The gas-liquid combined rapid erection hydraulic system is a new type of large flow hydraulic system which is driven by gas and motor pump, and can greatly increase the erection speed. The fault analysis and the reliability analysis of a rigid erecting hydraulic system with combined gas-liquid oil is carried out. Then the fault tree analysis is carried out by taking the fault of excessive vibration in the erection position as an example. The simulation analysis of typical faults of the system is carried out by means of co-simulation, and the relationship between fault causes and fault phenomena is studied and the effects and hazards of the fault are discovered. Some improvement measures are put forward to improve the reliability of the system.

气液联合快速举升液压系统是一种采用气驱油源和电机泵源共同驱动的新型大流量举升液压系统,能够大幅度提高举升速度。对气液联合快速举升液压系统进行故障分析和可靠性分析,以举升到位冲击振动过大故障为例进行故障树分析,采用联合仿真的方法对系统典型故障进行仿真分析,研究故障原因与故障现象间的关系,揭示故障的影响及危害,并针对系统故障提出一些改进措施,有效地提高了系统的可靠性。

The gas-liquid combined rapid erection hydraulic system is a new type of large flow hydraulic system which is driven by gas and motor pump, and can greatly increase the erection speed. The fault analysis and the reliability analysis of a rigid erecting hydraulic system with combined gas-liquid oil is carried out. Then the fault tree analysis is carried out by taking the fault of excessive vibration in the erection position as an example. The simulation analysis of typical faults of the system is carried out by means of co-simulation, and the relationship between fault causes and fault phenomena is studied and the effects and hazards of the fault are discovered. Some improvement measures are put forward to improve the reliability of the system.

大型举升装置驱动方式多种多样,包括液压驱动、电驱动、燃气驱动和气液驱动等,液压驱动方式由于其结构紧凑、工作平稳和易于实现调节控制等优点得到大量应用。为了提高装置的举升快速性,本文采用气液联合举升的方式,液压系统作为举升系统的关键组成部分,其性能的好坏直接影响到整个举升系统的性能,液压系统的可靠性也直接关系到举升过程的安全性。而举升液压系统构成较为复杂,举升过程中载荷变化较大,且气液联合快速举升液压系统举升速度较快,若出现故障可能带来较大冲击,导致严重的后果。这种情况下,对举升液压系统的故障进行分析至关重要。
