A modular hierarchical power supply and distribution method is proposed for electrical system of launch vehicles in order to avoid large scale power supply cable, complex topology and potential path. Each stage of electrical system is planned as an independent power supply and distribution unit, and the integrated power supply and distribution framework is realized in the unit. Electrical isolation is designed among different power supply and distribution units and ground equipment to prevent the electrical coupling and potential circle path and reduce the system complexity. The power and distribution system has the advantage of modularization in system level and the plug and play with units, which provides a technical basis for the standardized design of the power supply and distribution structure of the future electrical system and hierarchical test of the launch vehicle.

针对运载火箭电气系统供电电缆规模偏大、拓扑复杂、易引发跨级供电潜通路等问题,提出了一种电气系统模块化分级供配电方案。将运载火箭各级分别规划为一个独立的供配电单元,供配电单元内采用通用化设计,实现对内部负载的一体化供电;供配电单元间、电气系统箭地间、供电母线间电气隔离,以避免供配电单元间的电气耦合,彻底消除级间潜通路,降低设计难度,最终使得运载火箭电气系统供配电体制具备系统层级模块化特征和供配电单元即插即用能力,为未来电气系统供配电架构的标准化设计和运载火箭分级测试提供技术基础。

针对运载火箭电气系统供电电缆规模偏大、拓扑复杂、易引发跨级供电潜通路等问题,提出了一种电气系统模块化分级供配电方案。将运载火箭各级分别规划为一个独立的供配电单元,供配电单元内采用通用化设计,实现对内部负载的一体化供电;供配电单元间、电气系统箭地间、供电母线间电气隔离,以避免供配电单元间的电气耦合,彻底消除级间潜通路,降低设计难度,最终使得运载火箭电气系统供配电体制具备系统层级模块化特征和供配电单元即插即用能力,为未来电气系统供配电架构的标准化设计和运载火箭分级测试提供技术基础。

A modular hierarchical power supply and distribution method is proposed for electrical system of launch vehicles in order to avoid large scale power supply cable, complex topology and potential path. Each stage of electrical system is planned as an independent power supply and distribution unit, and the integrated power supply and distribution framework is realized in the unit. Electrical isolation is designed among different power supply and distribution units and ground equipment to prevent the electrical coupling and potential circle path and reduce the system complexity. The power and distribution system has the advantage of modularization in system level and the plug and play with units, which provides a technical basis for the standardized design of the power supply and distribution structure of the future electrical system and hierarchical test of the launch vehicle.

