To meet the unmanned operational requirements before rocket launch and improve the working efficiency of gas supply system, the automatic gas charging/discharging technology for gas cylinders has become a key focus in the renovation of rocket gas supply system at aerospace launch sites. For the gas charging/discharging processes of launch vehicle cylinders, a novel automated gas control system​based on an orifice plate design​has been​developed. This study employed AMESim software to model and investigate the automatic charging/discharging processes of cylinders. The results demonstrate that by strategically selecting different orifice plate and configuring manual charging valves with gas circuits, the proposed scheme satisfies the technical requirements for charging/discharging of gas cylinders.​Furthermore, it achieves both automatic and manual gas charging functions for different gas during testing and pre-launch phases.

为了满足运载火箭射前无人值守和提高地面供配气系统的工作效率的要求,箭上气瓶自动充放气技术成为运载火箭供气系统升级改造的重要方向。针对运载火箭气瓶充气和放气过程,设计出了基于孔板的气瓶自动充放气方案,并通过AMESim软件建模,对气瓶自动充气和放气过程进行研究。结果表明,合理选用孔板组合和设置手动充气阀件及气路,气瓶自动充放气方案可满足充气和放气技术要求,并具备测试和发射前不同气源介质的手动、自动充气功能。

为了满足运载火箭射前无人值守和提高地面供配气系统的工作效率的要求,箭上气瓶自动充放气技术成为运载火箭供气系统升级改造的重要方向。针对运载火箭气瓶充气和放气过程,设计出了基于孔板的气瓶自动充放气方案,并通过AMESim软件建模,对气瓶自动充气和放气过程进行研究。结果表明,合理选用孔板组合和设置手动充气阀件及气路,气瓶自动充放气方案可满足充气和放气技术要求,并具备测试和发射前不同气源介质的手动、自动充气功能。

To meet the unmanned operational requirements before rocket launch and improve the working efficiency of gas supply system, the automatic gas charging/discharging technology for gas cylinders has become a key focus in the renovation of rocket gas supply system at aerospace launch sites. For the gas charging/discharging processes of launch vehicle cylinders, a novel automated gas control system​based on an orifice plate design​has been​developed. This study employed AMESim software to model and investigate the automatic charging/discharging processes of cylinders. The results demonstrate that by strategically selecting different orifice plate and configuring manual charging valves with gas circuits, the proposed scheme satisfies the technical requirements for charging/discharging of gas cylinders.​Furthermore, it achieves both automatic and manual gas charging functions for different gas during testing and pre-launch phases.

气瓶是运载火箭的重要部件,所贮存的高压气体通过管路和阀件实现火箭贮箱增压、阀门控制和管路吹除等功能。在运载火箭发射场测试工作中,气瓶充放气是一项重要测试工作,受气瓶安全性能和测试用时限制,通常对气瓶充气和放气速率有严格要求。当前,运载火箭气瓶充气和放气过程基本是通过操作人员及时调整充气手阀开度进行气路限流以控制速率,人员操作经验和气源压力变化会对充放气过程产生重要影响,充放气速率很难严格按照技术要求进行控制。随着航天发射的日益频繁,为了减少岗位人员操作频次和降低临射前人员在箭体附近开展工作面临的安全风险,各型运载火箭均对射前工作流程提出了无人值守的要求,而气瓶手动充放气工作成为制约运载火箭实现射前无人值守的关键工作项目,如何实现气瓶自动充放气成为发射场面临的难题之一。
孔板是运载火箭地面供配气系统中广泛应用的节流元件,通常安装在气瓶充气手阀上游,避免充气速率过大损坏箭上产品,作用机理与调整手阀开度相同,均是进行供气限流。王营军等1分析了地面供配气系统中孔板节流的流场特性,结果表明声速前充气阶段持续时间较短,当孔板上游压力达到一定值后,充气过程存在声速充气现象,该过程的充气流量只和孔板孔径大小成正比,随着充气量的增加,背压提升导致孔板前后的压差逐渐减小,声速后充气阶段质量流量随着前后压差的缩小而逐渐减小。张维星等2针对低温加泄连接器自动对接系统的供气方案开展研究,提出在配气台连接器对接供气管路上安装孔板来限制气缸供气速率以控制连接器对接速度的方法,通过建模仿真对连接器自动对接系统气路进行了优化,得到最佳设计方案。白文杰等3针对孔板上下游的气流脉动问题,分别计算了孔板在不同孔径比下的脉动状况,并与不加孔板时的情况进行对比,结果表明,单独加装适当尺寸的孔板能起到一定的脉动消减效果,且此效果随孔径比减小而逐渐增强。以上研究主要集中在孔板特性分析和节流应用等方面,不涉及运载火箭气瓶充气速率的控制,通过孔板作为节流元件实现气瓶自动充放气的研究少有报道。电磁阀作为供气气路的关键控制阀件,通过远控实现气路的通断,目前中国发射场尚无通过电磁阀和孔板的协同效果实现气瓶自动充气的应用。
本文基于现行运载火箭典型气瓶充气过程,利用孔板的限流特性和电磁阀的自动控制特点,设计了基于孔板的气瓶自动充放气方案,通过AMESim软件建模,开展气瓶容积和气源种类对气瓶自动充放气过程影响的研究,并进行自动充放气兼顾手动操作方案改进,以期为实现运载火箭气瓶自动充放气和射前无人值守提供参考。
运载火箭气瓶充放气气路通常由箭上部分和地面供气部分组成。箭上部分包括气瓶和气瓶充气开关,箭上气瓶由单个气瓶或多个气瓶构成的气瓶组组成,充气开关是箭地隔离阀;地面部分由配气台和管路组成,配气台气瓶充放气气路由减压阀、压力表、孔板、充气手阀、放气手阀、压力传感器和管路构成,通常在减压阀和充气手阀后设置压力表或压力传感器,监测减压阀出口压力和气瓶充气压力,典型气瓶充放气气路如图1所示4
气瓶充气时,配气台减压阀进行调压,将气源部分提供的高压气体减压至要求压力,打开箭上气瓶充气开关,后微开配气台充气手阀,气体介质经充气手阀和孔板的节流后,对箭上气瓶进行充气,实时通过压力表2和压力传感器监测气瓶压力,通过调整配气台充气手阀开度控制气瓶充气速率。气瓶放气时,关闭充气手阀,打开放气手阀进行放气,通过调整放气手阀开度控制放气速率。
孔板在供气系统中主要起到改变流道截面进行流量控制的作用,满足质量守恒方程,即孔板入口质量流量等于出口质量流量。孔板流量计算分为临界和非临界两种状态,当限流孔板的介质为不可压缩气体或虽为可压缩气体但孔板出入口两侧压力比P2/P1大于0.75时,孔板流量计算如下5

