The cryogenic exhaust valve is a key component of the liquid rocket propulsion system, and the main failure mode is the stuck guide. To improve its action reliability, a "metal-nonmetal" composite guiding structure is proposed. The non-metal hot pressing forming process is studied, and the theoretical calculation and simulation analysis of the guiding clearance variation under low temperature are carried out. An experimental system is built to verify the reliability of the forming process of the composite guiding structure and the rationality of the clearance calculation. The research results show that the nonmetal composite guiding structure of the cryogenic exhaust valve can adapt to the low temperature operating conditions, and has higher action reliability and tolerance to contaminants.

低温排气阀是液体火箭动力系统的关键单机,导向卡滞是其主要故障模式。为提高低温排气阀动作可靠性,提出一种“金属-非金属”复合导向结构。研究了非金属热压成型工艺,对低温下导向间隙变化进行理论计算和仿真分析,搭建试验系统对复合导向结构成型工艺可靠性和间隙计算合理性进行试验验证。研究结果表明,低温排气阀非金属复合导向结构能够适应低温使用工况,具有更高的动作可靠性和耐多余物能力。

低温排气阀是液体火箭动力系统的关键单机,导向卡滞是其主要故障模式。为提高低温排气阀动作可靠性,提出一种“金属-非金属”复合导向结构。研究了非金属热压成型工艺,对低温下导向间隙变化进行理论计算和仿真分析,搭建试验系统对复合导向结构成型工艺可靠性和间隙计算合理性进行试验验证。研究结果表明,低温排气阀非金属复合导向结构能够适应低温使用工况,具有更高的动作可靠性和耐多余物能力。

The cryogenic exhaust valve is a key component of the liquid rocket propulsion system, and the main failure mode is the stuck guide. To improve its action reliability, a "metal-nonmetal" composite guiding structure is proposed. The non-metal hot pressing forming process is studied, and the theoretical calculation and simulation analysis of the guiding clearance variation under low temperature are carried out. An experimental system is built to verify the reliability of the forming process of the composite guiding structure and the rationality of the clearance calculation. The research results show that the nonmetal composite guiding structure of the cryogenic exhaust valve can adapt to the low temperature operating conditions, and has higher action reliability and tolerance to contaminants.