以往对液压系统故障的研究一般集中在两个方面:液压系统的故障机理研究和诊断方法研究1-4。李永安5从液压系统组成、元件结构及工作原理出发,分析了矿用梭车液压系统的故障机理,并给出一定建议。程度旺等6结合起重机故障案例,采用排除法、替代法等方法对液压故障进行分析处理,提供了液压故障的工程解决方法。文献[7]~[11]采用仿真软件对液压系统进行故障仿真,通过修改仿真参数进行故障注入,并分析了系统异常与元件故障间的联系,为故障诊断提供了依据。唐海军等12-13对液压系统进行故障诊断分析,指出故障发生的原因并提出改进意见。大型装置气液联合举升液压系统相对于一般工程机械的液压系统而言有其独特性,但对于液压系统故障的研究方法有着很多共通之处。
本文结合工程实际,对大型装置举升液压系统故障进行分析,首先进行可靠性分析和故障树分析,提取出单点故障,在此基础上采用联合仿真的方法对影响较大的故障模式进行仿真分析,研究故障对系统的影响和危害,并提出一些针对性的改进措施,提高了系统的可靠性。
一般液压系统由5部分组成:能源装置、执行机构、控制调节装置、辅助装置和介质。本文所研究气液联合快速举升液压系统能源装置包括电机泵源和气驱油源,其中电机泵采用恒压变量泵,气驱油源由充入高压气体的蓄能器组成;执行机构为多级液压缸;回路中控制元件包括电液比例多路阀组、平衡阀、电磁换向阀、比例溢流阀、单向阀等,用于控制举升过程中回路的压力流量等参数,并实现举升装置的起升和回平。
本文所研究液压系统工作原理如图1所示,为满足举升系统的快速性要求,动力源采用气液联合的混合动力源,由气驱油源和电机泵源联合为系统供油,能够在短时间内为系统提供大量高压油。举升液压系统开始工作后,气驱油源中高压气体推动蓄能器中液压油进入回路,配合电机泵源输出的油液共同驱动液压缸运动。
液压系统中设置各种阀件用于控制和调节液压系统的压力、流量和油液方向。比例溢流阀设置在进油路,用于控制进油路压力;平衡阀用于实现负载在举升任意时刻可靠停止;泵驱多路阀和气驱多路阀用于控制举升过程中电机泵源和气驱油源的流量大小和方向;电磁换向阀用于控制电机泵源对活塞式蓄能器的充油;回油路设置节流阀,在举升后期实现油缸运动的减速;安全阀正常流程时不打开,起保护作用。
根据相关标准定义,可靠性是指产品在规定的条件下和规定的时间内完成规定功能的能力。可靠性包括可靠度、故障率、平均故障间隔时间等基本特征量,其中,可靠度是指产品在规定条件下和规定时间内完成规定功能的概率,记作Rt)。
液压系统的可靠性不仅与液压元件的可靠度有关,而且还和液压元件间的关系、工况、参数设置和环境等因素有关。下面通过建立举升液压系统的可靠性框图来描述系统可靠性和基本元件可靠度之间的关系,该液压系统可靠性框图如图2所示。
可以看出,举升系统可靠性模型为串联结构,系统的可靠度可由下式表示:

故障树分析又称失效树分析(Fault Tree Analysis,FTA)。举升液压系统故障模式多种多样,有的可能是由单一元件故障导致,有的则是由多个元件故障共同引起的。故障现象和故障原因的关系错综复杂,同一元件的故障可能导致不同故障现象,而一种故障现象也可能由不同元件故障引起。为了方便进行故障诊断,工程技术人员一般使用故障树分析法进行分析14,将举升液压系统的故障关系用故障树直观地表示出来,在出现故障时可以更快地锁定故障的根本原因。
进行故障树分析,首先需要确定顶事件。举升液压系统可能发生的故障较多,包括举升时间过长、举升到位冲击振动过大或无法完成举升动作等,其中,举升到位冲击振动过大故障会导致较严重的后果。下面介绍举升到位冲击振动过大故障模式作为顶事件的液压系统故障树分析。
在开始建立故障树前,首先作出如下假设:
a)不考虑人为操作失误引起的故障;
b)不考虑环境条件引起的故障;
c)故障树中的底事件之间是相互独立的;
d)每个底事件和顶事件只考虑其发生或不发生两种状态。
在此基础上,依据顶事件自上向下逐级建树,所建立故障树如图3所示。
建立故障树后,采用定性分析法进行分析,定性分析的核心是求最小割集,可根据故障树利用下行法求得“举升到位冲击振动过大”的最小割集。经过分析可知,其最小割集有8个,均为一阶最小割集,分别为X1~X8,表明存在8个单点故障模式,由此可知系统的可靠性较差,需要进行针对性的改进。下面首先通过仿真的方法,以几个典型的故障为例对系统故障的影响及危害进行分析,并针对系统的部分故障模式提出改进措施,以此来提高系统的可靠性。
a)液压系统建模。
举升液压系统包含元件较多,结构较为复杂,本文选择采用仿真软件AMESim进行建模与仿真分析。根据举升液压系统的工作原理,在一定简化和等效的基础上,建立了包括气驱油源、电机泵源、溢流阀、换向阀、多路阀、三级缓冲液压缸等主要元件的模型,其中三级缓冲液压缸在软件中无现成模型可调用,通过使用液压元件设计库中单元搭建而成;气驱油源、电机泵源均通过控制模块由举升角度进行控制,所建立的液压系统模型如图4所示。
b)联合仿真模型建立。
为了对举升系统故障模式下整个系统的动态特性有更加全面和深入的了解,本文采用联合仿真的方式对举升系统进行分析。在动力学软件SIMPACK中建立了更加精确的机械结构模型,并合理设置柔性体模型,可以对故障模式下系统机械结构的响应进行分析;在Simulink软件中实现机械和液压软件的数据交互并控制动作顺序,所建立的联合仿真模型如图5所示。