中国现役运载火箭箭上电气相关的功能通常会细分为控制、遥测、外安、故检等多个分系统,各分系统间往往采用横向隔离、纵向耦合的系统设计理念[1-2]。以供配电体制为例,横向隔离是指箭上电气各分系统均配套独立的供电、配电设备,不同分系统间各级能源不共用; 纵向耦合是指对于同一分系统内部, 通常共用一套供电、配电设备为火箭各子级负载供电。 这种 “内聚” 式电气系统供配电架构分系统间接口清晰、简单, 故障便于隔离, 为发挥相关专业的技术优势、快速研制运载火箭创造了很大的便利条件。
近年来, 随着科学技术的发展和运载火箭自身对全生命周期电气系统性能提升的客观需求, 上述传统供配电体制逐渐呈现出一些问题。主要体现在如下方面:
a)不利于电气系统整体减重。由于各电气分系统几乎在相同位置各自配置独立的供配电设备, 客观上造成了同类型设备重复配置的现象。特别是考虑到供配电功能需要覆盖全飞行任务剖面, 相似的供配电设备必须安装于火箭末级,因而进一步影响了火箭运载能力。同时各分系统供配电设备需要由火箭末级向其他级段引出大规模的供电电缆, 也是制约火箭减重的主要因素之一[3],对于规划中全箭长度接近百米的重型运载火箭[4],影响更为明显。
b)部段间接口复杂。各电气分系统供配电电缆均需要穿舱部署, 意味着大量级间连接器的应用, 同时对应箭上分系统独立供配电, 地面测发控系统也需要分别配置多台地面电源和复杂的箭地供电接口与之相匹配。这种箭地、箭上级间接口的复杂性极易引发供电潜通路, 降低了火箭电气系统整体可靠性水平, 增加了设计、研制与各项试验成本[5]
c)难以适应新型测发模式。按子级分段生产、 测试, 在发射场开展一体化测发, 是未来重型、大型运载火箭测试技术的重要发展趋势之一。由于电气系统往往仅在火箭末级配置完整的供配电设备, 这为除末级之外的其他部段开展独立测试造成了很大困难。 同时箭上各分系统较强的独立性和复杂的箭地接口也影响了地面测发控系统的一体化设计水平[6]
因此, 有必要在充分借鉴国内外宇航领域先进供配电设计方案的基础上, 针对运载火箭电气系统开展新型供配电体制研究, 实现提升电气系统综合性能的目的。
阿里安5运载火箭供配电功能由分布于火箭各级的一次电池能源与配电器组成。其中电池按供电负载不同, 可分为4类: a)火工品和安全系统电池, 分别在火箭一级、二级配套6块、4块;b)仪器设备电池,在火箭一级、二级均配套2块; c)助推遥测系统电池,在火箭助推级配套2块; d)助推回收系统电池, 在火箭助推级配套2块。其中助推遥测系统电池与助推回收系统电池均用于主发射任务额外的回收控制。以上电池均采用双组电池冗余供电方案。可见阿里安5运载火箭在供配电方案设计时已采用了分级供配电模式和级内电气系统仪器供电的一体化设计。
宇宙神5重型运载火箭各级电气系统设计了独立的供配电功能, 考虑冗余设计后, 全箭共包含12块电池。Atlas一级(基础级)和Centaur二级(半人马座)分别配套一组冗余的仪器电池、火工品电池和安全电池。各级仪器电池均对应一台配电器, 统一为控制系统(含飞控控制、惯性测量装置、速率陀螺、推力矢量控制、RCS控制)、测量系统、各类阀门供电。 宇宙神5重型运载火箭供配电方案如图1所示。
考虑到相对于基础级运载火箭的独立测试需求, 中国上面级火箭设计了独立的供配电系统, 由统一的电池经配电器后分为5路供电输出, 分别为箭上控制、测量、热控分系统等设备供电[7]。由于一体化设计简化了箭地连接接口, 相应地, 地面测试电源和电缆都大幅度减少。上面级箭上供配电系统如图2所示。
中国天舟一号货运飞船的供配电系统由母线控制单元、配电器、并网控制器等组成, 由统一的能源系统分别实现负载设备配电控制、火工品配电控制等功能。为进一步降低电缆网规模, 天舟一号还采用了${100}\mathrm{\;V}$高压直流供电模式[8]。天舟一号空间站供配电方案如图3所示。
通过对上述国内外典型宇航型号供配电体制的梳理, 可以发现如下基本特征:
a)运载火箭为便于分级测试,往往采用子级间供配电系统解耦的设计方案, 如国外的阿里安5 、宇宙神5等。
b)由以往按分系统设计各自的供配电系统, 逐步转化为根据用电负载类型设计统一的模块化供配电设备, 特别是控制分系统与测量分系统, 乃至一些电磁阀的控制, 已经具备了一体化供配电的条件, 甚至在总体功率相对较小的情况下,可以将火工品等负载供电纳入统一的供配电拓扑中, 如上面级运载火箭、 天舟一号空间站等。
c)为进一步提升供配电可靠性, 可考虑一次能源的冗余配置, 采用双组电池供电模式等。
分级解耦、能源统一、可靠供电逐步成为当前乃至今后一段时间内运载火箭供配电技术的主要发展趋势, 也是下文开展供配电体制论证的基本原则。
