数据量十分庞大,考虑到过程控制系统的加载速度问题,过程数据模块采用了分页的整体框架结构,将过程数据以页形式进行加载,而非整体加载。不会出现由于数据量庞大导致系统查询数据时间过长,而影响现场操作人员对过程数据的查看及故障分析的情况。
现场操作人员不仅需要通过表格形式分析数据,还希望通过曲线的形式更加直观地分析故障点。因此二级系统过程数据模块提供了两种曲线绘制方式,分别以钢卷在生产线的位置为横坐标绘制曲线和以钢卷生产时间为横坐标绘制曲线。操作人员可通过这些曲线分析生产线是否出现了故障。
由于过程数据量较大,二级系统采用抽点的方式进行曲线绘制,通过计算数据的平均值,在保证相邻的一段数据没有阶跃点的情况下,只抽出一段数据中的一个或两个点去显示,减少了绘制曲线的无用点,在不损失阶跃点的情况下将系统的绘制曲线响应速度提高,保证数据的正确性。曲线界面截图如图5所示。
在抽点形成数据曲线后,现场操作人员可选择进行重绘添点操作,截图如图6所示。此功能是为了防止二级系统在抽点时误将系统的阶跃关键点丢失而进行的补偿操作,此功能可将选择的区域段数据全部添点补全,再重绘曲线,保证在不影响系统响应速度的前提下提高曲线的准确性。同时,过程数据模块提供了曲线的横纵坐标数值,以便操作人员记录生产数值,更好地进行数据分析。
在带钢镀铝锌自动化生产过程中,由于机械故障或液压电机故障会出现许多特殊情况导致带钢断带、系统停机等问题[6]。操作人员通过过程自动化控制系统中过程数据模块的数据分析,及时检查生产线上可能出现的故障,迅速做出预警及判断故障位置,来确保生产线的连续稳定运行[7]
在过程数据控制管理模块中,收集了一级采集到的包括张力、电流温度等过程数据,通过二级自动化系统的数据整合分类,以张力、加热炉、涂油等各工艺段的顺序编写了对应的切换选项卡,现场操作人员可通过切换选项卡结合钢卷查询功能查询某一钢卷在各个工艺段的过程数据表现。通过对上述数据进行分析,判断机组运行是否稳定正常。
过程数据曲线在正常情况下应为一条波动不大的平滑曲线,一旦出现阶跃点且与曲线点平均值相差过大的情况,即可认为出现异常。操作人员可通过过程数据曲线判断故障所处带钢长度位置及发生时间情况。
以长度为横坐标的故障分析结果的截图如图7所示。曲线1表示入口活套的张力,曲线显示在钢卷约350 m长度位置时,入口活套张力从平稳的4 100 kN降至1 200 kN,说明此时生产线上有故障出现,故障出现的长度在钢卷的350~380 m长度段中,此时现场的操作人员应着重检查钢卷成品对应的长度段是否有划痕等质量问题,同时应在生产线的入口活套处检查是否出现了故障。由此可见,通过过程数据的数据列表及曲线可较快地分析出钢卷由于故障导致钢卷缺陷的位置及快速定位此故障在生产线的位置。
二级系统提供了以钢卷生产时间为参考值的过程数据曲线,现场可通过曲线查询到生产线故障出现的具体时间,以及故障出现的时间间隔。以时间为横坐标的故障分析如图8所示,图中曲线1代表的是光整前的张力数据,在10:51-10:54出现了张力阶跃,故障持续了3 min恢复正常,由此可通过过程数据曲线较快地分析出故障出现的时间段及时间间隔,现场的操作人员可以此决定是否需要再去产线定位故障位置,是否需要去人工排除故障等。
某带钢镀铝锌项目自投产以来,系统运行稳定,过程数据模块可及时检查生产线上可能或已经出现的故障。当故障出现时,可快速地定位故障出现的位置及钢卷由于故障导致的缺陷位置,同时现场操作人员可根据曲线决定是否需要定位故障位置,是否需要人工排除故障。
综上,某带钢生产线的二级系统为现场自动化生产提供了技术保障,为企业降本增效提供了技术支撑,满足了实际生产的需要。
