In order to solve the problem that the electrical cabinet of the original production and injection system in the same well has a low intelligence level and cannot realize remote monitoring,diagnosis,restart and maintenance through the network,an intelligent control software for production and injection in the same well was developed based on the LabVIEW platform,and combined with the electrical control cabinet,wellhead sensors,valves and other equipment,a set of intelligent control system was designed to realize the intelligent monitoring of the same well production and injection system. It ensures the stable and continuous gas production of gas wells,improves the degree of automation,and reduces the maintenance cost.

为解决原同井采注系统电气柜智能化程度低,无法通过网络实现远程监控、诊断、重启、维护等问题,基于LabVIEW平台开发同井采注智能控制软件,与电气控制柜、井口传感器、阀门等设备结合,设计出一套智能控制系统,实现了同井采注系统的智能化监控,保证了气井的稳定连续产气,提升了自动化程度,降低了维护成本。

In order to solve the problem that the electrical cabinet of the original production and injection system in the same well has a low intelligence level and cannot realize remote monitoring,diagnosis,restart and maintenance through the network,an intelligent control software for production and injection in the same well was developed based on the LabVIEW platform,and combined with the electrical control cabinet,wellhead sensors,valves and other equipment,a set of intelligent control system was designed to realize the intelligent monitoring of the same well production and injection system. It ensures the stable and continuous gas production of gas wells,improves the degree of automation,and reduces the maintenance cost.

某石化公司开展“同井采注工艺技术集成”先导试验,原有的同井采注电气控制系统自动化水平低,监控的生产状态参数少,只能简单地控制地下电潜泵的启停和运行频率,仅限于本地操作,控制功能简单,遇到故障不能及时处理,维护成本高,并且水处理投入及环境污染等压力日趋突出。
对于同井采注工艺技术,加拿大Centre for Engineering Inc于1991年便进行了井下油水旋流分离和同井回注研究[1]。国外较大的石油公司(例如加拿大工程研究中心(C-FER)、美国Vortoil公司、美国Reda公司等)均已进行同井注采工艺的油井现场应用。同井采注控制系统最初全部为手动控制,后来将自动控制系统引入,与变频电机控制技术、井下监测技术相结合,实现同井采注系统的自动化管理,开采效率高、维护成本低。
目前国内的同井采注控制系统与国外存在不小的差距,仍然存在较多采用工频电机控制的现场,系统经常出现故障停机,运行效率低,电力浪费严重,维护成本较高。有些现场虽然应用了变频控制技术及井下监测采集系统,但监测技术水平较低,不能实时监测井下传感器参数变化,运行中依赖于人工观察调整,未能达到智能自动化运行的理想效果。
