Torque limiter is a physical protection device that ensures mechanical equipment operates under safe load conditions. Conventional engineering design typically employs static design and verification methods, with optimization and iteration carried out through physical prototypes, resulting in long development cycles and high costs. The design simulation and combination parameter optimization of a miniaturized torque limiter for a specific model are focused on. Firstly, based on the principle and elements of the steel ball's inclined surface disengagement, some mathematical formulas are established and a three-dimensional structure is designed, identifying the key parameters affecting the performance of the torque limiter. Secondly, the torque transmission characteristics and structural strength of the torque limiter are simulated, and the accuracy of some strength simulation results is verified by using Hertz contact theory. Thirdly, the main structural parameters are optimized and evaluated by using the orthogonal experiment method, obtaining the best parameter combination. Finally, two principle prototypes are produced based on the models before and after optimization, and static disengagement experiments are conducted to verify the accuracy of the disengagement torque under static load.

扭矩限制器是一种保证机械设备在安全载荷工况下有效运行的物理保护装置。常规工程设计通常采用静态设计和校核方法,通过实物样机进行优化迭代,研制周期长、成本高。面向某型号小型化扭矩限制器的需求进行设计仿真与组合参数优化。首先,根据钢球斜面脱出原理及要素建立数学公式并设计三维结构,识别出影响扭矩限制器性能的关键参数;其次,对扭矩限制器的传扭特性和结构强度进行仿真,利用Hertz接触理论验证了部分强度仿真结果的准确性;再次,使用正交试验法对其主要结构参数进行优化与评估,得到了最佳的参数组合;最后,根据优化前后的模型生产了两种原理样机,通过静态脱开试验验证了其在静载荷下脱开扭矩的精准度。

Torque limiter is a physical protection device that ensures mechanical equipment operates under safe load conditions. Conventional engineering design typically employs static design and verification methods, with optimization and iteration carried out through physical prototypes, resulting in long development cycles and high costs. The design simulation and combination parameter optimization of a miniaturized torque limiter for a specific model are focused on. Firstly, based on the principle and elements of the steel ball's inclined surface disengagement, some mathematical formulas are established and a three-dimensional structure is designed, identifying the key parameters affecting the performance of the torque limiter. Secondly, the torque transmission characteristics and structural strength of the torque limiter are simulated, and the accuracy of some strength simulation results is verified by using Hertz contact theory. Thirdly, the main structural parameters are optimized and evaluated by using the orthogonal experiment method, obtaining the best parameter combination. Finally, two principle prototypes are produced based on the models before and after optimization, and static disengagement experiments are conducted to verify the accuracy of the disengagement torque under static load.

扭矩限制器是一种常用的确保所传递的载荷不超过设定扭矩的安全保护装置,当载荷超过设定扭矩时,该装置便会摩擦打滑或部分脱开,从而保护相关负载或机构1。其主要应用于可能发生严重过载或较大冲击的工作场合,如起重机、大型飞机、塔吊、安全阀等2-3。扭矩限制器按照工作原理的不同一般可分为电磁式、摩擦片式和滚子式34-5,其中滚子式大致可分为钢球式、圆柱滚子式、圆锥滚子式和滚针式46
钢球式扭矩限制器是目前较为通用的一类扭矩限制器,具有结构简单、扭矩调节方便、缓冲减震特性强、控制精度高、安装形式多样等特点7。经过调研,国内外近些年对钢球式扭矩限制器的研究大多集中在结构设计与仿真分析这两方面,对扭矩限制器结构优化的相关研究较少8-10
此外,钢球式扭矩限制器目前在结构设计上存在一些难以避免的问题,主要表现为以下3点:输入轴以及钢球与滚道间的冲击载荷对其传扭特性有较大影响,无法适应传递大扭矩的场合,钢球的脱开与复原过程易产生磨损11
本文针对输入轴中的冲击载荷问题,设计了一种应用于某飞机货舱门作动系统的小型钢球式扭矩限制器,利用ADAMS和ANSYS对其传扭特性和结构强度进行仿真分析,并创新性地利用正交试验法进行了组合参数优化,最后通过对两种原理样机静态脱开对比试验验证了部分仿真与优化结果的准确性。
本文设计的扭矩限制器安装在某飞机货舱门作动系统中的传动软轴和逆止器之间,用于解决在手动操作模式下因地勤人员使用起子机的力矩保护挡位限制力矩,从而存在人为因素干扰的问题。受限于空间大小以及作动系统中其他元器件的强度设计值大小,其技术指标为:脱开扭矩可调且极限脱开扭矩为5 Nm,质量不大于0.5 kg。
本文设计的扭矩限制器的工作原理可简化为如 图1所示的斜面模型。当弹簧(或碟簧)压紧力大于扭矩的轴向分力时,钢球保持啮合,输入轴和输出轴正常传递扭矩;当弹簧压紧力小于等于扭矩的轴向分力时,钢球从球窝中脱出,输入轴和输出轴分离,扭矩传递中断。