式中 qm为质量流量,单位kg/s;α1为流量系数,是考虑到气体通过孔板后截面收缩的影响和摩擦损失而引入的一个修正系数;ε为气体流束膨胀系数,通常小于1;Ad为孔板开孔的截面积,单位m2ρ为气体密度,单位kg/m3P1P2分别为孔板入口和出口的压力,单位Pa;qv为体积流量,单位m3/s。
当限流孔板的介质为可压缩气体且孔板出入口两侧压力比P2/P1小于0.75时,参考空气动力学一维定常等熵流,孔板流量按照下式计算:

式中 α2为流量系数,在试验中经测定孔板后的流量和前后的压差,通过计算获取;K为常数;T1为孔板入口可压缩气体的温度;qλ为流量函数。
流量函数qλ计算如下:

式中 γ为气体绝热指数;λ为气体通过孔板的速度系数,均无量纲。
对于特定气体,孔板两侧压差与速度系数λ的关系如下:

在管路孔板流量计算过程中,当P2/P1的值小于等于临界压力比χc时,流动出现壅塞,流量达到最大值,qλ为1;而当P2/P1大于χc时,qλ小于1。qλ可根据压力比P2/P1获取。
在进行运载火箭地面供配气系统设计时,对于孔板的设计,普遍采用出口节流的长管路音速管流公式计算孔板孔径:

孔板流量比N是孔板气体的实际流量qm与临界质量流量qmmax之比,其计算公式如下:

式中 k为气体介质的绝热指数;Po为孔板出口压力。
在气瓶充放气过程中,气瓶的换热特性由三部分组成,气瓶内侧为气体介质强制对流换热,气瓶外侧为外壁与其他介质的自然对流,同时气瓶内、外壁之间存在径向导热6-7
气瓶实际充气过程的换热工程通常采用简化算法进行计算,忽略具体换热过程,认为气瓶内气体和外界间的总传热量和传热系数、换热面积、温差有关,采用综合换热系数表征气瓶充气过程的换热特性,即8-9