为解决国内传统同井采注控制系统的自动化水平低、电气系统维护困难等问题,本系统基于LabVIEW软件平台,通过RS485串口通信及工业以太网,把PLC控制器、变频器、地下传感器、流量计与阀门的监控参数集成为一体,油井举升系统与井下油水分离技术相结合,实现了同井采注系统关键参数的检测采集,故障自动判断与报警提示,数据的存储与远传,功能强大,扩展性强,对环境污染较小,在同井采注控制系统领域具有推广性。
电气系统方案对应的电气示意图如图1所示,整个电气设备由同井采注气田现场的柴油发电机提供电力。在电气柜主回路进线侧配置了电抗器,限制柴油发电机电压突变和操作过电压引起的电流冲击,并对谐波起滤波作用,衰减柴油机组供电网络中的高次谐波和畸变谐波。柴油发电机为系统提供三相交流低压工频电源,经过变频器处理后变成频率可调的三相交流电,用来驱动井下电机,调节电潜泵的转速。
变频器的输出电压波形为PWM波,容易对井下电机绕组造成过电压冲击,影响电机绝缘损伤电机寿命,设计时在变频器输出端配置正弦波滤波器。正弦波滤波器的作用就是将 PWM 波形转变成正弦波,电缆上传输的是正弦波,与工频电源波形一致,不会对电机造成过电压损害[2]
电气柜内配置西门子1200系列PLC控制器,变频器通过接收PLC控制器发送的指令来调节电潜泵转速,通过给辅助回路的接触器发送指令来控制柜内的加热器、冷却风机、照明灯的启停。电气柜柜门上装有工业一体机,体积小、防护等级高且触摸屏一体,适合同井采注气田的野外环境。工业一体机上运行上位机软件,展示人机界面,并且通过工业以太网与PLC控制器进行交互数据,通过串口通信与流量计、阀门、电力仪表等设备进行通信。可以采集压力、流量、温度、有功功率、无功功率、相电压、相电流等数据。
同井采注系统需要监控的参数繁多,可分为井下参数、供电系统、井口集输三大部分[3],生产过程中需要对参数进行全天候实时监控来调节和预警。该系统采集数据种类繁多,其中,井下传感器包括4个温度数据、4个压力数据、2个振动数据、2个电力数据;供电系统包括8个进线侧数据及7个出线侧数据;井口集输部分包括6个流量数据、3个压力数据、4个温度数据、2个阀门开度数据。
流量计、阀门、电力仪表等设备与主机之间等均采用RS485串行通信协议,RS485串行通信协议采用差分信号传输方式,具有抗干扰能力强、通信距离远、通信速率高等优点,适合于同井采注生产现场的恶劣环境,物理层采用屏蔽双绞线,通信速率可达10 Mbps。现场采集系统示意图如图2所示。
RS485总线网络的屏蔽双绞线特性阻抗为120 Ω,由于RS485收发器输入阻抗一般较高,在信号传输到总线末端时由于受到的瞬时阻抗发生突变,为了匹配通信线的特性阻抗,防止信号反射,提高信号质量,在此通信网络中首、尾端各加了一个120 Ω的电阻[4]
软件层面采用Modbus 通信协议的远程终端单元(remote terminal unit,RTU)模式,触摸屏一体机作为主设备,电表、阀门、流量计等作为从设备,主设备通过功能码主动查询和操作从设备,采集温度、流量等数据,展示在工业平板电脑的界面上。展示界面如图3所示,所有采集数据整合到了一个界面中,极大地方便了值班人员监测、记录生产数据。
控制系统主要由上位机软件及西门子S7-1200 PLC组成,网络图如图4所示。S7-1200 PLC配备了RS485通信模块及输入输出模块,可以完成与变频器的数据交互。S7-1200 PLC通过工业以太网与平板电脑连接,与上位机间通过TCP/IP协议交互数据,现场电气柜上的平板一体机也通过工业以太网、光电转换模块及石化公司的光纤网络把现场的设备状态、采集数据、故障记录等发送给石化公司办公室的远端电脑中,同时接收远端电脑发送过来的控制命令。
工业一体机运行上位机控制软件,上位机基于NI公司LabVIEW图形化编程平台开发,人机交互性高,操作界面简洁美观,通过工业以太网与S7-1200 PLC进行数据交互,集成了用户权限管理、手动自动控制、故障报警、数据采集、数据存储、故障记录波形等多种功能,可以实现自动生产并实时调节采气流量[5]。上位机控制系统流程图如图5所示。
考虑到同井采注系统的野外生产环境,上位机开发中设置了用户权限管理界面,进入系统后需要首先输入用户名及密码,认证无误后才可以进入下级界面,保证了气井生产的安全性。停机后选择权限登出,上位机软件将退出运行。
数据采集系统在用户正确登录后便开始运行,用户可以在触摸屏上看到类似于图3的实时数据,为了保护生产安全性,尽量延长电潜泵寿命,上位机有故障阈值的设定功能,通过采集的三相电压、三相电流等数据与设置的阈值进行比对,在发生过电流、过电压、电机过热等故障后及时停机,设定界面如图6所示。