即扭矩限制器的输出扭矩与垂直距离R、球窝楔角α、弹簧(或碟簧)压紧力FA有关。
根据工作原理,使用Creo Parametric建立的钢球式扭矩限制器的三维结构及其剖面如图2图3所示。该扭矩限制器主要由滚道座、保持架、钢球、碟簧、输出轴、垫片、压片、角接触轴承、轴承挡圈、套筒及调节螺母等零件组成。滚道座与输出轴通过螺钉连接;钢球轴向通过垫片和滚道座限制,钢球周向通过保持架和滚道座的凹槽配合来限制;通过调节螺母可提供扭矩限制器所需要的碟簧压紧力;套筒用于限制碟簧的轴向位移;角接触轴承用于轴向定位及支撑作用。
脱开时间的大小和脱开扭矩的精准度是衡量扭矩限制器传扭特性的重要指标。本节使用多体动力学仿真软件ADAMS对这两项参数进行分析。
将上述模型导入ADAMS中进行动力学仿真,删除对扭矩加载及传递过程无影响的螺钉、销轴等非承力结构以简化模型,并用6个线性弹簧代替碟簧提供压紧力,由于尺寸限制,取其刚度k为2 000 N/m,在提供270 N的最大压紧力时每个弹簧的形变量为2.25 mm,定义材料属性、接触等仿真条件,并根据各构件的运动关系添加相应的运动副。ADAMS会根据机械系统的结构模型,利用拉格朗日方程自动建立刚体系统的动力学代数微分方程,其微分方程表达式如下所示:

为模拟扭矩限制器受线性载荷和冲击载荷作用下正常传递扭矩的工作状态(如图4所示,以下简称正常工况)和钢球脱开终止传递扭矩的工作状态(如图5所示,以下简称制动工况),将图中的6个线性弹簧的一端固定,另一端连接钢球表面,并在保持架的输入端分别加入一时间函数为STEP(time, 0, 0, 0.5, 3)、STEP(time, 0, 0, 0.5, 3)+STEP(time, 0.5, 0, 1.5, 0)+STEP(time, 1.5, 0, 2, 7)和STEP(time, 0, 0, 0.05, 10)的驱动力矩(即依次在0.5 s、1.5 s加入3 Nm、10 Nm的线性载荷和在0.05 s加入 10 Nm的冲击载荷),设定仿真时间为2 s,步长为0.02,通过ADAMS的后处理模块测量输入轴和输出轴的扭矩以及保持架和滚道座的角速度,以判断钢球是否正常脱出及检测出脱开扭矩的大小,得到的结果如图6~12所示。
图6~8表明,当输入轴扭矩为3 Nm的静载荷时,扭矩限制器处于正常工况,保持架与滚道座以相同的角速度旋转(见图8),无相对运动,同时输出轴扭矩也为3 Nm,扭矩限制器正常工作,起传扭作用。
图9~11表明,当输入轴扭矩在1.5 s后逐渐增大到10 Nm时,扭矩限制器处于制动工况,保持架与滚道座之间产生相对运动(见图11),钢球也随之运动,输出轴的扭矩先是逐渐增大,在增长到5.2 Nm时后的极短时间内保持不变,随后开始迅速减小,直到在1.722 s时降低为0(见图10),说明钢球此时已脱开球窝,使输入轴与输出轴完全分离,扭矩限制器发挥制动作用,经过测量可知钢球的脱开时间约为15 ms(图10中下降段的时长)。
图12表明,当输入轴扭矩在0.05 s达到10 Nm的冲击载荷时,扭矩限制器在输出扭矩达到5.6 Nm后迅速开始下降,直到在0.051 s时降低为0,经过测量可知扭矩限制器在冲击载荷作用下的脱开时间变为22 ms左右,由此可推测扭矩限制器对冲击载荷的响应速度较慢,需要进行迭代优化,且冲击载荷会在一定程度上延长其脱开时间。
扭矩限制器强度仿真的目的是防止结构设计余量不合适,余量不足会导致结构变形破坏或寿命降低,余量过大又会导致结构笨重。本节在ANSYS中对钢球、保持架和滚道座这3个相互接触部位在静载荷和冲击载荷下的等效应力与变形量,进行静力学仿真分析,为后文组合参数优化提供数据支撑。
将上述模型导入ANSYS中进行静力学仿真,删除对扭矩加载及传递过程无影响的螺钉、销轴等非承力结构以简化模型,零件材料选择硬度较高、耐磨性强的440C不锈钢,其密度为7.75×103 kg/m3,屈服强度在工业中经过适当热处理后可达2 500 MPa以上12,本文取其极限屈服强度为2 500 MPa。为尽可能模拟原理样机中各部件的运动关系,采用Augmented Lagrange方法来定义接触方程,并在钢球与保持架、滚道座的接触区域采用较小网格尺寸(0.2 mm),其他非接触区域采用较大网格尺寸(1 mm),简化后的模型划分出网格如图13所示。
将仿真时间设定为2 s,初始子步与最小子步设定为1,最大子步设定为10。因扭矩限制器的极限制动扭矩为5 Nm,取输入轴的输入扭矩分别为3 Nm、5 Nm、10 Nm的静载荷,以验证扭矩限制器在正常工况和制动工况下的结构强度,同时取在0.05 s输入扭矩便达到10 Nm的冲击载荷作为对照组,以验证扭矩限制器的抗冲击性能,其加载方式如图14所示。
将碟簧压紧力设置为最大值FA=270 N,即每个钢球所受压力Fa=45 N,此时脱开扭矩达到最大值5 Nm。对保持架上的输入轴施加输入扭矩和圆柱支撑约束,使其只能沿中心轴线(x轴)转动而不能沿轴向和径向运动;对输出轴施加输出扭矩和位移约束,使其能沿中心轴线旋转,分别对输入轴施加上述4种扭矩,其中输入扭矩为10 Nm的约束条件如 图15所示。
分别对不同输入扭矩情况下的钢球、保持架和滚道座进行静力学仿真分析,验证其最大等效应力是否达到材料许用应力(考虑冲击载荷的施加和材料的力学性能,取安全系数为1.25,即不锈钢设计温度下经10万小时断裂的持久强度的最小值12,则许用应力为2 500 MPa/1.25=2 000 MPa),以及总变形量的大小是否满足要求(材料延伸率约12%~18%,在受到冲击和高应力时容易发生脆性断裂12)。图16~18为扭矩限制器在10 Nm的冲击载荷作用下钢球与滚道座之间的等效接触应力与变形量以及保持架的等效应力的仿真结果。
最终得到的输入扭矩分别为3 Nm、5 Nm、10 Nm和10 Nm(冲击载荷)时的最大等效应力和总变形量的仿真结果如表1表2所示。
图16~18表12的数据可得到以下推论:
a)输入扭矩一定,所受应力最大和变形量最大的零件均为保持架,且其最大等效应力的最大变形分别发生在长轴与圆盘交界处和长轴的端面附近,而钢球与保持架的最大等效应力与最大变形则发生在两者相互接触的区域。
b)钢球、保持架和滚道座的最大等效应力与总变形量输入扭矩大致呈线性关系,且短时内的冲击载荷对扭矩限制器结构强度有一定的影响。对该线性关系进行拟合,由趋势拟合曲线可知,保持架的最大等效应力y与输入扭矩x的关系为:y=98.46x-11.807,将材料的许用应力(2 000 MPa)代入上式可知:扭矩限制器理论上能承受的最大输入扭矩约为 20.43 Nm。
由Hertz接触理论可知,当两个曲面开始接触并产生相互作用力时,设其沿z轴方向的压力为P,局部压力的变形将会发生在相互接触的区域,形成一片小的椭圆形局部压力区域。设沿x轴方向,椭圆的长半轴为a;沿y轴方向,短半轴为b;沿z轴方向的压力为P0。椭圆形区域内各点的压力值与材料特性相关,如图19所示。

当碟簧压紧力FA取最大值270 N,且输入扭矩T=10 Nm时,扭矩限制器处于制动状态,由式(2)、(5)可知此时P=45 N,R=15.5 mm,此时钢球与滚道座在理论上的接触应力σH=857.64 MPa,变形量f =0.018 3 mm。
对比表12的数据可知:扭矩限制器受10 Nm冲击载荷时,仿真结果得到的接触应力值(807.2 MPa)略小于Hertz接触理论解(857.64 MPa),变形量(0.021 6 mm)略大于Hertz接触理论解(0.018 3 mm),其差值符合预期。推测产生误差的原因:一是由于有限元法的近似性,忽略了一些点的存在;二是Hertz理论计算方法偏向保守与理想化。
由式(5)、(10)可知,影响扭矩限制器性能的结构参数有:钢球直径r、垂直距离R和球窝楔角α的大小,可利用正交试验法进行参数优化,使用的因数水平如表3所示。
按照正交试验法的步骤,建立如表4所示的L933)的正交参数表,其中9代表试验次数,3为因子的水平数,上标3为此表列的数目(最多可安排的因子数),每次试验均控制输入扭矩T保持在3 Nm不变,且其他相关参数的设置均与第3节中的相同,检测指标为钢球在制动工况下的脱开时间以及钢球所受的平均最大等效应力的信噪比(S/N)大小,其计算公式如下:

