In the final assembly process of various solid and liquid rocket models, there are many tasks involved, such as the docking of the rocket body and the transfer of the entire rocket body workstation. Currently, the completion of this series of complex tasks mainly relies on manual guarantee. When the operator's skills are insufficient, the factory quality of the rocket body cannot be guaranteed. And in recent years, with the new production of larger tonnage and diameter rocket models, it has caused a significant physical consumption of workers and also reduced labor productivity. Through long-term technological breakthroughs and physical verification experiments, a large tonnage electric propulsion device with lightweight, ultra overload, stepless speed regulation, and adjustable interface tooling has been developed, which solves the problems of difficult docking of most sections of the rocket body, high labor intensity of the entire rocket body workstation transfer, and intermittent overload of the rocket conveying pipe during cabin penetration in the overall aerospace assembly.

在各固体和液体型号的火箭总装过程中涉及大部段箭体对接及整箭体工位的转移等工作,目前此系列复杂工作的完成主要依靠人工,当操作人员技能不足时就无法保障箭体的出厂质量。近几年,随着更大量级吨位和直径火箭型号的新制,劳动者体能被大量消耗,而且还降低了劳动生产效率。通过长期的技术攻关和实物验证试验,最终研制了一款具有轻量化、超过载、无级调速、接口工装可调的大吨位电动助推装置,解决了航天总体装配中大部段箭体对接难度大、整箭体工位转移劳动强度高和火箭输送管穿舱工作间歇性过载大的问题。

In the final assembly process of various solid and liquid rocket models, there are many tasks involved, such as the docking of the rocket body and the transfer of the entire rocket body workstation. Currently, the completion of this series of complex tasks mainly relies on manual guarantee. When the operator's skills are insufficient, the factory quality of the rocket body cannot be guaranteed. And in recent years, with the new production