随着系统工程设计理念的强化, 为实现整体性能的最优化, 中国未来重型、大型运载火箭也逐步呈现出一些与供配电相关的全新特征, 这些特征又直接影响和制约了供配电整体方案的实现。
全电系统是航天领域控制系统提升可靠性的重要途径之一[9]。所谓全电系统,主要是指用电力控制模式取代既有的液压及机械组件控制方式, 即所有的次级功率系统均采用电能形式分配能源, 包括用电力作动器取代液压作动器等, 以避免由于机械卡死等原因导致的故障, 提升火箭可靠性、维修性水平。同时液压机构的缩减, 也能够有效压缩设备质量和体积, 降低安装难度。
对于电气系统而言, 液压及机械组件主要存在于实现推力矢量控制的伺服机构组件。因此, 全电系统主要是运载火箭伺服机构的变化, 可采用的全电化手段为电静压伺服机构(Electro-Hydrostatic Actuators, EHA)或者机电伺服机构(Electro-Mechanical Actuators, EMA)[10]
传统型号运载火箭通过发动机涡轮泵可以直接驱动伺服机构做功。伺服机构的全电化为电气系统引入新的设计难度, 电气系统必须考虑全电化伺服机构的供电能源问题。
运载火箭伺服机构为大功耗设备,以某型运载火箭为例, 其通用芯级安装3台双向摇摆液氧煤油发动机,共配置6台额定输出功率不小于${15}\mathrm{\;{kW}}$的伺服机构,考虑转换效率,其输入总功率将超过100 kW[11]。若采用传统的${28}\mathrm{\;V}$供电体制,对应的峰值电流约为${3600}\mathrm{\;A}$,工程实现难度极大。对于重型运载火箭,预计伺服机构功率比上述指标还有明显增加。借鉴航空领域伺服机构设计思路, 采用高压供电技术是一种可行的解决方案。
在保证射前既有测试覆盖性的前提下, 压缩发射准备时间, 实现进入发射流程后前端无人值守、避免人工操作,是保障发射人员安全、提升测发效率和运载火箭综合竞争力的重要途径。其中,对电气系统箭上能源的自动化测试是必须考虑的因素之一。
国内外传统运载火箭型号通常采用镍镉电池或者锌银蓄电池作为箭上电气系统一次能源。以锌银电池为例, 该类电池放电电压平稳, 可靠性和安全性好, 但循环寿命较短, 工作温度范围相对较窄, 限制了其使用周次和进行较为全面测试的可能性, 且锌银电池充放电步骤复杂, 通常要对电池下箭处理, 地面测试不能避免大量的人工操作, 不利于全流程的自动化和智能化。
锂离子电池作为一种高效能源设备, 具有能量密度高、循环寿命长、适应宽温工作范围、充放电操作和测试简单等特点, 在设备整体减重、不下箭自适应充放电等方面有着较为显著的优势, 结合大功率非接触式供电模式, 能够极大简化射前操作[12]
实现自身减重、提升运载能力,是运载火箭最根本的设计理念之一。而运载火箭电气系统故障实时检测与飞行任务重构等复杂功能又意味着大量传感器和高性能信息处理模块的应用, 这又大幅度增加了系统整体功耗, 运载火箭需要配套更大容量的电池, 影响运载能力。
因此, 除配套电池为箭上电气系统设备提供初始能源外, 还应当充分拓展能源拾取途径, 如通过直接引流高压燃料介质, 驱动发电机高速转动生成高压高频的交流能源为全箭提供高功率的一次动力能源方案。该方案比功率高,能源利用效率高,可作为箭上大功率器件核心供能装置的备选方案。
另外, 也可以在火箭飞行过程中引入斯特林发电机、氢燃料电池等多种形式的能源方案, 或者利用火箭内外温差, 设计温差发电机实现对箭上电气系统的有效供能。
根据前文归纳的宇航供配电架构发展趋势及识别的未来新型运载火箭供配电新特征,在既有运载火箭型号供配电方案基础上, 将横向隔离、纵向耦合的内聚式供配电体制变更为纵向隔离、横向耦合的模块化分级供配电体制。以二级火箭为例, 基本拓扑如图4所示。
在模块化分级供配电系统中, 基于供配电视角, 将火箭各子级定义为一个独立的供配电单元。不同级供配电单元采用系统级通用模块化设计, 配置基本一致, 可实现本单元内不同类型负载的供配电需求, 供配电单元间采用彼此独立的供电母线, 除必要的IO交互和总线通信外, 火箭级间不存在任何供电耦合, 这样可有效避免火箭飞行过程中级间分离可能导致的天地供电不一致情况, 避免由于母线跨级导致的供电潜通路现象。
按设备消耗功率不同,运载火箭电气系统用电负载可分为低功耗仪器设备和大功率的伺服机构。开展全电化设计后, 以伺服机构为代表的大功率设备采用高压直流供电母线以降低线上供电电流, 以飞行控制计算机、遥测接收机等为代表的低功耗设备沿用传统的低压直流母线供电方案, 可以充分继承成熟技术和产品, 保证飞行可靠性。
由于伺服机构仅在火箭发动机点火后才能形成推力矢量控制力, 因此可基于火箭推进剂引流发电原理[13],将火箭动力能源转换为大功率高压电能,经整流、滤波、调压后输出满足电气系统用电需求的高压直流母线。动力能源采用双冗余或者三冗余设计, 以进一步提升供电可靠性。以中国新一代运载火箭液氧煤油发动机为例, 其瞬间输出功率很大, 百千瓦级别的伺服机构功率需求不会对发动机性能造成影响[14]。高压母线能源也可以由斯特林发电机[15]、温差发电机[16]等方式实现。