式中 n为试验次数;Xi为第n次试验测得的质量特性值。
表4可知,3种结构参数对钢球脱开时间的影响程度较小,因此后文以钢球平均等效应力的信噪比大小作为优化的重点。通过对表4中单一因数的3组不同信噪比取平均值,并计算各个信噪比的极差大小,得到各因数的信噪比响应值如表5所示,通过极差大小可判断各参数对钢球的平均等效应力的影响程度。
表5可知,在一定的范围内增大球窝楔角、减小垂直距离或钢球直径能降低钢球所受的平均等效应力的大小,且球窝楔角对该应力的影响程度最大,钢球直径其次,垂直距离的影响程度最小。因此选择表4中水平为8的数据(α =56°、R=15.2 mm、r =5 mm)作为优化后的主要结构参数,在输入扭矩分别为3 Nm的静载荷和10 Nm的冲击载荷的情况下再次进行静力学仿真并计算每项数据的优化率,得到的结果如表6~7所示,扭矩限制器在10 Nm冲击载荷作用下得到的静力学仿真结果如图20~22所示。
表67可知,优化后的各项最大等效应力在输入扭矩为3 Nm的正常工况下和10 Nm的冲击载荷作用下均降低了8.5%左右,3种构件的总变形量最大降低了15%左右,最小降低了2%左右,因此扭矩限制器在不同工作环境下的结构强度均有所提升。
在ADAMS中对优化后的模型再次进行动力学仿真,其他条件与第2节中的完全相同,测得优化前后在静载荷与冲击载荷下的扭矩曲线如图2324所示。
图23表明,优化后扭矩限制器的输出轴扭矩在达到5.08 Nm时便开始下降,直至在1.717 s时降低为0,经过测量脱开时间仍为15 ms左右,但脱开扭矩的精准度有所提升。图24表明,优化后的扭矩限制器在受到短时内的冲击载荷时,输出轴扭矩在增加到5.02 Nm时便开始下降,直至在0.049 s时降低为0,经过测量脱开时间约为22 ms,但对冲击载荷的响应速度(即在冲击载荷下脱开扭矩的精准度)大幅提升。
在Creo Parametric中的模型属性模块检测扭矩限制器优化前后的基本属性,得到的结果如图2526所示,可以看出其质量由248 g左右下降到242.8 g左右,下降了5.2 g。
为验证实际工作中脱开扭矩的精准度是否符合仿真结果,根据优化前后的模型生产了如图27所示的两种原理样机(仅球窝楔角、几何距离、钢球直径不同),其外形尺寸为50.4×40 mm,零件材料选择440C不锈钢,利用6片C系列碟簧外径为31.5 mm的对合组合碟簧来提供所需要的270 N压紧力15,其中碟簧的尺寸参数如表8所示。分别测量两种原理样机的总质量,得到的结果分别为249.1 g和242.3 g,与仿真数据中的248 g和242.8 g吻合程度良好。
利用固定工装固定扭矩限制器的输出端,输入端分别连接动态扭矩传感器和伺服电机,其连接方式如图28所示。从0开始逐渐增大电机提供的扭矩值,直至扭矩限制器发出响声,钢球脱离球窝,记录下此时动态扭矩传感器的读数,由此分别对优化前后的样机模型进行10次静态脱开试验,得到的数据如表9所示。
对优化前后的各10组数据取平均值可得:优化前的原理样机脱开扭矩的平均值为5.24 Nm,优化后的原理样机脱开的平均值为5.085 Nm,与仿真数据中的5.2 Nm和5.08 Nm吻合程度良好,从而验证了在静载荷下扭矩限制器脱开扭矩的精准度有所提升。
本文提出了一种小型化扭矩限制器的设计仿真与组合参数优化方法,仿真结果显示,经组合参数优化后的扭矩限制器的质量有所降低,在静载荷和冲击载荷下所受的最大等效应力、总变形量均有所降低,且脱开扭矩的精准度有所提升,并通过Hertz接触理论和原理样机的静态脱开试验验证了部分仿真与优化结果的准确性,可为相关参数设计提供经验指导。