低温排气阀是液体火箭的关键单机,具有工作温域宽、故障模式复杂的特点,通常为常温设计、低温服役,温度变化会导致排气阀运动导向副间隙和配合状态发生变化,严重时会诱发排气阀导向副磨损或卡滞1。导向设计是阀门的关键技术之一,传统的“金属-金属”导向结构,经多次动作增加了阀门磨损和卡滞的风险,影响排气阀的动作可靠性2。低温排气阀属于单点产品,若因导向卡滞导致排气时打不开或射前关不上,故障无法补救,其可靠性会直接影响射前流程,造成火箭发射延期。阀门导向运动副的可靠性研究已经成为解决低温阀门功能失效影响液体火箭可靠性发射的关键问题。
针对此问题,国内外专家已经进行了相关研究。龚轩等3设计了一种用于半导体行业的超洁净氟塑料包覆永磁体的阀芯结构,利用磁悬浮原理实现了阀芯导向的无接触控制,减小了阀芯受到的径向力和导向磨损。王军刚等4针对应用于石油化工领域的高温闸阀,研究了采用耐磨刚玉材料的衬层,并通过喷涂耐高温、耐磨损的碳化铬来提高阀门的耐磨可靠性。吉礼超等5为解决柴油机针阀阀芯导向段磨损失效问题,通过控制原材料共晶碳化物尺度和导向表面增加类金刚石碳(Diamond-Like Carbon,DLC)镀层,提高针阀阀芯的润滑性和耐磨性。针对宽温域工况的低温阀门,马建伟等6提出迭代镜像补偿方法解决深低温服役的阀门导向副变形超差问题。高飞等7以低温环境下液压滑阀摩擦力为研究对象,通过理论分析和试验研究,得到了可分析和预测极端低温环境下滑阀导向副的摩擦力特征模型。
在金属-非金属配合副摩擦学性能研究方面,国内外专家也进行了深入讨论。陈威等8研究了PEEK与不同材料配合副的摩擦磨损性能,得到摩擦因素和磨损率随滑动速度增大而增大,PEEK与不锈钢2507和铝合金6061配合副摩擦性能更好。季德惠等9研究了-50~60 ℃服役温度下聚氨酯与316L不锈钢的摩擦磨损机制,随着温度变化,磨损机制由低温服役工况下的磨粒磨损转变为常温和高温工况的疲劳磨损和粘着磨损。Chaudhry等10讨论了滑动条件下SS316L自配副的微动磨损,发现不锈钢自配副磨损源于严重的塑性变形。Vladescu等11研究了不同润滑状态的往复运动过程中,不同形状和朝向的表面织构对摩擦副摩擦行为的影响。
基于上述问题,针对服役于液氧温区下的排气阀,本文提出一种“金属-非金属”复合导向结构,采用热塑压制粘接的工艺方法实现非金属衬套粘接,通过理论计算和仿真分析得到了低温工况下的导向间隙变化规律,通过装配整阀开展可靠性试验,验证了复合导向结构的合理性和可靠性。
低温排气阀安装在贮箱顶端,主要用于在地面加注时贮箱预冷排气和加注结束后强制打开排气,火箭起飞前及飞行过程中关闭并密封。贮箱排气时,作动器控制口充气,顶杆活塞左移,推动主活阀导向杆移动,排气阀打开。排气完毕后,作动器控制口放气,顶杆活塞在自身反力、副弹簧力共同作用下回位,同时主活阀在主弹簧力作用下回位。排气阀结构原理如图1所示。
排气阀存在两处运动导向副:主活阀导向副和作动器顶杆导向副,均为“金属-金属”结构。阀门多次动作后,两处导向副均存在不同程度磨损,严重时有阳极化层甚至金属基体损伤的情况;如果有多余物进入导向部位,则会加剧导向副配合磨损。导向副磨损情况如图2所示。
为提高排气阀导向动作可靠性,提升产品耐受多余物能力,本文对导向运动副进行优化,论证可能采用的工艺措施以改善导向表面状态。其中,镀覆工艺可显著降低导向副摩擦系数,提高表面耐磨性,但其工艺复杂、成本较高,不适应低温排气阀宽温域的使用工况。渗氮处理可使导向面具有极高的硬度和耐磨性,能够在高低温下保持性能稳定,但不适用于排气阀主活阀骨架铝合金材料和非金属密封材料。非金属复合导向具有良好的耐磨性和宽温域适应性,其成型工艺分为热压和冷压。热压工艺是在高温、高压的条件下将非金属融化,与金属基体在特定模具内粘接成型,具有良好的粘接效果12。冷压工艺是在导向轴金属基体上通过温差法对特定过盈量的非金属衬套进行装配,其非金属粘接效果较差,通常需采用防松措施,可靠性不如热压工艺,且生产效率较低。因此,本文采用热压成型工艺,将导向运动副“金属-金属”配合改为“非金属复合导向轴-金属导向孔”配合。
热压成型技术对非金属材料选择、成型前的金属基体前处理技术、过渡底漆配方以及工装设计要求较高。本文非金属材料选择聚全氟乙丙烯(Fluorinated Ethylene Propylene,FEP),该材料是聚四氟乙烯(Polytetrafluoroethylene,PTFE)的改性品种,既具有与PTFE相似的特性又具有热塑性塑料的良好加工性能。FEP具有优良的耐温性(-196~260 ℃)、热稳定性、低摩擦性、不粘性和润滑性、耐化学腐蚀性和电绝缘性,加上其可熔融加工至形状复杂的制品,被广泛应用于火箭、导弹、宇航等尖端科学技术和国防工业等领域13。此外,FEP具有与液氧、液氮良好的相容性,在低温阀门的密封、导向衬套等结构上也成熟应用。本研究使用国产FEP原材料,采用一种特殊研制的过渡底漆,在热塑压制前对金属基体表面前处理,采用热塑压制粘接成型工艺对“FEP-金属基体”复合导向轴一体化成型14,实现FEP与金属基体的可靠粘接。图3为金属基体经过前处理后的微观形貌,可以看出,经前处理后的金属表面呈现不规则形貌,大大增加了与FEP的粘接面积,非金属在熔融状态充分渗入金属基体表面的不规则几何结构,依附高度扩展的表面积,形成相当于锚合的效果,更有利于FEP与金属基体良好的机械结合。图4为排气阀主阀顶杆与作动器顶杆一体化成型后的样件照片,可以看出,FEP与金属基体成型状态较好。该技术相比传统使用粘接剂的冷粘工艺,非金属与金属基体的粘接质量更好、粘接强度更高,避免了使用冷粘工艺的产品在低温工况下粘接质量变差、在产品使用中出现脱粘等隐患。
除工艺研究外,非金属复合导向技术的关键设计为导向间隙设计。由于非金属材料与金属材料热膨胀系数相差较大,在低温环境下该复合导向结构的导向间隙相比常温环境会有明显的变化,变形状态较传统金属导向结构更复杂15
复合导向结构非金属衬套与金属基体通过粘接连接,无初始应力。复合导向轴由常温进入低温环境,金属基体、非金属衬套一方面受温度作用发生热变形,另一方面由于金属热膨胀系数相对非金属要低,非金属收缩变形受到金属限制,相互之间产生压应力,发生机械变形。本文理论计算基于如下假设:金属基体仅发生热变形,非金属材料发生热变形和机械变形。
“金属导向孔-热压复合导向轴”配合结构示意如图5所示。
导向孔由常温进入低温环境发生自由收缩,收缩后尺寸为