式中 Q为单位时间内气瓶内气体和外界间的传热量;h为综合换热系数;As为气瓶表面积;T'T分别为气瓶外环境温度和气瓶内气体温度。
受充气速率、气瓶结构尺寸及环境条件的影响,综合换热系数h通常由试验确定。
在典型气瓶充气气路的基础上,结合现行气瓶充气手阀调节过程,利用孔板的节流特性,通过大孔板和小孔板分别进行充气不同阶段的流量调节来控制充气速率,配合电磁阀即可实现气瓶的自动充气。
对气瓶典型充气气路进行改进,如图2所示,具体更改如下:配气台充气路充气手阀改为电磁阀1和电磁阀2并联,取消原充气手阀前的限流孔板,在电磁阀1和电磁阀2后分别设置孔板1和孔板2,孔板2截面积大于孔板1截面积,通过孔板1和孔板2分阶段进行气瓶充气速率控制;放气路放气手阀改为电磁阀3,孔板2用于放气过程限流,实现对气瓶放气速率的控制。
在进行气瓶手动充气过程中,随着气瓶压力的增加,不断增加充气手阀开度,从而保证气瓶充气速率不会过慢。当气瓶与减压阀出口压差接近时,全开手动充气阀,确保气瓶能够在要求时间内完成充气。结合气瓶手动充气速率控制方法,气瓶采用自动充气方案时,充气过程控制策略如图3所示。
气瓶充气时,减压阀调压至气瓶要求充气压力,开始气瓶充气,电磁阀1加电打开,压力传感器实时监测气瓶充气压力,并计算气瓶压力与目标压力的压差,若压差大于设定值时,气瓶继续充气。否则,电磁阀1断电,电磁阀2加电,切换大孔板路进行气瓶充气,压力传感器继续监测气瓶充气压力,计算气瓶压力与目标压力的差值,若压差等于0,电磁阀2断电并保持,气瓶完成充气。
气瓶放气时,设定气瓶留压目标压力,电磁阀3加电接通,对气瓶进行放气,通过孔板2进行放气速率控制。当气瓶放气至留压目标压力时,电磁阀3断电关闭,气瓶停止放气。
以某型运载火箭气瓶充气系统为研究对象,采用气瓶自动充放气方案,通过孔板和电磁阀实现气瓶自动充放气及速率控制,采用系统仿真软件AMESim对气瓶自动充放气系统进行建模,系统模型如图4所示10-14,相关参数按照实际情况进行设置。充气管路由配气台台内部分和台外部分组成,台内部分电磁阀前分支管路通径10 mm,电磁阀后至气瓶充气开关之间管路通径6 mm,充气开关后管路通径4 mm,气瓶组由2个气瓶构成。配气台内设置有控制模块,压力传感器监测的气瓶充气压力作为控制模块的输入,通过逻辑判断,控制充气电磁阀1和电磁阀2的切换,从而通过不同孔板对气瓶进行充气。电磁阀3通过控制模块加电和断电,进行气瓶放气。
模型中设定气源为氦气,电磁阀通径10 mm,电磁阀1关闭、电磁阀2打开时气瓶压力和目标充气压力压差为3.5 MPa,气瓶1和气瓶2容积为40 L,气瓶充气目标压力为23 MPa,减压阀出口调压为23 MPa,气瓶和管路换热参数参照工程试验结果进行设置。气瓶要求充气速率不大于0.5 MPa/min,设定理论充气速率为0.5 MPa/min,通过调整孔板1和孔板2节流面积,确保自动充气过程与理论充气过程一致。
设置孔板1节流面积为0.069 mm2、孔板2节流面积为0.28 mm2,对气瓶自动充气进行仿真,并与手动充气试验数据进行比对,手动充气、自动充气和理论充气过程对比结果如图5所示。通过自动充气方案进行气瓶充气,气瓶压力变化在前半阶段与理论充气压力一致。随着充气过程的进行,减压阀出口和气瓶之间的压差逐渐减小,1 670 s后自动充气速率开始逐步减小,在2 466.6 s时气瓶压力与气瓶目标充气压力的差值满足电磁阀1切换至电磁阀2的条件,电磁阀1断电,同时电磁阀2加电,充气气路从小孔板路切换至大孔板路,将气瓶充气至目标压力。当切换至大孔板路后,气瓶初始充气速率较快,但持续时间只有120 s左右,相比于手动充气过程,气瓶自动充气过程与理论充气过程更加吻合。手动充气全程无法严格按照理论要求进行,而自动充气过程在总充气时间2 760 s中,前1 750 s充气过程与理论要求一致,到2 466.6 s时仍满足技术要求,可见所设计的自动充气方案显著优于传统手动充气过程。
对气瓶自动放气过程进行仿真,结果图6所示。通过孔板2进行放气,在放气初始阶段,放气速率较大,随着放气过程的进行,放气速率逐渐减小,3 000 s时气瓶放气至0.3 MPa,满足放气要求,所设计的自动放气方案能够实现气瓶放气的功能,放气平均速率满足要求。