of larger tonnage and diameter rocket models, it has caused a significant physical consumption of workers and also reduced labor productivity. Through long-term technological breakthroughs and physical verification experiments, a large tonnage electric propulsion device with lightweight, ultra overload, stepless speed regulation, and adjustable interface tooling has been developed, which solves the problems of difficult docking of most sections of the rocket body, high labor intensity of the entire rocket body workstation transfer, and intermittent overload of the rocket conveying pipe during cabin penetration in the overall aerospace assembly.

不论是固体型号还是液体型号,在火箭的总体装配过程中都要涉及大部段箭体对接及箭体工位的转移工作。大吨位箭体工位转运工作的完成主要靠大量的人力协助,当人手不足时就无法完成此项工作。随着固体型号种类数量的增多和大吨位固体火箭的新制,传统的装配工艺方法不但造成劳动者体能的大量消耗,降低了航天总装的精准度,而且违反总装厂房的人数限制规定。此外,液体火箭输送管穿箱,也属于劳动密集型工作。为克服输送管与箱体之间巨大的摩擦阻力,需要同时使用大量的人力进行操作,劳动强度大,效率低。航天总装现状如表1所示。
基于航天总装的生产现状和能力提升需求,研制一种轻便的电动助推装置,既能满足箭体大部段对接的需求,也能实现大吨位火箭工位转运的目标1
结合航天总装的实际应用需求,解决现有技术下质量较轻的电动助力移动设备无法拖动较重货物的问题,要求电动助推装置具有大推力、抗过载能力强且能实现从低速到高速的“无级调速”功能。另外,由于航天总装中使用的工艺台车形式多样且轮廓包络范围比较大,这就要求研制的电动助推装置不但能够在多种工况路面行走而且能够适应工艺台车从高到低的调高范围。经综合考虑设计,电动助推装置系统应包括主驱动装置、控制系统、主体结构、电池动力和机械工装,系统组成如图1所示2
电动助推装置要具备较大的抗过载能力,即使在堵转的工况下电机不能因电流过大而毁掉,故电机采用的是永磁稀土电机。控制系统要能实现从高速到低速的无级调速功能,控制器同时具有过压和过流的双重保险。主体结构的设计要考虑人体工程学的需求,能满足不同身高人员的操作。电池动力系统的选择要充分保证生产现场的安全需求和工作时长的需求。机械工装的设计要统筹工装接口的功能和工装本体与助推装置主体结构之间的协调性。在完成助推装置方案设计时,要综合协调各系统组成的功能需求,从而实现在现有技术下质量较轻的电动助力移动设备拖动大吨位产品的目标。电动助推装置的方案设计原理如图2所示。
电动助推装置的工况为:由电动助推装置高过载的永磁稀土电机在大减速比的减速装置协助下,向外输出低转速、大扭矩的动力源。动力驱动轮聚氨酯与工况地面具有较大的静摩擦系数,而工艺台车与工况轨道之间具有较小的动摩擦系数,即驱动动力产生的推力大于工艺装备产生的摩擦阻力,最终实现质量较轻的电动助力移动设备拖动大吨位产品的目标。由产品的设计机理分析可知动力装置与工艺台车的受力分析,如图3可知。
摩擦力计算公式:

式中 f为工艺台车移动过程中与轨道之间的摩擦阻力;μ为工艺台车移动过程中与轨道之间的摩擦系数;Fn 为工艺台车与轨道之间的等效压力;M为被推动产品的质量;g为重力加速度。
电机输出扭矩T与产生推力F的数学关系为