复合导向轴依次经历初始无应力状态—受温差ΔT影响产生变形—金属和非金属之间产生应力ΔF,复合导向轴导向面半径计算过程如图6所示。
不考虑金属基体和非金属衬套之间的相互作用,分别计算其经历自由热变形后的结构尺寸。

式中 RJRFi分别为常温下金属基体外表面半径、FEP内表面半径,二者相等;RGRFo分别为常温下复合导向轴导向面半径、FEP外表面半径,二者相等;L0LF分别为常温下复合导向长度、FEP长度,二者相等;αJαF分别为导向轴金属材料和FEP的热膨胀系数。
保持热变形后金属基体结构尺寸,在热变形后非金属衬套上施加径向、轴向界面力,使其发生机械变形,与变形后金属基体相协调。
非金属衬套为圆筒结构,承受轴对称载荷,根据轴对称厚壁圆筒理论16计算其机械变形。

式(7)为微元体的平衡方程,式(8)~(10)为几何方程,式(11)~(13)为基于广义虎克定律的本构方程。其中,r为柱坐标系的径向坐标;σrσθσz分别为rθz方向的应力分量,其中σrσθ为轴对称量,σz可认为是常量;εrεθεz分别为rθz方向的应变分量,其中εrεθ为轴对称量,εz可认为是常量;u为径向位移,为轴对称量;L0为厚壁圆筒初始长度;ΔL为厚壁圆筒、长度变形量;E为弹性模量;ν为泊松比。
联立上述基本方程并求解,获得该问题的通解:

排气阀主活阀导向副和作动器导向副常温导向间隙设计值均为0.08~0.137 mm,根据排气阀两处导向材料和材料线膨胀系数,计算得到低温下导向间隙见表1
根据表1计算结果可知,低温下导向间隙相比常温有增大趋势,且满足阀门设计规范要求的各工况下导向间隙不大于0.04 mm。
为验证理论计算的准确性,本文基于Abaqus有限元仿真软件,对排气阀两处复合导向副低温下间隙变化规律进行仿真分析。
对复合导向结构进行简化处理,建立分析模型如图8所示。采用轴对称-实体模型,按照表1内容定义仿真模型材料线膨胀系数属性。设置载荷及边界条件为:非金属衬套与导向轴接触面采用TIE约束,导向轴与导向孔限制UR3自由度。设置Predefined Field温度由常温(293 K)降至液氮温度(77 K)。输出模型的变形量,计算低温下导向间隙变化。

