Aiming at the practical application of I-core metal sandwich structures in the main hull section, the four-point bending ultimate bearing capacity test of a I-core metal sandwich composite cabin model was carried out. The failure mode and ultimate bending moment of the I-core metal sandwich composite cabin model were obtained by test, and the test results were in good agreement with the nonlinear finite element calculation results. Test results show that the failure of I-core metal sandwich structure is dominated by the overall buckling while the local buckling is secondary. Meanwhile, I-core metal sandwich structure has a high load bearing capacity and can replace the deck and side stiffened plates in the hull structure. In addition, the metal sandwich composite cabin model is successfully manufactured, which verifies the feasibility of the application of metal sandwich structure in hull structure.

针对金属夹芯结构在主船体舱段结构中的实际应用,设计加工了一个I型金属夹芯复合舱段模型,通过四点弯曲极限承载能力模型试验获取了I型金属夹芯复合舱段的典型失效模式和极限承载弯矩,试验结果与非线性有限元计算结果吻合较好。试验结果表明:I型金属夹芯结构失效以整体屈曲为主,板格局部屈曲为辅。同时,I型金属夹芯结构具有较高的承载能力,可替代传统加筋板甲板和舷侧结构在舱段结构中应用。此外,金属夹芯复合舱段模型的制造成型,也演示验证了金属夹芯结构在船体结构中应用的可行性。

针对金属夹芯结构在主船体舱段结构中的实际应用,设计加工了一个I型金属夹芯复合舱段模型,通过四点弯曲极限承载能力模型试验获取了I型金属夹芯复合舱段的典型失效模式和极限承载弯矩,试验结果与非线性有限元计算结果吻合较好。试验结果表明:I型金属夹芯结构失效以整体屈曲为主,板格局部屈曲为辅。同时,I型金属夹芯结构具有较高的承载能力,可替代传统加筋板甲板和舷侧结构在舱段结构中应用。此外,金属夹芯复合舱段模型的制造成型,也演示验证了金属夹芯结构在船体结构中应用的可行性。

Aiming at the practical application of I-core metal sandwich structures in the main hull section, the four-point bending ultimate bearing capacity test of a I-core metal sandwich composite cabin model was carried out. The failure mode and ultimate bending moment of the I-core metal sandwich composite cabin model were obtained by test, and the test results were in good agreement with the nonlinear finite element calculation results. Test results show that the failure of I-core metal sandwich structure is dominated by the overall buckling while the local buckling is