其中,电机过载判断是通过对比电机最高的相电流和设定阈值,经由反时限保护公式求得动作时间,相电流超过阈值的时间大于动作时间后马上发出停机指令,公式如下:

式中:t为动作时间;T为时间调节常数;KLα为常数,K=0.051 5,L=0.114,α=0.02;I为设定阈值;Is为最大相电流值。
电压不平衡报警通过计算某一相电压与三相电压平均值的百分比,与设置的阈值进行比较,超过阈值后发出停机指令,公式如下:
a=Umax-(UA+UB+UC)/3(UA+UB+UC)/3
式中:a为电压不平衡度;UA为电泵A相相电压;UB为电泵B相相电压;UC为电泵C相相电压;UmaxUAUB,UC中的最大值。
任何一个故障发生后,上位机软件将故障前、后30 s的数据记录下来单独存储到文件夹中并通过工业以太网将数据发送到远端电脑,方便用户查看数据查找故障原因。
进入系统后,用户正确登录后便进入电泵控制界面,通过电气柜门的操作按钮,可以选择本地控制或者远程控制。本地控制下,生产管理者可以在现场通过如图7所示的参数设定界面进行操作,可以控制电泵的方向、电泵运行频率、气体阀门开度、液体阀门开度;在井下电泵发生堵塞时,通过激活摆频控制功能,使电泵运行频率在设定间区间,以一定值来回调变,产生冲击解决堵塞问题[6]。远程控制下,本地控制界面按钮被禁用,通过远端电脑发送命令,在办公室即可控制同井采注系统的生产。
自动调速流程图和气体流量计压力自动调节流程图分别如图8图9所示。自动模式下,变频器接收到启动命令后,将启动电泵并升速至某一频率保持运行,在此过程中,如果检测到电机温升超过T1,电泵停止;运行5 min后如果电机温升小于T2,同时比较电泵流量是否超过L来做出响应,降低运行频率或者保持当前运行频率;运行5 min后如果电机温升大于T2小于T3,同时比较电泵流量是否超过L1来做出响应,升高运行频率或者保持当前运行频率;运行5 min后如果电机温升大于T3,同时比较电泵入口压力是否超过P来做出响应,升高运行频率或自动停止。
同时,井下传感器采集到的气体流量计压力P1和套管瞬时流量L将作为反馈用来控制气体阀门开度和液体阀门开度。对于气体流量计压力P1,每隔1 min将采集到的气体流量计压力P1,压力值大于正常工作压力区域的上限值P2,则气体阀门开度减小1%,并且对比时间缩减为200 ms,直到压力低于正常工作压力区域的中间值P3,停止调节并且对比时间恢复为1 min;当采集到的气体流量计压力P1压力值低于正常工作压力区域的下限值P4时,气体阀门开度增大1%,对比时间缩减为200 ms,直到压力高于正常工作压力区域的中间值P3,停止调节并且对比时间恢复为1 min。
套管瞬时流量自动调节流程图如图10所示。对于套管瞬时流量L,每隔30 s采集套管瞬时流量L,流量大于正常工作流量区域的上限值L2,则液体阀门开度增大0.5%,并且对比时间缩减为200 ms,直到流量低于正常工作压力区域的中间值L3,停止调节并且对比时间恢复为1 min;若采集到套管瞬时流量L1流量小于正常工作流量区域的下限值L4,则液体阀门开度减小0.5%,并且对比时间缩减为200 ms,直到流量高于正常流量区域的中间值L3,停止调节并且对比时间恢复为1 min。
任务停止后,生产管理者可以根据远端电脑的数据判断现场工况,再决定是否上井作业,降低了作业维护成本。
同井采注智能控制系统应用于该石化公司的内蒙古天然气井上,如图11所示,电气控制柜体安装固定在气井旁的水泥基座上。考虑到气井现场的野外生产环境,生产制造的柜体防护等级为IP66,保护了柜内PLC控制器、变频器、触摸屏一体机等设备,延长系统的使用寿命。控制柜柜门为双开门形式,并且采用了内外门的形式,外层门避免内部元器件的误操作。内层门上安装有工业一体机,并且柜门上有启动、停止、急停等按钮,本地控制下,维护人员可以很方便地通过触摸屏进行控制气井生产,查看实时数据及历史数据。
整个系统调试完成投入运行后,实现了24 h不停机的连续生产,2023年5月份的日产气量及累计产气量如图12图13所示。监控的电泵运行频率及电机温度如图14所示。
在控制系统调节下,同井采注系统24 h不停机运行,电泵运行频率稳定,保证气井每日稳定产气5 000 m3左右。系统运行后,已经累计产气接近240多万m3,为该石化公司产生了巨大的经济效益。同时智能控制系统可以让用户远程监控数据并启停电泵,极大地降低了运营成本。
同井采注智能控制系统相比于传统的电气柜控制,监控了气田所有设备的采集参数,并且通过以太网将数据发送给用户的远端电脑,方便用户远程监控处理问题。系统可以从本地及远程启动运行,电泵调速具有手动模式与自动模式,保证了产气的稳定性。同井采注智能控制系统可以广泛应用于气田生产现场。
