As the key interface between launch vehicle and ground support equipment, the cryogenic connector is used for filling and venting of cryogenic propellant, and it falls off before or after launch. Affected by the high temperature and high humidity environment of Hainan launch site, the low temperature surface of the rocket-ground interface is more prone to frost and ice after long-time filling, which hinders the action of the separation and increases the resistance of the connector to fall off. Quality problems affecting the launch process occurred in historical missions. An improved scheme for the rocket-ground interface is proposed, which can reduce or avoid icing at the unlocking part and reduce unlocking resistance through thermal design optimization.

低温连接器作为运载火箭箭地接口关键设备,用于低温推进剂的加注、泄出及排气,射前脫落或者零秒脱落。受海南发射场高温高湿环境影响,长时间加注后箭地接口的低温表面更易结霜、结冰,阻碍分离机构动作,增加了连接器脫落阻力,历史任务中曾出现影响发射流程的质量问题。针对箭上接口提出改进方案,通过热设计优化减少或避免箭地接口解锁部位结冰,降低解锁阻力。

低温连接器作为运载火箭箭地接口关键设备,用于低温推进剂的加注、泄出及排气,射前脫落或者零秒脱落。受海南发射场高温高湿环境影响,长时间加注后箭地接口的低温表面更易结霜、结冰,阻碍分离机构动作,增加了连接器脫落阻力,历史任务中曾出现影响发射流程的质量问题。针对箭上接口提出改进方案,通过热设计优化减少或避免箭地接口解锁部位结冰,降低解锁阻力。

As the key interface between launch vehicle and ground support equipment, the cryogenic connector is used for filling and venting of cryogenic propellant, and it falls off before or after launch. Affected by the high temperature and high humidity environment of Hainan launch site, the low temperature surface of the rocket-ground interface is more prone to frost and ice after long-time filling, which hinders the action of the separation and increases the resistance of the connector to fall off. Quality problems affecting the launch process occurred in historical missions. An improved scheme for the rocket-ground interface is proposed, which can reduce or avoid icing at the unlocking part and reduce unlocking resistance through thermal design optimization.