高压母线经过高低压隔离变换输出后, 可直接作为${28}\mathrm{\;V}$低压母线为低功耗仪器设备、隔离传感器、 火工品和电磁阀等供电。但考虑到运载火箭全任务剖面动力能源供给的不连续性, 如在火箭一级主动飞行段,二级动力能源尚未工作, 或者二级飞行存在滑行段等情况, 因此, 还需要为火箭各级配置电池, 为低压负载供电。由此供配电单元内形成高压- 低压复合供电体制, 动力能源未输出功率时, 由低压电池为本级内设备供电; 当动力能源输出功率后, 动力能源经高低压变换后输出的电能与电池电能形成低压能源的异构冗余模式, 进一步提升供配电系统可靠性。
箭上低压一次能源采用可在线充放电的锂离子电池。在地面测试阶段, 为兼顾测试覆盖性与测试的便捷性, 可选择不同的供电方案:
a)当锂电池处于满负荷状态时, 为充分验证供配电单元的真实性能, 采用断开地面电源、由锂电池为本级低压设备供电的方式。
b)当执行连续测试流程, 前一流程结束后导致锂电池荷电容量不足时, 可采用边充边用模式, 地面电源提供足够的能量, 为本级箭上电气系统设备供电的同时, 对电池在线充电。此时电池仅充电, 不输出功率, 直至电池判断当前电量已达到满负荷, 自行断开充电电路为止。
在飞行阶段, 供配电单元持续对母线电压进行检测。当未检测到动力能源输出电能, 或者当前低压母线电压小于${U}_{1}$时,控制锂电池作为一次能源输出能量; 供配电单元检测到动力能源输出电能至低压母线,且当前低压母线电压大于${U}_{2}$时,利用当前动力能源对锂电池实施充电, 直至电池满负荷。当前低压母线电压在$\left\lbrack {{U}_{1},{U}_{2}}\right\rbrack$之间,则锂电池既不输出功率, 也不进行充电,逻辑关系如图5所示,其中${U}_{1}\text{、}{U}_{2}$为预设的两个电压阈值。利用该充放电策略, 尽可能充分地利用动力能源的富裕功率, 降低对锂电池初始容量需求, 使电池减重的同时实现异构冗余低压能源管理, 保证了供电可靠性。
各级供配电单元设计通常采用双继电器双触点、 双点双线等方式解决一度供电断路单点故障, 对于设备短路故障适应能力较差。特别是控制仪器与测量仪器一体化供电后, 测量系统负载发生短路时, 将造成全系统供电异常, 影响飞行可靠性。因此, 有必要按照设备飞行关键等级,对负载进行分级管理。
配电分级管理策略如图6所示, 可在设计双配电通路的基础上, 在测量仪器供电回路串接保险丝。当测量仪器端发生短路时, 通过熔断保险丝, 保证了对飞行可靠性有较高要求的控制仪器的正常供电。
增加保险丝串联环节后, 降低了测量仪器供电可靠性, 但双冗余供电拓扑使得任一供电回路保险丝故障不影响测量仪器的正常工作。设不串联二极管时任一配电通路可靠性为${R}_{1}$,保险丝可靠性为${R}_{2}$,分别取${R}_{1}$值为${0.90}\text{、}{0.95}\text{、}{0.98}$,配电分级管理后测量回路的供电可靠性计算指标均高于${R}_{1}$的值,对应计算结果如图7所示, 可见整体供电可靠性有所提升。
部分按需分布在箭体不同位置且不引入控制回路的传感器, 也可以自带独立的小容量电池。此类传感器供电与火箭电气系统主供配电通路实现了完全的电气隔离,且无须布设长供电线缆,也是一种比较合理的选择方案。
运载火箭地面测试阶段采用地面电源供电、飞行后采用箭上电池供电, 可以尽可能压缩电池容量, 实现箭上能源减重,但这种分时切换供电电源的方式易在电气系统转电前后形成潜通路。采用大功率无线供电的方式, 可实现箭地间供电母线的隔离设计, 避免潜通路的发生, 提升火箭全任务周期的可靠性。同时由图4可以看出, 采用隔离供电后, 转电前整个电气系统可由同一地面电源供电, 甚至取消地面直流电源而直接采用工频交流电作为能源输入, 此时箭上各级供配电单元母线间无电气互联通路, 进一步降低了地面供电设备的规模和复杂性, 有利于压缩整体测发成本。
目前,较为成熟的大功率无线供电方案为磁耦合供电方式[17],如图8所示,该供电方案基于一对在空间上彼此靠近的线圈, 采用类似于变压器的方式实现高效的电能无线传输目标。采用该方案的另一优点是可借由供电通路实现箭地设备间的电力线载波隔离通信,避免额外通信线的部署,进一步简化箭地接口。
火箭各子级电气系统间必然存在包括IO指令、 总线指令与数据等在内的信息交互需求。利用变压器、光耦等接口电路形式可实现级间供配电单元较为彻底的供电解耦。
模块化分级供配电是实现箭上电气系统一体化、 标准化设计与制造的客观需求。基于分级独立供配电概念, 结合可靠性设计与自动化测试方案, 能够有效降低设备规模与电气系统整体质量、降低系统设计难度, 简化射前人工操作, 实现电气系统供配电架构与接口的通用化。