对于同一气瓶充气气路,当气瓶容积改变时,自动充气速率势必发生变化,为了保证不同容积气瓶能够按照要求的充气速率(不大于0.5 MPa/min)进行自动充气,必须对自动充气气路中的孔板进行调整,不同容积气瓶自动充气过程气瓶压力变化结果见图7,不同容积气瓶自动充气气路孔板节流面积见表1。设置充气电磁阀切换压差为3.5 MPa,通过调整孔板节流面积,且孔板2节流面积是孔板1节流面积的4倍,不同容积气瓶自动充气过程一致性好,充气过程气瓶压力变化与理论充气过程较为一致。
对不同容积气瓶通过孔板2和电磁阀3的放气过程进行仿真,结果见图8。尽管气瓶容积不同,但通过限流孔板2和电磁阀3进行自动放气,放气过程气瓶压力变化较为一致,3 000 s时放气至0.3 MPa左右,满足气瓶放气过程要求。
综上,通过选用不同节流面积的孔板,自动充放气气路能够实现不同容积气瓶的自动充气和放气,自动充气速率与要求值一致性较好,气瓶放气过程满足指标要求。
运载火箭箭上气瓶通常用氮气或氦气作为充气介质。采用3.1.1小节AMESim气瓶自动充放气模型分别对气瓶组(40 L×2)自动充氮气、自动充氦气、充气路孔板满足氮气自动充气要求进行调整后的自动充氮气过程进行仿真,结果见图9。采用与自动充氦气相同的气路对气瓶组(40 L×2)进行充气,两种气源介质下充气路孔板1节流面积为0.069 mm2、孔板2节流面积为0.276 mm2,自动充氮气、氦气充气速率分别为0.5 MPa/min和0.174 MPa/min,气瓶组氮气自动充气速率远远小于氦气充气速率,自动充氦气气路无法满足自动充氮气要求。对氮气气路限流孔板进行调整,当孔板1、孔板2节流面积分别是0.195 mm2和0.78 mm2时,自动充氮气气路能够按照理论充气过程实现气瓶组的自动充气,充气过程气瓶压力变化与理论充气过程一致性较好。
对气瓶组(40 L×2)氦气自动充放气气路适应氮气工况进行仿真,结果见图10。对于气瓶氦气自动充放气气路,放气3 000 s时氦气放气至0.3 MPa,氮气仅能放气至5.2 MPa,相同充放气气路,氮气放气速率明显慢于氦气放气过程,适应氦气自动放气气路不能满足气瓶氮气放气要求。
相同气瓶自动充气气路,氦气和氮气两种气源介质自动充放气速率呈现巨大差异,这是由于氮气和氦气物性参数相差很大。氦气是单原子分子,而氮气是双原子分子,室温下氦气的黏度约是氮气的1.11倍,绝热指数氦气是氮气的1.16倍,标况下氮气的密度约是氦气7倍,二者物性参数差异的综合作用导致气瓶自动充放氮气的速率远小于自动充放氦气。对于同一自动充气气路,可通过动态调整孔板组合或保留手动充气气路等手段兼顾气瓶充氦气和氮气。
由于氦气是战略资源,且价格昂贵,运载火箭在发射场进行测试发射时,为了节省氦气和降低发射成本,气瓶通常要求用氮气进行测试,后用氦气置换,并在射前充氦气至要求压力。气瓶采用基于孔板的自动充放气方案,适应氦气工况的孔板无法满足自动充放氮气的要求,因此在进行气瓶自动充气方案设计时,应考虑进行气瓶手动充放氮气的需求,兼顾氮气手动充放气和氦气自动充放气,保留现行手动充放气功能,在自动充气方案的基础上,在配气台增加手动充放气气路,改进后的气路方案见图11
气源压力经减压阀降压至气瓶充气目标压力,在日常测试充氮气时,电磁阀1、电磁阀2、电磁阀3和手动放气阀保持关闭,打开手动充气阀,气体经孔板3的节流后对气瓶进行充气,充气速率通过调整手动充气阀开度进行控制;放气时关闭手动充气阀,打开手动放气阀,放气速率通过调整放气手阀开度进行控制。在需要进行自动充放气时,关闭充气手阀和放气手阀,通过远控电磁阀自动进行。在进行气瓶手动和自动充气模式切换过程中,气路上的电磁阀、手阀、孔板和管路均在允许工况下工作,不会因切换而降低气瓶自动充气系统的可靠性。
本文在运载火箭气瓶典型手动充放气气路的基础上,提出了基于孔板的气瓶自动充放气方案和控制策略,并采用系统仿真软件AMESim进行建模,对气瓶自动充放气过程进行仿真。针对不同容积气瓶,通过合理选用大小孔板组合,能够实现气瓶的自动充放气控制,在气瓶自动充放气气路基础上保留手动充放气气路,可以兼顾发射场日常测试使用氮气和射前使用氦气的需求,为实现运载火箭气瓶自动充放气提供借鉴,为射前无人值守奠定基础。