secondary. Meanwhile, I-core metal sandwich structure has a high load bearing capacity and can replace the deck and side stiffened plates in the hull structure. In addition, the metal sandwich composite cabin model is successfully manufactured, which verifies the feasibility of the application of metal sandwich structure in hull structure.

金属夹芯结构在稳定性、疲劳强度、抗冲击性能、隔音等方面具有独特的优势[1],为船体结构设计提供了一个方向。目前,金属夹芯结构在航天航空、高铁、汽车等领域得到了广泛应用,但在船体结构中,仅在一些防护结构上有所应用[2-3]。20世纪80年代,国外就开始了金属夹芯结构的研究工作,从理论方法、数值计算和模型试验等方面,对金属夹芯结构的承载性能进行了详细的探讨,并在天线平台、滚装船车辆甲板、小型船只平台甲板等实船局部结构上有所应用[4-7],如图1所示,但在大型船舶主船体结构中的应用相对较少。
近几年,金属夹芯结构也引起了国内学者的关注,洪婷婷等[8]开展了组合载荷作用下金属夹芯结构极限承载能力非线性有限元分析,结果表明金属夹芯结构具有比传统加筋板结构更优异的极限承载能力。王小明[9]对波纹夹层结构进行了等效刚度的推导并计算了波纹夹层结构的弯曲变形与应力。王永越等[10]对折纸型金属夹层板的侧向承载稳定性进行研究,得到具有代表性的折纸型金属夹层板结构。丁德勇等[11]针对中型豪华邮轮典型甲板板架,建立了传统加筋板架和等质量I型夹芯激光焊接夹层板有限元模型,计算了两种板架模型的模态,对初步设计的等质量夹层板架进行形状和尺寸的优化。李政杰等[12]对单轴受压加筋板、I型金属夹芯板以及V型金属夹芯板的极限承载特性以及屈曲应力进行了对比分析,给出了典型金属夹芯结构的失效模式。Zhong Q,Wang D[13-18]针对面内载荷和侧向载荷作用下I型金属夹芯板的极限强度进行了数值分析和试验,探讨了激光焊接焊缝转动刚度对极限强度的影响,并初步给出了组合载荷作用下I型金属夹芯板的极限强度评估公式,充分论证了激光焊接I型夹层板在船体梁极限强度上的优势。
综上可知,关于金属夹芯结构的静承载性能研究还主要集中在金属夹芯板上,以有限元仿真计算为主,缺乏金属夹芯结构的应用实例和试验数据,尚未形成可靠的金属夹芯舱段结构承载特性的计算方法。本文针对金属夹芯结构在主船体舱段结构中的实际应用,设计了一个I型金属夹芯复合舱段模型,运用激光穿透焊接工艺实践了金属夹芯舱段结构模型制造成型,通过四点弯曲极限承载能力模型试验,获取了I型金属夹芯复合舱段的典型失效模式和极限承载弯矩,演示验证了I型金属夹芯结构在舱段主承力构件中应用的可行性,可为金属夹芯结构在船体结构中的推广应用提供参考。
总纵弯曲状态下,船中舱段主要承受纯弯曲载荷。为模拟船中金属夹芯舱段结构的弯曲受载状态,舱段极限承载能力模型试验采用卧式四点弯曲加载方式,以降低剪力的影响,使得试验舱段承受纯弯曲载荷,四点弯曲整体模型如图2所示。整体模型中间为金属夹芯复合舱段(试验段);试验段两侧为过渡结构,起着传递载荷的作用,降低加载点应力集中的影响,使载荷均匀传递给试验段;四点弯曲整体模型两端为加载力臂,将加载载荷转换为纯弯曲载荷。
整体模型的长度构成为:0.5 m(约束点)+4.0 m(加载力臂)+0.5 m(加载点)+2.1875 m(过渡段)+1.125 m(试验舱段)+2.1875 m(过渡段)+0.5 m(加载点)+4.0 m(加载力臂)+0.5 m(约束点)=15.5 m。
参考某船中舱段结构型式,设计了一个舱段试验模型,甲板和舷侧为I型金属夹芯结构,其上面板厚度/芯板厚度/下面板厚度/芯材高度/芯板间距的尺寸分别为:3/3/3/50/70和3/3/3/30/70(mm);船底为传统加筋板结构,试验段模型长度尺寸为1.125 m×2.0 m×1.56 m,其典型横剖面结构如图3所示。
中间试验舱段,夹芯结构在两端横舱壁处中断,上下表面在芯材处设置肘板进行加强,横舱壁另一侧连接过渡段;过渡段甲板和舷侧部位采用密加筋板结构与试验段夹芯结构相对应,每间隔一个芯材设置一个纵骨,以保障载荷均匀有效传递,船底部位结构型式与试验段保持一致;为防止过渡段提前发生破坏,过渡段板厚均采用8 mm进行加强处理。