随着科学技术的发展和环保要求的提高, 世界航天大国广泛采用低温推进剂代替有毒推进剂, 中国新一代运载火箭目前主要采用液氢-液氧、液氧-煤油等推进剂组合[1]。低温连接器(下文简称 “连接器”)作为箭地接口关键设备, 用于低温推进剂的加注、泄出及排气,射前脱落或者零秒脱落[2-3]
由于热带气候影响, 海南文昌卫星发射场常年处于高温高湿环境。受环境空气及推进剂加注过程中箭壁冷凝水影响, 箭地接口的低温表面易结霜、结冰, 阻碍分离机构动作, 增加了低温连接器脱落阻力, 在历史发射任务中曾出现连接器脱落滞后问题,图1为某典型低温连接器的加注过程。连接器箭地接口受密封结构、脱落方案等多种因素综合影响, 分离界面采用类似低温真空管路的热桥绝热措施会带来其他不利影响, 现有大多数低温连接器箭地接口的部分表面会在加注过程中结霜/冰,增强连接器的破冰能力或者通过其他措施减少甚至消除结霜/冰是提高连接器脱落可靠性的两条主要技术路线。NASA在2015年发布的技术领域发展路线图中将 “防结冰低温连接器” 纳入课题研究, 采用被动(憎水性材料)和主动(加热、吹除等)相结合手段实现连接器不结冰的目标, 其他相关文献也提出了低温连接器需要关注防结冰事项[4-7]
本文针对箭上接口提出改进方案, 通过热设计优化减少或避免箭地接口解锁部位结霜/冰,通过AN-SYS有限元分析软件进行仿真分析, 计算箭上接口在低温下的温度和应力分布, 为箭上接口后续结构优化提供技术支撑。
箭上接口安装在火箭部位、与贮箱连通,提供低温推进剂输送通道, 通过两侧的球头与地面设备连接器球锁连接, 发射前连接器球锁解锁。箭上接口主要包括套管、箭上插座、球头、绝热层等, 套管通过紧固件与插座连接, 套管与插座之间空隙及套管外表面采用硬质发泡绝热, 局部结构如图2所示, 连接器球锁与箭上接口球头进行连接、锁紧。长时间加注后, 受低温传热影响球头及插座法兰温度远远低于${0}^{\circ }\mathrm{C}$, 其表面霜/冰会逐渐蔓延至球锁分离机构, 导致解锁阻力增大, 甚至会导致球锁运动卡滞。
对现有箭上接口进行热分析, 结果如图3所示, 箭上球头配合区域表面温度约为$-{186.96}^{\circ }\mathrm{C}$,箭上插座的球头安装位置温度约为$-{198.74}{}^{\circ }\mathrm{C}$。根据液氢试验测量结果,球头安装位置温度最低可达$-{198.99}^{\circ }\mathrm{C}$, 与仿真结果接近。分析和实测结果均表明现有结构球头温度远远低于${0}^{\circ }\mathrm{C}$,球锁解锁时存在较大隐患。
对箭上接口进行结构优化, 将球头的安装位置从箭上插座法兰移到套管法兰上。套管下法兰沿径向向外延伸, 用于安装球头, 箭上插座法兰沿径向向内收缩, 与套管下法兰套合,两者配合部位通过特殊结构设计,减少接触面积, 并满足结构承载需求, 套管与箭上插座连接部位同时采用多个隔热垫隔开, 增加热阻。优化后的箭上插座及箭上接口结构如图4图5所示。
为便于计算, 根据结构的对称性对模型进行简化, 选取八分之一。套管外部及内部绝热层取消, 热分析中对表面进行绝热处理。简化后的几何模型见图6(A、B、C为测点)。
箭上接口零件套管、箭上插座材料为铝合金,球头为不锈钢, 相关物性参数见表1表2。隔热材料为聚酰亚胺,在计算时取平均导热系数为${0.16}\mathrm{\;W}/\left({\mathrm{m}\cdot \mathrm{K}}\right)$, 膨胀系数为${3.5}\times {10}^{-7}/\mathrm{K}$,密度为${1380}\mathrm{\;{kg}}/{\mathrm{m}}^{3}{}$[8-9]
主要参数设置如下:
a)环境温度设为${22}^{\circ }\mathrm{C}$,箭上插座内部与液氢长时间接触,内壁面温度设定为$-{253}^{\circ }\mathrm{C}$;
b)套管法兰下表面以及球头等表面对流系数计算取值$h ={10}\mathrm{\;W}/\left({{\mathrm{m}}^{2}\cdot \mathrm{K}}\right)$;
c)箭上插座外表面及内表面采用发泡绝热,设定表面热流为零;
d)箭上插座内腔介质压力为${0.5}\mathrm{{MPa}}$(表压), 下端面向上推力约${1700}\mathrm{\;N}$,套管上法兰固定约束, 球头向下拉力为${6500}\mathrm{\;N}$
e)液氢预冷时间为${1800}\mathrm{\;s}$,大流量加注时长为${3200}\mathrm{\;s}$,计算总时长为${5000}\mathrm{\;s}$
根据箭上接口安装及使用工况, 零部件均为非运动状态, 螺栓、套管、隔热垫等零件之间设置为绑定约束,存在间隙的零件设置为无摩擦约束。
图7给出了箭上接口整体结构的温度分布,图8给出了对解锁影响较大的套管温度分布, 可以看出箭上接口不同零件呈现明显温差, 低温区主要集中在与液氢接触的箭上插座部分。
在球头、套管、螺栓处各取一点, 如图6所示标记, 测量其从室温下降到最低温度所用的时间, 并得到各点温度随时间的变化曲线, 见图9。可以看出在液氢预冷${30}\mathrm{\;{min}}$、大流量加注50 min后温度基本稳定,套管下法兰部位及球头温度为${18.35}^{\circ }\mathrm{C}$${18.13}^{\circ }\mathrm{C}$,均处于常温区,表明结构优化起到了良好的隔热作用。
沿着套管、上隔热垫、中隔热垫、箭上插座、下隔热垫和螺栓选取了一个典型路径, 如图7所示, 用于测量路径方向不同零件的温度分布, 分析结果如图10所示。可以看出阻断热流的3个隔热垫存在明显的温度梯度, 与箭上插座接触部位温度较低, 沿着隔热垫轴向向外扩展温度逐渐上升, 形成良好的隔热效果。
综上所述, 热设计合理的箭上接口, 能够保证套管法兰下表面和球头部位在液氢加注过程中不结霜、 不结冰。
图11图12分别给出了整体结构只施加机械载荷、热力耦合工况下的应力图和变形图,可以看出热力耦合工况导致的箭上接口应力(747.81 MPa)和变形(1.06mm)远远大于仅施加机械载荷工况下的应力(${489.04}\mathrm{{MPa}}$)和变形(${0.10}\mathrm{\;{mm}}$),箭上接口的应力和变形主要取决于热载荷。其中用于连接套管和箭上插座的螺栓在热力耦合工况下应力最大, 如图13图14所示, 螺栓产生了明显的弯曲变形, 这是由于套管和箭上插座在径向具有较大的温差变形, 箭上插座径向变形可达${0.69}\mathrm{\;{mm}}$。为确保箭上接口连接可靠, 应对螺栓进行结构强化, 如提高螺栓材料抗拉强度或者增加螺栓与孔的配合间隙等。
本文基于ANSYS有限元分析软件对改进前后的箭上接口进行了液氢工况下仿真分析, 得到了温度、 应力分布以及结构变形, 主要结论如下:
a)现有箭上接口球头安装部位计算温度约 -198.74 °C,与液氢试验测试的温度 -198.99 °C接近, 此部位易结霜/冰,对解锁阻力有较大影响;
b)改进后的箭上接口套管和插座具有明显的温度梯度, 两者径向有明显的位移变化, 对螺栓形成较大的弯曲应力,后续需要适当增加其截面面积;
c)热设计合理的箭上接口具有良好的隔热效果, 套管法兰下表面和球头部位处于常温区, 可不结霜/冰,对连接器低温工况下的脱落可靠性有本质改善。