为保证助推装置能够推动工艺台车正常运动,要求电机产生的推力大于等于工艺台车与轨道之间的摩擦力,即Ff,取临界条件进行计算:

由以上数据可知电动助推装置能移动的最大质量G=72 539 kg。
综上所述,助推装置在最大输出扭矩的工况条件下,可推动约73 t的产品同轨道移动,满足现役火箭的总装需求3
在电动助推装置主体结构设计时4,要统筹各系统之间的匹配性和协调性。即在满足功能需求的前提下尽可能兼顾到装置的便携性,以满足生产厂区和外部厂区之间的周转需求。经不断优化设计,最终将设备整体质量控制为45 kg(含电池),外形尺寸为 1 460 mm×365 mm×800 mm(长×宽×高),在无需搬抬或吊装转运设备的辅助情况下,仅靠操作人员搬抬即可实现装置的转运工作。另外,从符合人体工程学的方面也进行了充分考虑,将把手设计为快速可调节式伸缩杆,可适应不同身高的操作人员进行操作。
因为结构原理的限制,助推装置在工作的时候行进速度较慢。若以工作速度的标准进行空载工装下的转运,则效率太低影响工作的进度。因此,在行走主驱动轮的基础上在装置的后部又设计了2个辅助行走轮。在空载转运的工况下,主驱动轮被翘起离开地面,仅有2个辅助行走轮着地,装置即可实现快速的场地转运,提高工作效率。另外,永磁稀土电机和减速机构按照85∶1的减速比一体化设计,动力装置的一体化设计减少对物理空间的占用。动力输出的减速结构通过双排链轮与主驱动轮直接相连,齿轮比为12∶13,保证动力传输效率的同时,缩小物理空间的占比。车体结构如图4所示。
为了兼顾整个装置的紧凑性和安全性,将动力电池安装在独立的电池舱内,并将电源开关和控制驱动器也集成在电池舱内,以减少电池动力系统受到的外部机械冲击。另外,电池动力系统配备了显示器,能够实时显示电池剩余的电量。在工作时,也能显示工作状态下的电压、电流和电池的温度。在过载工况情况下,显示器会给出报警提示,并启动停机保护。
在工装接口设计方面,要综合考虑现役火箭型号工艺台车的种类。工艺台车的种类繁多,而且外形包络的尺寸存在较大的差异,使得助推装置与工艺台车的接口着力点不能统一为某一个具体的部位。经综合分析可知,电动助推装置的接口工装必须具有可调节性且调节的范围要大。因此,将接口工装设计成“液压顶升结构”和“可调节顶升工装”组合体。液压顶升结构配备了复位弹簧,不但自身具有提升功能,而且能够在大阻力下卸压后自动复位。接口工装设计原理如图6所示。
液压顶升结构能够提供较大的垂直升力,以克服工艺台车在运动过程中对装置的下压力。同时,由液压顶升力产生的向下压力,也是主驱动轮与地面摩擦力产生向前推力的动力源。当助推装置与地面摩擦力较小而出现原地打滑时,可通过调节液压顶升结构产生更大的压力,为主驱动轮提供更大的摩擦力,从而实现主驱动轮推动工艺台车前进。当液压顶升结构的行程不足时,可通过调节“顶升立柱”的安装孔位增加调节范围。液压顶升机构的行程范围为0~80 mm,可调节顶升立柱的调节孔位为0~400 mm,可调节顶升立柱离地最低高度为215 mm。助推装置可适应工艺台车的高度范围为215~695 mm,如图7所示。
主驱动轮是助推装置工作时重要的行走机构,既是装置产生推力的关键部件,也是装备主要承力的部位之一。主驱动轮由驱动轮聚氨酯包胶和驱动轮内芯两部分组成,聚氨酯包胶设计不但增加接触面的摩擦系数,提供更大的主推动力,而且能够让整套装置在工作时起到减震作用,运行更加平稳。为了让传动轴能够承受和传递大的扭矩和负荷,驱动轴采用双键槽设计,避免因单个长键槽应力集中而造成的驱动轴断裂现象。
驱动轴与轴承法兰之间设计并安装了一对调心滚子轴承。调心滚子轴承由一个球面滚道外圈与一个双滚道内圈之间装有两列球面滚子组成。由于外圈球面滚道的中心与轴承中心一致,故具有调心性能,可以自动调整因轴与轴承座之间的角度误差产生的倾斜或挠曲,不增加轴承的负担,轴承仍可以正常工作。调心滚子轴承负荷能力大,除能承受径向载荷外,轴承还能承受双向作用的轴向负荷,能够承受助推装置在大负载工况下的冲击力。由于调心滚子轴承不具有防尘功能,而驱动轮离地高度较低,工况复杂,长期暴露在灰尘、砂砾等多余物环境下易减少设备的使用寿命。为此,在轴承的外侧设计防尘圈提高关键轴承运行空间的洁净度,以提高整体装置的使用寿命。主驱动轮轴组合体结构设计如图8所示5