根据舱段结构特点,对金属夹芯舱段结构进行区域划分,分为金属夹芯结构和传统加筋板结构,金属夹芯结构采用激光焊接,传统加筋板结构采用气保焊。夹芯结构焊接前,需对板材进行找平,确保板材的平整度,将上、下面板与芯材进行组装,并采用专用固定工装将组装完成的夹芯板固定在焊接工台上,要求装夹结束后面板与芯子之间的缝隙不得大于0.1 mm。夹芯板焊接装配如图4所示。
采用激光穿透焊工艺,在芯板位置上方进行焊接,将面板与芯板熔融连接。焊接功率为5600 W,焊接速度6 mm/s,离焦量0 mm。为了控制焊接变形,应首先焊接中间道次,然后两侧依次交替焊接,直至所有焊缝焊接完成。焊接完成后将夹芯板反面,重新装夹后重复上述操作,直至完成夹芯板焊接。最后将焊接完成的金属夹芯板与传统加筋板结构进行连接,构成金属夹芯舱段模型,如图5所示。
金属夹芯复合舱段结构采用了3 mm、4 mm、6 mm、8 mm、10 mm五种厚度的Q355D板材,其屈服名义值为355 MPa。模型加工时,加工了与模型材料同一批次的各厚度板材试件,利用材料试验机得到各板厚试件的屈服强度σp和抗拉强度σm;在模型加工过程和完工后,利用超声波数字测厚仪测量各构件的实际厚度,各厚度板材性能测量平均值见表1所示。
在试验前,对模型试验段初始挠度进行测量。以离甲板150 mm高度为基准,甲板外表面高度偏差如图6所示,偏差量平均约1.30 mm,高度最大值−153.4 mm,最小值−158 mm,表明甲板平直度较好。
极限承载能力模型试验在6000 kN结构试验平台上进行,模型布置如图7所示。在试验模型的剖面上布置一定数量的应变测点,以了解模型的应力分布情况;分别在模型两加载点处各布置一加载油缸,通过油缸来施加载荷,模型和油缸之间布置测力计,以了解模型受压载荷。测点与测量设备构成模型试验的测量系统,其测量流程如图8所示。
在金属夹芯复合舱段模型的中间两横剖面上,分别在1甲板(上下面板)、左右舷侧外板、外底布置纵向测点,共计56个测点,如图9所示。在加载油缸处各安装一套测力仪系统,测量油缸处的加载载荷,并记录油缸的位移行程。加载系统布置如图10所示。
首先开展了三次线弹性调试加载试验,以检验模型和测试系统的状态。调试加载初始载荷为50 kN,每次加载增量为200 kN,逐步增加至600 kN,每个加载步稳定一段时间后,记录各加载步载荷值,确认模型均匀受载后然后进入下一个载荷步。
图11~13给出了不同调试加载工况下两油缸的位移-载荷曲线。调试加载工况1,由于模型和工装之间存在安装间隙,且模型结构存在加工缺陷,因此其两油缸的加载和卸载路径差异较大,对两约束点处塞垫楔块,减小安装问题,通过调试预加载以降低这些不利因素的影响。调试加载工况2和工况3,其加载过程与卸载过程较为一致,且两油缸卸载回零状态良好,表明结构基本处于弹性线性阶段;检查模型和加载装置的位置,模型受载均匀,加载装置和测试系统状态正常,可继续开展破坏性试验。
实际破坏加载试验根据现场加载情况进行调整,分三个阶段加载:第一个阶段,每步加载20吨,由0吨逐步加载至60吨。第二个阶段,每步加载10吨,由60吨逐步加载至190吨。第三个阶段,调整为位移控制加载,每步加载5吨,逐步加载至破坏。图14给出破坏工况油缸加载的位移-载荷曲线。
卸载结束后对试验模型屈曲破坏情况和测试系统工作状态进行检查,模型的主要焊缝经目视检查无裂纹,焊缝状态正常。对各测点传感器和测试系统工作状态的检查表明,测量数据记录完整,应变测点信号正常。基于加载载荷和应变测量的分析以及试验模型屈曲破坏情况和测试系统工作状态的检查,可以确认舱段极限承载能力的模型试验圆满成功。
加载过程中,模型发生明显的整体弯曲变形,如图15所示。试验结束卸载后,对模型的塑性变形进行检查,得到如图16所示的试验模型甲板屈曲破坏形状,以及图17所示的试验模型舷侧外板的屈曲破坏形状。模型屈曲破坏发生在舱段模型中间两横框架之间,夹芯甲板内外面板均出现屈曲破坏,板格呈现明显的屈曲半波变形,上下面板屈曲波形横跨整个甲板,已形成明显的塑性铰;左右舷侧外板中和轴以上靠近甲板部位,承受压缩载荷,也呈现屈曲失稳波形,整个模型已崩溃失效。
根据两油缸的载荷加载曲线,对曲线采用多项式拟合,去除曲线上的跳跃点,再进行平均化,得到油缸加载曲线,如图18所示。根据平均处理后的位移载荷曲线,取极值可得到模型的极限承载压力为2290.2 kN。试验模型力臂设计长度为4500 mm,因此,舱段模型的极限承载弯矩为1.03×1010 N·mm。