根据图9仿真结果可知,低温下导向轴收缩变形量大于导向孔变形量,导向间隙有增大趋势,对比表1计算结果可知,导向间隙仿真结果与理论计算结果基本一致,验证了复合导向间隙理论计算方法的准确性。
为进一步验证非金属成型工艺的可靠性和导向间隙设计的合理性,将复合导向装成整阀,搭建试验系统进行整阀动作寿命试验和耐多余物试验。试验考核排气阀在常温工况、模拟箭上推进剂加注后低温工况下,这种非金属导向结构在经历多次动作后是否能保持动作灵活、不出现卡滞的故障;同时验证非金属导向结构在多余物污染的极端工况下的耐受能力。为消除试验件个体差异对试验结果的影响,本试验选择2个低温排气阀作为试验件,定义编号为1#、2#。
试验系统包括配气系统、液氮保温桶、排气阀、减压器、手动截止阀、压力表、过滤器、检漏装置等,试验系统原理如图10所示。排气阀入口安装在工装上,工装模拟低温贮箱,通过管路连接至配气系统;排气阀出口通过工装连接至排放口(检漏口),该路用于排气阀工作时排气和工作后漏率检测;排气阀作动器控制口连接至控制系统,该路通过电磁阀控制排气阀的打开和关闭。
a)动作寿命试验。
在常温工况下,排气阀作动器控制口通一定压力的强制气体,入口模拟箭上工况保持工作压力,通过控制口上游电磁阀的启闭使排气阀打开、关闭700次。低温寿命试验将排气阀浸入液氮,试验介质为氦气。采用常温试验方法,使排气阀开关300次。
b)耐多余物能力试验。
该项试验为破坏性试验,因此设置在动作寿命试验、分解检查之后。多余物是直径范围为0.02~1 mm的铝合金屑、不锈钢屑和金刚砂,颗粒直径可覆盖导向间隙,保证多余物能进入导向副,实物如图11所示。依次从入口吹入,其中铝合金屑加入后动作100次,不锈钢屑加入后动作200次,金刚砂加入后动作400次。
动作寿命试验过程中,排气阀动作灵活无卡滞现象,分解后2个排气阀主活阀导向轴和作动器导向杆表面状态如图12所示。非金属导向面光洁,无裂纹、划伤、压痕、凹陷、气孔、缩孔及夹杂等缺陷,相比改进前“金属-金属”导向结构经寿命试验后导向面异常磨损的情况(见图2),改进后非金属导向结构动作可靠性显著提升。
多余物耐受试验后对试验件进行分解检查,如图13所示。相比图12试验前状态,导向面存在明显划伤和磨损,表明多余物进入运动导向副,但未发现非金属导向套脱落、裂纹等异常现象。试验结果证明该导向结构多余物耐受能力较高。
本文提出一种低温排气阀“金属-非金属”复合导向结构,对非金属热压成型工艺进行了研究,针对该结构低温导向间隙进行了理论计算和仿真研究,搭建模拟箭上工况的排气阀试验系统,对复合导向成型工艺可靠性和导向间隙设计合理性进行了试验研究。主要结论如下:
a)常温700次、低温300次动作后,排气阀动作灵活,分解后导向面无异常磨损;经多余物耐受试验考核后,非金属衬套无脱落、裂纹等缺陷,验证了非金属热压成型工艺可靠,导向间隙设计合理。
b)非金属复合导向结构的应用,从根本上解决了“金属-金属”导向配合导致的粘着磨损问题,提升了低温排气阀的动作可靠性和耐受多余物能力,降低了阀门卡滞风险和故障发生率。
c)复合导向结构在箭体阀门的应用,实现了阀门专业技术的进步,实现了产品的升级换代,可推广至全种类深低温阀门的导向设计应用中,对进一步提高运载火箭的可靠性和稳定性具有重要的意义。