航天装配对产品的安全可靠性要求较高,保证航天产品的安全和质量是开展其他工作的前提条件。电动助推装置内的电机和电池,是保障装置安全工作的关键部件,在设计阶段要充分考虑到两者的安全可靠性设计,为航天产品装配保驾护航。
电机是电动助推装置的核心部件,也是装置安全平稳运行的基本保障。永磁稀土电机具有功率大、抗过载能力强和抗绝缘性能高的特性。故电动助推装置的电机选型为永磁稀土电机XYD-13/4000R,额定功率为750 W。永磁电机的绝缘等级为H,即在180 ℃的热工况下能正常工作。为准确获得永磁电机的机械特性和电气性能,对永磁电机XYD-13/4000R进行电机测试和极限考核,最终得知电机在不同工况下的机械和电气性能。
通过分析永磁电机机械和电气性能的试验和考核结果,可得电机特性,具体见图9
由此可知,电机在“堵转”工况下的电流可达242.9 A。750 W的永磁稀土电机,在推动产品的瞬间功率可达2 204 W,最大输出扭矩可达19.3 N·m,满足电动助推装置对电机性能的需求。
电动助推装置的额定续航时间为45 min,在此设计前提下,为保证电池动力系统的安全可靠性,为电池组件配备了电池管理系统BMS(Battery Managemengt System)。电池管理系统不仅能够提高电池的利用率,而且能防止电池出现过度充电和过度放电的现象。同时,电池管理系统也要实现以下几个功能:a)准确估测剩余电量(State of Charge,SOC):保证SOC维持在合理的范围内,防止由于过充电或过放电对电池造成的损伤,实时显示动力电池储能的剩余量并进行管理,当电压超过42 V或低于31 V时,启动断电保护,以保证电池组的安全运行;b)动态检测:在电池充放电过程中,实时采集电池组每块电池的端压和温度,同时能够及时给出电池的状况,挑出有问题的电池,最终保证整套电池组运行的可靠性和高效性6
应用在航天总装现场的工具及设备,都要求具有高可靠性和稳定性。工具及设备的高可靠性,不仅保证了总装现场的有序运行,而且也为上箭产品的装配质量提供充足保障。电动助推装置作为直接与箭体接触的动力装置,为保证整个装置的高可靠性和稳定性,必须保证接口工装和装置支撑本体都有足够的强度。
电动助推装置的接口工装在工况使用时,处于装置支撑本体和工艺台车之间,是垂直方向作用力的直接受力者。接口工装在工作时既受到工艺台车向下的垂直压力,也受到工艺台车运动反方向的水平作用力,因此受力工况比较复杂和苛刻。在保证接口工装强度的前提下,需要保证工装的轻量化便于操作者使用。因此顶升工装的竖管采用50 mm×50 mm的镂空管,既能满足升降方向上的位移调节,又能轻量化工装本体。接口工装与工艺台车接触的位置设计为L型(120 mm×50 mm×50 mm),呈现半包围结构,避免了传统工装的全包围结构,在满足受力面接触限位的情况下,尽可能地微型化接口工装的外轮廓尺寸。
为保证设计后的接口工装强度能够满足工况的使用要求,利用软件Generative Structural Analysis对接口工装进行力学仿真分析。通过对接口工装的实际使用工况,在分析软件中对模型进行接触自由度约束和网格参数设置。为保证力学仿真数据的精度,将接触约束的自由度与实物工况严格保持一致,并对网格单元进行细化和优化。
通过力学仿真软件计算可知接口工装的受力强度最大部位为L型顶升工装处,其最大应力值为 1.18×105 Pa,远小于钢材屈服强度,满足工装的使用要求。由受力、位移云图可知,在接口工装应力最大处所产生的位移量为0.000 27 mm,满足材料的使用要求。接口工装的整体受力云图和位移云图如图10所示7
支撑本体作为电动助推装置躯壳的主干部分,是保持装置整体稳定性的关键组成。在额定工作状态下,支撑本体受到接口工装向下垂直的压力,也受到主动轮向上施加的压力和水平向前的推力,尤其在起伏不平的工作路面,受力工况的突变性会更加复杂和恶劣。因此支撑本体的主体采用钢材的锻件为基础材料,在本体的棱角处采用圆弧过渡,避免因为应力的集中而削弱本体整体强度。另外,在支撑本体设计时也考虑到动力电池的特殊性,故将支撑本体设计为两个相互独立的舱室,以保证动力电池舱室的稳定性和安全性。