图19图20分别给出了两个剖面各测点的应变-载荷曲线。由图可知,在压力超过1000 kN以前,各测点应变均在2000 με以内,应力值低于400 MPa,应变-载荷曲线基本呈现线性,表明结构处于线弹性范围内。当压力超过1000 kN后,各测点应变-载荷曲线斜率逐渐发生变化,结构逐渐发生塑性大变形;到达极限时,各曲线曲率变化较为明显,峰值点时载荷不变,应变不断增加,随后卸载,但应变还在逐渐增加,表明结构发生崩溃,失去承载能力。
S1剖面和S2剖面两个测点的应变-载荷关系基本一致;接近极值点时,S2剖面测点的应变-载荷曲线变化更为明显,这是由于结构的屈曲失效发生在S2剖面附近。
编号1~19测点位于甲板上下面板上,主要承受压应力。编号20~28号为舷侧外板测点,其中编号24为船底测点,编号23和28为靠近底部的上下面板测点,其均位于中和轴以下,承受拉应力;编号22和27位于中和轴附近,整个加载过程中,应力水平均不高;其余测点位于中和轴以上,承受压应力。
图21给出了1000 kN时甲板和舷侧各测点的应变分布情况。S1剖面与S2剖面各测点的应力分布基本一致,应变水平相当;由于应变片方向偏差以及初始变形的影响,存在个别测点应变存在偏差。甲板上面板测点应力约为1200 με,下面板约为820 με,上下面板距中和轴高度存在差异,使得上面板应力稍高于下面板。
舷侧各测点应力与距基线高度基本呈现线性关系,这与船体梁剖面应力分布规律一致;取S2剖面,舷侧应力为0时,距基线高度约为620 mm,即为该剖面中和轴的位置,这与S2剖面的几何特性保持一致;舷侧内外面板相应测点距基线高度相当,使得内外面板相应测点应力水平基本一致。
根据材料的真实屈服强度,采用理想弹塑性材料,忽略初始变形和残余应力的影响,创建了中间试验舱段有限元模型,模型两端施加转角载荷,开展舱段极限弯矩承载能力非线性有限元计算。
图22给出了试验模型极限状态和破坏状态的Mises应力分布云图,图23给出了试验模型端部转角与弯矩的关系曲线,根据曲线峰值,得到试验模型的极限承载弯矩为9.81×109 N·mm。图24给出了典型应变测点处的载荷-应变关系对比情况,有限元计算结果与试验结果两者变化趋势基本一致,同一载荷下,试验测得的应变值较数值计算结果偏大,这可能是由于试验模型存在初始变形和焊接残余应力所致。
非线性数值计算结果表明:在极限状态下,甲板应力达到材料屈服强度,发生整体弯曲变形;随后甲板板格局部屈曲失效形成塑性铰。模型屈曲破坏主要发生在甲板和舷侧外板处,板格呈现屈曲半波变形,屈曲破坏形状与试验模型破坏形状一致,屈曲破坏发生的位置与试验结果基本一致,均为舱段中间横框之间;数值计算值与试验结果对比情况见表2所示,试验结果与真实材料仿真模型的仿真结果偏差为5.0%,两者结果吻合较好,验证了试验结果的可靠性。
假定甲板上面板到达材料屈服应力,即可得到剖面的始屈弯矩值;根据板格的屈曲理论计算公式,可得到甲板面板板格的欧拉应力为337.60 MPa,通过塑性修正得到其板格临界应力为279.53 MPa,乘以剖面甲板处的剖面模数,可计算得到剖面的承载弯矩值为0.641×1010 N·mm,试验结果对比情况见表2所示。
由于夹芯结构整体的承载能力高于其板格临界应力,且甲板上面板局部屈曲失效后,剖面可继续承载,应力会重新分布,直至整个夹芯甲板整体屈曲失效形成塑性铰后,剖面才失去承载能力,因此,使得试验得到的极限承载弯矩值高于理论计算值。结合理论分析表明,I型夹芯结构受压先发生局部板格屈曲失效,由于I型金属夹芯由多个胞元组成,其夹芯结构整体刚度较大,局部屈曲并不会引起整体舱段的崩溃,其舱段还具备继续承载的能力;舱段继续承载,当夹芯结构发生整体屈曲形成塑性铰时,舱段剖面才会失去承载能力,因此I型金属夹芯结构的极限承载能力主要是由其整体屈曲失效模式决定,即I型金属夹芯结构失效以整体屈曲为主,板格局部屈曲为辅。
本文以设计加工的I型金属夹芯复合舱段结构为对象,开展了四点弯曲极限承载能力模型试验,获取了I型金属夹芯复合舱段的承载特性,演示验证了I型金属夹芯结构在船体舱段主承力结构中应用的可行性,为金属夹芯结构的实船应用提供支撑。通过模型试验得出以下主要结论:
(1)I型金属夹芯结构具有较高的承载能力,可替代传统加筋板甲板和舷侧结构,在实船舱段结构中应用。
(2)通过四点弯曲模型试验,获得了I型金属夹芯复合舱段模型的极限承载弯矩和失效模式。试验结果表明,I型金属夹芯结构失效以整体屈曲为主,板格局部屈曲为辅。积累了宝贵的金属夹芯结构承载特性试验数据,可为金属夹芯舱段结构的力学性能分析提供试验验证数据。
(3)金属夹芯复合舱段结构极限承载能力模型非线性有限元数值计算结果与试验结果吻合较好。可为金属夹芯船体梁结构的极限承载能力预报提供支撑。