对举升液压系统进行故障仿真的目的主要是通过仿真的手段对故障模式下举升系统的故障特性进行研究,一方面了解各种故障情况可能导致的后果,便于后续进一步对液压系统进行优化设计或添加冗余保护措施,另一方面根据对不同故障模式下系统的不同响应特点进行分析,便于研究在故障模式下系统各参数的变化,为故障诊断提供基础。本文介绍举升液压系统两种故障,两种故障模式所对应的仿真参数设置如表1所示。
a)气驱多路阀阀口无法关小故障仿真。
在举升液压系统中,气驱多路阀主要用于控制气驱油源的流量大小。在快速举升阶段,需要保证气驱流量稳定地维持在最大值,在进入减速段前,调节控制阀口来减小气驱流量大小,直至完全切出。由上文分析可知,气驱多路阀常见故障包括阀芯径向卡滞和控制故障,其中较为严重的后果是流量调节失效,下面对气驱多路阀阀口关不小、无法切出故障进行仿真分析,通过固定可变节流阀面积的方式来模拟该故障,得到仿真结果见图6
从无杆腔流量曲线可以看出,因多路阀故障,气驱油源流量未能及时减小,到位时流量从395 L/min快速减小至0,流量曲线有较大振荡,并可推出负载到位速度较快;在有杆腔压力曲线中,故障模式下,由于提供流量较大,因此回油流量较大,有杆腔压力急剧升高,达到36 MPa,略高于安全阀打开压力;而从负载振动加速度曲线中可以看出,尽管故障模式下负载到位时间减少,但会带来很大的到位冲击,对应振动加速度可达60.19 m/s2,远远超过对振动加速度的控制要求,会导致负载上相关设备的损坏,甚至存在过冲风险。
b)比例溢流阀压力调不下来故障仿真。
举升液压系统中比例溢流阀的主要作用为控制电机泵源的出口压力,在举升过程的不同阶段根据系统的实际需求调整其压力大小,一方面减少不必要的溢流损失,提高效率,同时在减速段减小无杆腔压力以配合有杆腔节流作用使负载运动减速,避免有杆腔压力过高。如果比例溢流阀出现故障导致阀件调压失灵,系统压力将无法减小从而导致在举升后期举升液压缸有杆腔压力过高,导致安全阀打开,到位速度不能达到要求值。下面对这种故障模式进行仿真分析,通过固定比例溢流阀的输入信号使其压力无法调节的方式进行故障模拟,得到结果见图7
从无杆腔压力曲线可以看出,故障模式下举升减速段无杆腔压力较高并出现较大振荡,且最后压力无法降低维持在较高值;从无杆腔流量曲线可以看出,故障模式下系统流量在到位时为75 L/min,而正常工况下为35 L/min,可知故障模式下到位时举升速度约为正常工况的2倍。
有杆腔压力曲线显示,故障模式下有杆腔压力较高,安全阀打开压力达到35 MPa,导致有杆腔节流控制效果减弱;同时从振动加速度曲线也可以看出,故障模式下举升到位时负载振动加速度明显大于正常举升情况,最高可达9.36 m/s2。比例溢流阀故障的明显特征为系统压力最终维持在较高值,可通过这一参数进行该故障的诊断。
根据仿真分析得到两个典型故障现象及可能发生的后果。根据故障模式、影响及危害性的相关规定,可将故障按其严酷程度分为几个等级:Ⅰ级为灾难级,可导致人员死亡、设备严重损坏;Ⅱ级为致命级,可导致人员严重受伤或设备功能丧失;Ⅲ级为轻度级,可导致人员轻伤,流程延误或设备性能下降;Ⅳ级为轻微级,代表轻于Ⅲ级的故障。根据以上要求及仿真分析结果,各种故障模式的现象及危害程度如表2所示。
前文对系统举升到位冲击振动过大故障进行了故障树分析,并通过仿真分析了故障的影响及危害,由于该系统存在较多单点故障,因此系统可靠性较低,需要对系统进行改进。
针对单点故障,本节主要对系统进行冗余设计,提出以下几点改进措施:
a)对气驱控制油路进行冗余设计,将气驱多路阀改为比例调速阀和电磁换向阀的组合,分别用于调节流量和控制油源切出;
b)同上,将泵驱多路阀改为比例调速阀和电磁换向阀的组合;
c)在单向阀DF4后再接一个单向阀,避免单个单向阀导致的单点故障;
d)定期检查过滤系统和油液,及时更换滤芯和油液,减小阀件因油液污染而卡滞的概率。
在对系统进行以上改进后,按改后系统组成及原理重新绘制系统原理图,如图8所示。
根据改进后系统原理图重新对系统“举升到位冲击振动过大”故障进行故障树分析,得到改进后故障树见图9
通过对改进后系统“举升到位冲击振动过大”故障树进行分析可得,该故障共有最小割集12个,其中一阶最小割集3个,二阶最小割集9个。可看出系统改进后一阶最小割集由原来的8个减少为3个,表明系统单点故障有效减少,说明本文所提出的改进措施有效地提高了系统的可靠性和安全性。
本文对举升液压系统的组成及工作原理进行了描述,对举升液压系统进行了可靠性分析和故障树分析。通过定性分析得出系统单点故障较多,基于联合仿真的方法,通过故障注入对典型故障模式进行仿真,对结果进行分析从而得到了故障的影响和危害,得到故障模式下关键参数的变化情况,最后针对故障提出改进措施,有效减少了系统的单点故障,为气液联合举升液压系统的故障诊断和故障树分析提供了基础。