同样,为保证设计后的支撑本体结构强度能够满足工况的使用要求,利用软件Generative Structural Analysis对接支撑本体进行力学仿真分析。另外,要结合支撑本体的实际使用工况,在分析软件中对模型进行接触自由度约束和网格参数设置。为保证力学仿真数据的精度,将接触约束的自由度与实物工况严格保持一致,并对网格单元进行细化和优化。
电动助推装置使用时,先将装置的接口工装L型板下降到工艺台车接触面以下,锁住液压缸泄压阀。通过装置的辅助行走轮,将助推装置推至工艺台车下方,然后调节液压缸的顶升把手将L型板升高。当接触到工艺台车时继续顶升,装置受到合适的向下压力时停止操作,状态准备完成。当需要向前推动箭体时,将转换开关切换至“前进”档位,然后扣动“启动按钮”,箭体就会被推动向前。“启动按钮”可实现对电机的无级调速控制,扣动按钮力度的大小,决定运动速度的快慢。松开按钮,箭体立即停止运动。当需要箭体后退时,反方向操作即可。助推装置的示意如图11所示。
由电动助推装置的设计原理和物理试验验证可知,其具有体型小、动力大的特点,真正做到了借力做功、四两拨千斤。另外,电动助推装置可以通过转换开关实现前进和后退以及从零到大的无级调速,提高了电动助推装置的灵活可操作性,满足了航天总装的多工况需求。
在火箭总装过程中,箭体大部段对接是一项耗时费力的精细工作。在对接的过程中需要不断调节两个对接面的同轴度和圆周均布对接孔的对中度。另外,在两个对接面相距不同位置时,要有相应的电连接器插接和电缆敷设整理工作,对接工作是一项箭体运动和电缆操作交叉进行的工作。按照传统的箭体对接工艺方法,对接需要12人左右相互配合、精准推进,才能完成此项精细工作。采用新研制的电动助推装置后,除了能将操作人员降至4人外,还实现了箭体大部段对接的自动化和自主可控性,达到了降本增效和提质增效的双提升目标。使用电动助推装置进行箭体大部段对接的工程实践如图12所示。
为使火箭总装效率和生产质量具有双提升效益,航天总装工艺布局采用的是基于产品信息流的脉动式生产布局。即在装配工位完成产品总装后转运至箭体测试工位,测试完成后再转运至产品转载区,最后转运至产品出厂区。按照目前的产线工艺布局和工艺生产方法,箭体在各工位之间的转运工作都是依靠人力手工来完成。有些固体火箭吨位较大,完成一个工位转运就需要14~15人相互协作才能完成,消耗大量的体力劳动。采用新设计的电动助推装置后,仅需1人即可实现箭体的工位转运工作。具体的工程实践见图138
液体火箭的燃料分为氧化剂和燃烧剂两种组分,这两种组分分别存储于火箭的前箱体和后箱体。两种燃料最终都要输送到发动机的燃烧室内,因此位于前箱的氧化剂需要通过输送管(红色所示)穿过后箱体内部才能输送到发动机的燃烧室内。由于火箭的输送管在上箭安装前,按照设计要求需要在管路外表缠绕4节“减震包”。减震包的外轮廓尺寸大于输送管安装的隧道管直径,属于过盈配合,以便在火箭飞行过程中起到减震保护管路的作用。输送管穿入隧道管的过程要求缓慢、匀速,按照现有的工艺方法,需要11~12人相互协作才能将输送管缓慢地穿入到箱体隧道管内。采用新设计的电动助推装置后,仅需5人即可实现输送管的穿箱安装工作,劳动效率提升1倍,而且大大降低了操作者的劳动强度。具体的工程实践见图149
目前,电动助推装置已广泛应用于航天总体装配的生产实践之中,解决了中国大吨位固体火箭同轨道箭体工位转运效率低、操作难度大的技术问题。同时,也为中国下一代更高量级吨位的火箭装配生产奠定了技术基础。另外电动助推技术的成功研发,为中国大直径液体火箭燃料输送管穿舱工作提供了创新的解决方案,不仅有效地克服了液体火箭输送管与隧道管之间的间歇性轴向大阻力载荷,而且助推装置的无级变速功能更能保障火箭增压输送系统的装配质量。最后,电动助推装置的精准控制也解决了中国火箭大部段箭体对接工作对接面精准度保证难度大的问题,不但大大降低劳动强度,而且从真正意义上实现了精准对接控制的功能,提高了航天产品的一次合格率。综上所述,电动助推装置的成功研发促进了航天总体装配的技术进步,也为中国航天总装迈向自动化总装和智能化总装提供了工程实践参考。
